On the 2012 Renegade 500, the Rotax twin is fed by electronic fuel injection, meaning an electric pump inside the tank pushes fuel down a pressurized supply line to the throttle body. No petcock exists on this machine, and the line holds pressure after shutdown, so the sequence you follow matters as much as the parts you buy.

Where Fuel Hose Goes Wrong

Hose failure is a slow chemical story rather than a sudden event. The compounds that keep rubber soft gradually migrate out of the wall, so a hose that flexed easily when new becomes rigid and unforgiving. Once it loses that flexibility, the ordinary heat cycling off the V-twin and the constant vibration of trail riding drive microscopic cracks deeper until one of them reaches through.

Where you keep the quad influences the timeline. Dry inland air pulls moisture out of the hose wall and hardens it noticeably faster than humid coastal conditions do. Meanwhile ethanol blended gasoline works the inside surface, drawing in water and softening the liner into a gummy layer that sheds particles downstream. A Renegade that spent a season parked with stale fuel in the line can be well past its prime while still looking presentable, so mileage and calendar age both count.

Clues That the Line Is Finished

Before a hose fails outright it usually gives you notice. A pool or damp smear of gasoline beneath the machine after it has been parked is the clearest sign. A fuel smell that hangs around the tank, sharpest in the minutes right after shutdown while pressure is still trapped, is nearly as reliable. Visually, look for hairline crazing, a chalky gray surface film, and stiffness at bends and fittings, then confirm by pinching the hose — sound rubber compresses and springs back while aged hose feels like conduit.

Running symptoms fill out the picture. Bogging under throttle, a lean stumble on hard acceleration, or an engine behaving as though the tank is low when it is half full all point at restricted or leaking supply. Watch the fittings for a dust crusted ring, which is what a slow seep leaves behind after fuel repeatedly wets and dries the surrounding grime. On an injected machine, a pressure side pinhole can atomize entirely, so a smell without a puddle still counts as evidence.

Assembling Tools and Working Safely

Have all of this at hand before you begin:

  • Nitrile or rubber gloves, because gasoline strips skin oils fast
  • A lidded metal or approved plastic container for the fuel you drain
  • Injection rated replacement hose in the original inside diameter, not gravity feed carburetor tubing
  • New clamps in the sizes your machine uses, plus a quick disconnect release tool if the tank fitting is a coupler
  • Line clamping pliers, which do the job the absent petcock would have done
  • Hand tools for the seat and panels, a razor knife, and a pile of clean rags

Gasoline vapor sinks and travels along the floor, so open the overhead door completely instead of relying on a window. Move the quad outside if the weather cooperates, keep the drain container capped between pours, and put distance between your work area and anything with a flame or a spark.

Bleeding Down and Removing the Old Hose

Relieve pressure first. Pull the fuel pump fuse or relay, then crank the starter until the engine dies from fuel starvation. Switch the key off and disconnect the negative battery cable. Take off the seat and side plastics, then trace the supply hose from the tank to the throttle body so you know every clip it passes through.

Slide a catch pan into place and lay a rag over each fitting before opening it, since a bled line still holds fuel. Work the clamps back along the hose, then break each end loose with a gentle twisting motion rather than a hard pull, because fuel varnish bonds rubber tightly to a metal barb. Quick connect couplers release when you press both locking tabs squarely and pull straight out; side loading them cracks collars that have hardened over a decade of heat cycles. If an end will not budge, slit the hose along its length and peel it off — you are throwing it away regardless.

Record the routing before it is gone. The 4x4 layout on this Renegade means the line detours around front differential hardware and extra frame bracing that a two wheel drive quad does not have, which makes reinstallation noticeably fussier without reference photos.

Putting the New Line In

Cut the replacement to exactly the original length. A hose that is even a few inches long will lean against the frame or interfere with steering travel and wear through. Push each end fully onto its barb until it stops at the shoulder, and assemble everything dry. Grease, oil, and silicone spray all leave a film that pressurized fuel will exploit, so keep every lubricant away from the fittings. Warm water is the only assembly aid you need for a tight hose end.

Position new clamps just behind the raised bead and snug them evenly. Where a self locking quick connect is used at the tank, press it together until it clicks audibly, then pull firmly to verify the latch has caught; that joint requires no clamp. Thread the hose back through its original guides, keeping generous clearance from the front driveline and from exhaust surfaces that get hot enough to damage rubber.

Proving It Before You Ride

Reinstall the fuse, Reconnect the battery, and cycle the key on and off half a dozen times without cranking. Each cycle brings the pump up and pressurizes the circuit, which is exactly the condition you want for inspection. Wipe both joints dry, then examine and feel each one for any trace of weeping. Start the engine, let it idle for several minutes, and recheck as it warms before the plastics go back on.

One structural note about this Renegade: the fuel filter is integrated into the in-tank pump module rather than sitting inline where you can reach it. New hose will not fix a plugged filter, so if the quad still runs starved after a clean, leak free installation, that assembly is your next stop.
