Getting Set Up and Staying Safe

  • Injection-rated hose matched to the original inside diameter, not soft carburetor tubing
  • Line-clamping pliers, which do the job a petcock would on a carbureted quad
  • Fresh clamps in the correct style, plus a quick-connect release tool if a locking coupler sits at the tank
  • Sockets and drivers for the seat and plastics, a razor knife, and a stack of rags

Handle the fuel with genuine care. Gasoline vapor is denser than air and collects at floor level, so open the main door or work outside rather than cracking a window, and get chargers, heaters, and pilot-light appliances out of the space beforehand.

Pulling the Old Line

Depressurize the system first. Remove the fuel pump fuse, crank the engine until it stalls, turn the key off, then disconnect the negative battery cable. Take the seat off and remove the panels that block the hose run from the tank outlet forward to the throttle body. Slide the drain pan under the work area and cover the first fitting with a rag, because a line with no pressure still holds fuel.

Move clamps well back along the hose before disturbing the joint. Quick-connect couplers release under even tab pressure and a straight pull; angled prying cracks a collar that has aged under bodywork for a decade. Break a varnish bond with a slow twist on the barb, and if the hose has fused, slit it lengthwise and peel it away instead of forcing anything.

Record the routing before it is gone. As a 4x4, this MAX threads its fuel line past front differential hardware and extra frame crossmembers, and the XT-P suspension travel means the chassis moves more than most, making correct clip placement genuinely important rather than cosmetic.

Fitting the Replacement Line

Cut the new hose to the original length and no longer. Slack lets it rub through against a frame edge, while a short section stays under tension at both barbs. Push each end on until it bottoms out against the fitting shoulder, and assemble everything dry. Grease, oil, and silicone stay off fuel fittings, because any lubricant left on a sealing surface hands pressurized gasoline a route past the clamp. Soften a stubborn end in hot water for a few seconds instead.

Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug enough to seal without biting into the rubber. If the tank side uses a self-locking quick-connect, push until it clicks and tug firmly to verify engagement, then leave it clamp free as designed. Reseat the hose in every original clip and guide.

Testing, Then Buttoning Up

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, letting you check both connections while the surrounding surfaces are still dry. Wipe them clean and inspect for any beading, then start the engine and look again at idle once heat and vibration are involved. Bodywork goes back only after several minutes of leak-free running.

One detail to file away: the fuel filter on this injected Outlander lives inside the tank as part of the pump assembly rather than sitting inline where you could replace it alongside the hose.
