Trace the fuel path on a 2012 Outlander MAX 800R and the whole job makes sense. A pump submerged in the tank pressurizes the circuit, a length of rubber hose carries that fuel forward, and a throttle body delivers it to the Rotax V-twin through an injector. Nowhere in that chain is there a petcock, because this is an injected machine rather than a carbureted one. Knowing that up front tells you exactly why the first step is relieving pressure and not flipping a valve.
Following the Line From Tank to Throttle Body
With the seat off and the side plastics away, the hose is visible for most of its run. It leaves the tank fitting, follows the frame through a series of clips that keep it away from moving and hot components, and terminates at the throttle body end. That routing is deliberate. As a 4x4, this MAX carries a front differential and the crossmembers that support it, so the available space is tighter than on a two-wheel-drive quad and the line has to thread past that hardware while staying clear of exhaust heat. Learn the path now, because reproducing it is half of a clean installation.
What Wears the Rubber Out
Two processes run in parallel. Externally, heat cycling from the twin drives plasticizers out of the hose compound until the rubber turns stiff and glassy, at which point it stops absorbing chassis flex and starts cracking at the bends. Dry climates make this worse, since low ambient humidity draws moisture from the hose wall and hardens it from the surface inward.
Internally, ethanol-blended pump gas absorbs water and, when left standing during a long layup, gums and softens the inner liner. The hose can therefore be brittle outside and deteriorating inside at the same time, with very little showing on inspection. A carbureted quad would catch the resulting debris in a float bowl fitted with a drain screw; the injected 800R has no such reservoir, so anything shedding from the hose heads toward the pump screen and injector.
Symptoms That Should Get Your Attention
Watch and listen for:
- Gasoline collecting on the skid plate, or a dried ring on the floor under the machine
- A fuel smell that intensifies for a few minutes after shutdown, while the circuit still holds pressure
- Surface cracking, a chalky gray film, or a stretch of hose that feels rigid when pinched
- Dust caked into damp residue at a fitting, marking a slow weep
- Bogging under load, hesitation on hard throttle, or lean surging at higher rpm
Injected machines mask small leaks. Fuel escaping a pressurized joint often atomizes and evaporates on warm castings before a drop ever reaches the ground, so a persistent odor with a dry floor is still worth chasing with your hands and a good light.
Assembling the Kit and Working Safely
Stage the following before the first fastener comes out:
- Nitrile gloves and eye protection
- A drain pan and a sealed, approved container for captured fuel
- Injection-rated hose in the original inside diameter, not soft carburetor tubing
- Line-clamping pliers, your only way to stop flow on a machine without a petcock
- Fresh clamps matching what comes off, plus a quick-connect release tool if the tank fitting uses a locking coupler
- Sockets and drivers for the seat and bodywork, a razor knife, and a stack of clean rags
Ventilation is the one safety item to take liteRally. Gasoline vapor is heavier than air and pools near the floor, where an open window is useless, so raise the overhead door or work outside. Pull chargers, heaters, and any pilot-light appliance out of the space first.
Removing the Original Hose
Kill the pressure before disassembly: pull the fuel pump fuse, crank the engine until it dies, turn the key off, and disconnect the negative battery cable. With the hose run exposed, slide the drain pan underneath and drape a rag over the joint you plan to open, since a depressurized line still holds fuel that will run out.
Move clamps well back along the hose before disturbing the connection. Quick-connect couplers release when both tabs are depressed evenly and the body is drawn straight off; prying at an angle cracks a collar that has been baking under plastics for years. Break a bonded hose loose with a slow twist on the barb, and if it will not release, slit it lengthwise and peel it away. A scratched or distorted fitting will leak no matter how good the new hose is.
Fitting the Replacement and Testing It
Cut the new line to match the old one, not longer. Slack lets the hose rub a frame edge, while a short piece stays under tension at both ends every time the chassis flexes. Push each end onto its barb until it bottoms against the shoulder, and assemble everything dry. Grease, oil, and silicone spray stay off fuel fittings, because a lubricated sealing surface is precisely the path pressurized gasoline uses to creep past a clamp. Dip a stiff hose end in hot water instead if it resists.
Set new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to seal without cutting the rubber. If a self-locking quick-connect handles the tank side, push until it clicks and then tug hard to confirm engagement, adding no clamp there. Return the hose to every original clip so nothing hangs toward the driveline.
Then verify. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, letting you study both joints while everything is dry. Wipe them, inspect for beading, then start the engine and check again at idle as heat and vibration build. Only after several minutes with no seepage should the plastics go back on.
One last platform detail: the fuel filter on this injected Outlander lives inside the tank as part of the pump assembly rather than sitting inline on the visible hose. A fresh line cannot cure a restricted filter, so if the MAX 800R still runs lean or stumbles after a clean, leak-free replacement, that in-tank module is the next thing to investigate.
