Gasoline gets treated too casually in home garages, and a fuel line job is exactly the moment to be deliberate about it. The work itself on a 2012 Rancher 420 4x4 ES is genuinely simple, but you will have an open fuel path and a container of gas on the floor for part of it. Setting up the space properly takes five minutes and makes everything after it uneventful.
Setting Up a Space You Can Work In
Gasoline vapor is heavier than air. It does not drift up and out a window, it sinks and spreads along the floor, which is precisely where you will be lying while you reach the carburetor inlet. That means real airflow at ground level: roll the Rancher outside, or open the overhead door completely rather than cracking a side window and calling it ventilated.
Disconnect the battery negative terminal before you start so nothing can arc while fuel is exposed. Shut down any heater, kerosene salamander, grinder, or welder in the building, and keep the drained fuel container capped whenever you are not actively pouring into it. Wear gloves that actually resist fuel, in nitrile or rubber, because gasoline strips the oils out of skin fast and cheap latex simply passes it through.

The 2012 Rancher 420 is a carbureted machine. Fuel leaves the tank by gravity through a manual petcock you can reach beneath the tank, runs down a short rubber hose, and enters the carburetor inlet. That valve genuinely shuts off flow, the hose carries no pump pressure, and the carburetor has a float bowl drain screw so you can empty the bowl into your container in a controlled way. Fittings at both ends are plain barbs with spring or wire clamps.
Fuel injected Ranchers from later in this platform's life work differently at nearly every step, which is worth knowing so you do not follow the wrong advice. Those have no petcock, so the line has to be pinched off with clamping pliers or the pump circuit shut down and bled before a fitting is opened. Their filter sits inside the tank as part of the pump module instead of inline on the visible hose, and the tank end often uses a self locking quick connect that takes no clamp. Yours is the straightforward version.
Why the Original Hose Is Living on Borrowed Time
Fuel hose is built around plasticizers that keep the rubber soft, and repeated heat cycling from the 420 single slowly drives them out. As the compound hardens it can no longer squeeze itself down onto the barb it sits on, and a joint that sealed for a decade begins to seep with nothing visibly wrong. Dry regions accelerate the process, since low humidity constantly draws moisture from the hose wall and stiffens the outer jacket ahead of any mileage based expectation.
Ethanol blended pump gas attacks the liner from the inside, pulling in water, softening the inner wall, and leaving gum and varnish behind whenever the machine sits unused with fuel in the system. The two mechanisms together produce a line that is brittle outside, degraded inside, and unremarkable at a glance. On a quad this age still wearing its factory hose, replacement is preventive rather than reactive.
The Signs You Should Not Ignore
- A gasoline smell around the machine that persists well after shutdown
- A wet patch or small puddle on the skid plate or the floor beneath the tank
- Hairline cracking, a chalky gray surface, or a hardened section that crackles when flexed
- A collar of dirt at either fitting, which is grit sticking to fuel that has seeped and dried
- Bogging under load, hesitation on throttle, or the engine acting starved with fuel still in the tank
Give the running symptoms equal weight. A hose that is restricting, collapsing internally, or letting air past a tired clamp starves the carburetor and leans the mixture out, and that is not a condition to keep riding through on an air cooled single that works for a living.
Draining and Removing the Old Line
Turn the petcock off, then remove the seat and the plastic panels over the tank so the valve, the full hose run, and the carburetor inlet are all visible at once. Slide your container under the carburetor, back out the float bowl drain screw, and let the bowl empty through its tube. Lay a rag under whichever fitting you open first, because closing the valve does not empty the hose.
Slide both clamps well back along the hose before disturbing the connection. Twist the hose on the barb to break the varnish bond rather than hauling straight back, and if an end has hardened onto the fitting, slit it lengthwise with a razor and peel it off. A hose costs a few dollars; a cracked carburetor inlet does not. This being a 4x4 with electric shift, the line routes around the front driveline and extra frame structure with the shift motor wiring nearby, so photograph the clips and guides while everything is still in place.
Installation and the Final Leak Check
Cut the new hose to match the original length precisely. Extra length chafes against the frame or gets caught by the steering, while a short piece tugs at both barbs every time the chassis flexes. Press each end onto its fitting dry until it bottoms against the shoulder. Keep grease, oil, and silicone spray completely away from the sealing surfaces, because a lubricated barb is where a slow leak starts a week or two after the job looks finished. If an end is too stiff to seat, hold it in hot water for a few seconds.
Position the new clamps just behind the bead on each fitting and tighten evenly, firm enough to seal without cutting into the rubber. Run the line back through its original guides, well clear of exhaust heat and the front driveshaft, with no kinks. Close the bowl drain, open the petcock, and stand there for two full minutes with the engine off letting gravity look for any gap. Wipe both joints with a dry rag and inspect the rag rather than the fitting. Start the engine, let it idle up to temperature, and check again while vibration works on the connections. Reinstall the plastics and seat only once the repair has proven dry, then look underneath again after your first ride.
