The 2012 model year brought a significant change to the Foreman 500, and it changes how you approach this repair. Your 2012 TRX500 Foreman ES uses Honda's programmed fuel injection rather than a carburetor, which means there is no petcock valve under the tank and the hose you are replacing belongs to a pressurized circuit fed by a pump living inside the tank. Knowing that before you loosen a fitting is the difference between a tidy repair and a face full of gasoline.
Relieving Pressure Before Anything Else
On an injected Foreman the fuel line holds pressure even after the engine has been off for hours. Start by locating and pulling the fuel pump fuse, then crank the engine briefly so it consumes the remaining pressure and stalls. Turn the key off and disconnect the battery negative terminal. Only then should a wrench come near the line.
Because there is no petcock on this model, a set of line-clamping pliers earns its place in your toolkit. Use them to pinch off the hose on the tank side once pressure is relieved, which stops the standing column of fuel in the tank from draining out while the line is open. Keep a drain pan and rags under the fitting regardless, since even a depressurized line holds residual fuel that will run out when you break the connection.
Why Fuel Line Goes Bad
Rubber degrades by heat cycle. Every warm-up and cooldown drives plasticizers out of the compound until the wall goes stiff and glassy, at which point it can no longer absorb vibration and begins to crack instead. Bends and clamp locations show it first because those spots carry the most stress.
Riders in dry, low-humidity regions see the hardening arrive sooner, since arid air pulls moisture out of the hose wall from the outside. Ethanol-blended pump gas comes at it from the inside, attracting water and slowly breaking down the inner liner. On an injected machine that matters twice over: not only can the hose weaken, but shed liner material and gum from fuel that sat unused loads up the filter inside the tank, which affects delivery even after you have installed a perfect new hose.
Symptoms Worth Chasing
- A wet spot or fuel puddle beneath the machine, though on a pressurized system fuel often atomizes and evaporates before it drips
- A strong gasoline smell around the tank, usually most noticeable right after shutdown while the system still holds pressure
- Surface cracking, a chalky texture, or a hardened section you can feel by pinching the hose
- A dust-caked ring at a fitting where fuel has seeped and dried
- Bogging under load, a stumble on hard acceleration, or the engine acting starved for fuel at higher rpm
Trust your nose on an injected Foreman. A small pressure-side weep can produce a persistent fuel odor with nothing visible on the floor, so smell is often the more reliable indicator than sight.
Tools, Materials, and Handling Gasoline
- Replacement line rated for fuel-injection pressure, matched to the original inside diameter — ordinary low-pressure carburetor hose is not appropriate here
- Line-clamping pliers, since this model has no petcock to shut off flow
- Fresh clamps suited to the fittings you find, plus a quick-disconnect release tool if your Foreman uses a locking coupler
- Nitrile or rubber gloves and eye protection
- A sealable drain container, rags, a socket set for the plastics, and a flat-blade screwdriver
Ventilation matters more than most people assume. Gasoline vapor is heavier than air, so it sinks and travels along the floor toward pilot lights and heaters rather than dispersing upward. Work outside or with the overhead door fully open, shut down every ignition source in the building, and cap the drain container as soon as fuel is in it.
Removal and Installation
With pressure relieved and the battery disconnected, remove the seat and the fender panels needed to expose the tank outlet and the run of hose heading toward the throttle body. If the line uses a worm-gear or spring clamp, slide it well back before disturbing the fitting. If it uses a quick-connect coupler, depress the locking tabs squarely and pull straight off — never lever sideways, since those collars grow brittle and crack.
Twist the old hose gently on any barb to break the varnish bond rather than yanking against it, and slit a stubborn hose lengthwise with a razor to peel it off. Photograph the routing before the line is fully free. This is a 4x4 chassis, so the hose threads past front differential and driveshaft hardware and through frame clearance points a two-wheel-drive quad would not have, and on the ES electric shift model it also needs to stay clear of the shift control wiring.
Cut the new line to match the original length exactly, since a long hose chafes on the frame or drifts toward hot exhaust. Push each end fully onto its fitting until it bottoms out, working completely dry — no grease, oil, or silicone, because any lubricant on a sealing surface gives pressurized fuel a route to escape. A brief dip in hot water softens stiff hose enough to slide on unaided. Set fresh clamps just behind the bead on each barb and tighten evenly. If your Foreman uses a self-locking quick-connect at the tank, push until the collar clicks and then tug to confirm it has latched; no clamp belongs there.
Pressure Testing and Wrapping Up
Reinstall the fuel pump fuse and Reconnect the battery, then cycle the key on and off several times without starting the engine. Each cycle runs the pump and pressurizes the circuit, letting you inspect both joints while everything is still dry. Wipe the fittings with a clean rag and look again with a flashlight.
Once the circuit holds pressure dry, start the engine and check the connections a final time at idle, then cycle the electric shift through its range as the machine reaches operating temperature. One last note on this platform: the fuel filter on the injected Foreman lives inside the tank as part of the pump assembly rather than sitting inline where you can see it, so if delivery problems persist after a clean hose install, that in-tank unit is the next thing to investigate.
