Fuel Line Removal and Installation on a 2012 Rancher 420 4x4 AT

Two quads can look almost identical and still need completely different handling when it comes to fuel plumbing. The deciding factor is what sits at the end of the hose. On the 2012 Rancher 420 4x4 AT it is a throttle body fed by an electric pump, not a carburetor fed by gravity, and every decision in this job traces back to that.
Injection, Not a Carburetor: Why It Matters Here
This Rancher uses programmed fuel injection, which puts the pump inside the under-seat tank along with the strainer and filter element. The hose you can actually reach is the delivery leg between the tank outlet and the throttle body on the right side of the engine, and it holds pressure any time the pump has run. There is no petcock to rotate closed and no float bowl drain to crack open, both of which were standard practice on the carbureted utility quads of the previous era. Stopping the fuel supply here means removing power from the pump and letting the residual pressure bleed off, then using line-clamping pliers for whatever remains in the hose. On top of that, this is a 4x4 with an automatic transmission, so the hose works around a front differential and driveshaft that a two-wheel-drive model does not carry, picking up an additional clearance point or two along the way.
Where the Rubber Loses the Fight
Hose failure is a slow chemical process rather than mechanical wear. The plasticizing compounds blended into the rubber leach out under years of heat cycling, and the wall stiffens until it can no longer flex with the chassis. Cracks then form on the outer surface, usually at the tightest bend, and grow deeper with every season. Riders in dry regions see this earlier, because low humidity draws moisture out of the hose wall and hardens it faster.
Ethanol-blended fuel takes the inside. Alcohol holds water in suspension and gradually degrades the liner, and gasoline that stands in the hose while the quad waits between jobs leaves gum and varnish deposits behind. The combination of an outside going brittle and an inside breaking down is what turns a serviceable hose into a liability, and it happens without any warning the rider can see.
The Short List of Symptoms
- Persistent gasoline smell around the tank and seat, worst in the first minutes after shutdown
- A puddle, drip line, or damp patch under the right side of the engine
- Cracking, hardness, or a chalky feel when you flex the hose in your fingers
- A dust ring baked around a fitting where fuel has been seeping and evaporating
- Bogging under load, hesitation on throttle, or fuel-starved running with a full tank
Since this system runs under pressure, a small leak can mist and evaporate before it ever reaches the floor. That is different from a gravity-fed carbureted quad, which would drip. A strong smell with nothing visible is still a valid reason to pull the seat and look.
Assembling the Right Kit
- Nitrile or rubber gloves and eye protection
- Hose rated for injection pressure and matched to the original inside diameter
- A sealed metal or fuel-rated container and a funnel
- Correct-style clamps, plus a release tool if your fitting uses a locking quick-connect
- Line-clamping pliers, a razor knife, and sockets for the seat and panel fasteners
- Plenty of rags, plus a plan for getting them out of the building afterward
The gasoline safety note is worth stating plainly. Vapor from an open fuel line is heavier than air, so it settles across the floor rather than rising and dispersing. That puts it level with pilot lights, water heater burners, chargers, and dropped shop lamps. Work outdoors when you can. In a garage, open the door fully and remove every possible ignition source before the first fitting comes apart.
Off With the Old Line
Relieve pressure first: pull the fuel pump fuse, run the engine until it stalls out, key off, and disconnect the negative battery cable. Take the seat off, remove the panel guarding the tank outlet, position a catch pan, and drape a rag over the joint you plan to open, since fuel remains in the hose after the pressure is gone.
Slide clamps well back along the hose before touching the fitting. Quick-connect couplers release when both tabs are pressed evenly and the coupler is pulled straight off, and prying at an angle is what breaks a collar that has aged in engine heat for a decade. Where varnish has bonded the hose to its barb, twist gently to free it, or slit it lengthwise and peel it away instead of damaging the fitting. Photograph or note the routing, every clip, and the way the hose clears the front driveline hardware before the old piece is fully out.
On With the New, and Then the Leak Test
Cut the replacement to the same length as the original. Extra hose finds something hot or abrasive to rest against, and a short piece keeps constant tension on both ends. Push each fitting on dry until the hose bottoms against the shoulder. Grease, oil, and silicone spray have no place on a fuel connection, since any lubricant left on the sealing surface gives pressurized gasoline a route out from under the clamp. Hot water for a few seconds is the correct way to soften a stiff hose end. Set new clamps just behind the raised bead on each fitting and tighten evenly to snug. If the tank end uses a self-locking quick-connect, push until it clicks and verify with a firm pull rather than adding a clamp that joint never needed. Thread the hose back through its factory guides and check exhaust clearance.
Now prove it. Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking so the pump loads the line with pressure while both joints are still clean. Inspect with a light, wipe them dry, and inspect again for fresh dampness. Start the engine, check at idle, blip the throttle, and check once more before the bodywork goes back on. Remember as you close up that this machine's fuel filter is part of the in-tank pump module rather than an inline element, so if the quad still runs lean after a dry installation, that assembly is the next stop.
