Fuel Hose Removal and Replacement on a 2012 Can-Am Outlander MAX 650 XT-P

Getting the old hose off without damaging anything is where most of the skill in this job lives. On a 2012 Outlander MAX 650 XT-P the fuel line runs under pump pressure, because the Rotax V–twin is fuel injected and the pump sits inside the tank. There is no petcock to close and no float bowl to drain, so the sequence you follow when disconnecting matters. Do it in the right order and you will not spill much more than a few tablespoons.
Taking the Line Apart the Right Way
Begin electrically. Remove the fuel pump fuse or relay, crank the engine for a second or two until it stalls, then switch the key off and disconnect the negative battery cable. That vents most of the pressure and guarantees the pump cannot wake up with a fitting open. Take the seat and side plastics off to expose the hose from the tank fitting to the throttle body, slide a catch pan underneath, and drape a rag over the joint you plan to open first.
Slide each clamp well back along the hose before you disturb the connection. Where the XT-P uses a locking quick–connect coupler, squeeze both release tabs with even pressure and pull straight off along the axis of the fitting. Do not lever it sideways; plastic collars grow brittle after years of sun, mud, and pressure washing, and a cracked collar turns a simple hose job into a parts hunt. Hose that has varnished onto a barb should get a gentle twist first, and if that fails, slit it lengthwise with a fresh razor and peel it away. The hose is going in the trash anyway, so never risk the fitting to save it.
Noting the Routing Before It Is Gone
Photograph or sketch the path while the hose is still in place. This is a 4x4 machine with a front differential and its linkage occupying real estate up front, which means the line follows a route with a few more clearance points and retaining clips than a two–wheel–drive quad would have. Each of those clips exists to hold the hose away from exhaust heat and moving driveline hardware, and a hose reinstalled loose will eventually chafe through on a frame edge.
Why the Hose Failed in the First Place
Rubber gives up from both surfaces. Externally, the plasticizers that keep it flexible slowly migrate out, and the heat cycling around a V–twin accelerates that until the hose is stiff and glassy. Once hardened, ordinary chassis flex opens hairline cracks, usually right where the hose stretches over a fitting. Dry climate conditions push this along by pulling moisture out of the hose wall throughout the year.
Internally, ethanol–blended gasoline is the culprit, especially in a machine that sits between seasons with fuel in the system. That blend takes on moisture and slowly degrades the hose liner, leaving gum and varnish behind while thinning the wall from within. Since internal breakdown never shows on the outside, a hose can pass a glance and still be nearly finished on a machine built in 2012.
Warning Signs and Required Supplies
The symptoms that typically bring an owner to this job:
- A gasoline puddle or damp stain beneath the tank area after the machine has been parked
- A persistent fuel odor near the rear plastics, strongest right after shutdown
- Cracking, chalky texture, swelling, or hardened sections along the hose
- Bogging under throttle, a lean stumble at higher rpm, or symptoms of an empty tank with fuel aboard
- A ring of caked dirt at a fitting where fuel has been seeping and drying
What you need on the bench: injection–rated hose in the original inside diameter, new clamps in the right size, a pick for spring clips, line–clamping pliers to stand in for the petcock this model does not have, nitrile or rubber gloves, eye protection, a catch pan, an approved sealed fuel container, a sharp cutter, and plenty of rags.
Working Safely With Gasoline
Gasoline vapor is denser than air and settles at floor level, collecting exactly where you kneel to reach the fuel line. Roll the XT-P outdoors if the weather cooperates, or open the garage door completely and run a fan low to move air out along the ground; an open window six feet up does almost nothing for vapor sitting on the concrete. Remove ignition sources from the space, chargers and pilot–flame appliances included, and keep a dry chemical extinguisher within reach. Gloves stay on throughout, since gasoline strips oils out of skin quickly, and a pressurized fitting can spray as it releases.
Installing the New Line and Checking It
Cut the replacement square and to the length of the piece you removed. Push each end fully onto its barb until it seats against the shoulder, and assemble everything dry. No grease, no oil, no silicone spray goes on a fuel fitting, because a lubricant film gives pressurized fuel a slick channel past the seal. Warm water is the only help a tight hose end should get. Fit new clamps just behind the raised bead on each fitting and tighten evenly, snug without biting into the rubber. Where a self–locking quick–connect is used at the tank, push until it clicks and pull firmly to verify the latch has engaged rather than adding a clamp it was not designed to take.
Return the hose to every clip, reinstall the fuse, and Reconnect the battery. Cycle the key on and off four or five times without cranking; each cycle runs the pump and brings the line up to pressure so you can examine both joints while the engine is silent. Wipe them with a clean rag and watch for beading. Then start the V–twin, let it idle several minutes, and inspect the connections one final time under real working pressure before the plastics go back on.
Finally, note the limit of this repair. On the injected Outlander the fuel filter is integrated with the pump module inside the tank instead of sitting inline where you could change it during a hose swap. A new line stops leaks and cracks but will not clear a restricted filter, so if the 650 still runs hungry afterward, that assembly is the next place to look.
