There is one step on this job that separates a tidy repair from a mess on the garage floor, and it happens before any tool touches the machine. The 2012 Outlander MAX 650 XT runs electronic fuel injection, so the hose feeding the Rotax V–twin is under pump pressure at all times the key is on and holds residual pressure long after it is off. No petcock exists on this model to close off flow. Relieve that pressure properly and the rest of the replacement is basic hand work.
Taking the Pressure Out of the System
Locate and remove the fuel pump fuse or relay, then crank the engine for a second or two. It will fire briefly and stall as the line empties itself of pressure, which is exactly what you want. Turn the key off and disconnect the negative battery cable so nothing can energize the pump while your hands are in the fuel system.
Only now should the seat and side plastics come off. Expose the whole hose run from the tank fitting to the throttle body, slide a catch pan underneath, and keep a rag draped over the first joint you plan to open. Depressurized is not the same as empty, and there is always a slug of fuel waiting in the hose.
Reading a Hose That Is About to Fail
Before you cut anything loose, take stock of the symptoms that brought you here. On a MAX 650 XT the usual tells are:
- A fuel puddle or dark stain on the skid plate or floor beneath the tank
- A gasoline smell that hangs around the rear of the machine, sharpest just after shutdown
- Surface cracks, chalky discoloration, or a hose that feels rigid rather than rubbery when squeezed
- Bogging, hesitation off idle, or a lean stumble that mimics a nearly empty tank
- A collar of caked dust at a fitting where fuel has been weeping and drying
Because this is a pressurized circuit, a small breach may atomize instead of dripping. A fuel smell with no visible puddle still means you have a leak to find.
Why Age Beats Mileage on Fuel Line
A hose can look barely used and still be finished. Over the years the additives that keep rubber supple leach out, and the constant heat cycling around a V–twin accelerates the loss. Dry climates make it worse still, because low humidity draws moisture from the hose wall and leaves it hard enough to crack under nothing more than a firm bend.
Inside the hose, ethanol–blended fuel does its own damage. When a MAX 650 XT sits for a few months with fuel in the system, that blend takes on moisture and slowly breaks down the liner, leaving deposits behind and thinning the wall from the inside. A hose degrading in both directions can pass a casual glance right up until the day it splits, which is the argument for replacing it on a machine this old regardless of how the outside looks.
Tools, Parts, and Ventilation
Have this ready before you start:
- Nitrile or rubber gloves and eye protection
- Fuel injection rated hose in the same inside diameter as the original
- Correctly sized replacement clamps and a pick for spring clips
- Line–clamping pliers, which do the job the missing petcock would otherwise do
- An approved gasoline container and a stack of shop rags
- Sockets and screwdrivers for the seat, panels, and tank hardware
Gasoline vapor is heavier than air and settles low, so ventilation at floor level is what counts. Work outside or with the door wide open and a fan pushing air out along the ground. Remove ignition sources from the area entirely, and keep an extinguisher within reach for the whole job.
Working the Old Hose Off the Fittings
Slide each clamp well back along the hose before disturbing the connection. Where your XT uses a locking quick–connect coupler, squeeze the tabs evenly and pull straight off the fitting without any sideways leverage, since plastic collars grow brittle with age. Old hose that has varnished onto a barb should be twisted gently to break the bond, and if it will not release, slit it lengthwise with a blade and peel it away. Sacrificing the hose is always better than damaging the fitting.
Trace and photograph the routing before the line is fully out. This 4x4 chassis carries a front differential and its linkage, which means the hose follows a path with a couple more clearance points than a two–wheel–drive machine has. Every original clip earns its place by holding the hose clear of hot exhaust and moving driveline parts.
Fitting the Replacement and Proving It Dry
Cut the new hose to match the old length exactly. Push each end onto its barb until it seats against the shoulder, and do it dry — grease, oil, and silicone spray all create a leak path under pressure, so none of them belong anywhere near a fuel fitting. A stubborn end softens up in hot water if it fights you. Set new clamps just behind the bead on each fitting and tighten evenly without crushing the rubber. A self–locking quick–connect gets pushed until it clicks and then tugged to verify; nothing more.
Clip the hose back into its guides, reinstall the fuse, and Reconnect the battery. Cycle the key on and off four or five times to repressurize and inspect both joints while everything is still dry. Then start the V–twin, let it idle, and check the connections a final time under running pressure. Keep in mind that the fuel filter on this injected Outlander lives inside the tank with the pump rather than inline, so if delivery problems persist after a leak–free hose swap, that module is the next place to look.
