Replacing the Fuel Supply Hose on a 2012 Outlander MAX 500 XT

Fuel on the floor is the symptom nobody misses, but by then you have already lost a ride. The 2012 Outlander MAX 500 XT runs a fuel-injected Rotax 500 V-twin with the pump mounted inside the tank, which puts the supply hose under pressure and removes the petcock that older carbureted quads used as a convenient shutoff. Replacing that hose is well within reach at home once you understand the sequence.

Removing the Old Hose Cleanly

The job begins with pressure relief, not with a screwdriver. Pull the fuel pump fuse, crank the engine and let it run until it stalls from fuel starvation, switch the key off, and disconnect the negative battery cable so the pump cannot cycle while you work. Take off the seat and the side panels so both ends of the run are genuinely accessible.

Slide a catch pan underneath and lay a rag across the first fitting you intend to open, because a depressurized hose is still a hose full of gasoline. Push spring clips or worm-gear clamps well back along the hose before you disturb the joint itself. When you meet a self-locking quick-connect at the tank, compress its tabs evenly and pull the coupler straight off the nipple — rocking or prying will crack a collar that has spent a decade in weather.

Old hose usually varnishes onto its barbs. Twist it gently to shear that bond, and if it holds on, slit it lengthwise with a razor and peel it away. There is no reason to risk a tank outlet to save a hose you are throwing out. As the line comes free, note its path: this XT is a selectable 4x4, and the front differential hardware sends the supply hose through an extra clip or clearance point that a two-wheel-drive machine does not need.

Fitting the Replacement

Cut the new hose to match the original length. Extra length is a liability, finding a frame tube to rub against or a steering component to foul. Push each end fully onto its fitting until it seats past the raised bead. Work dry – grease, oil, and silicone spray on a sealing surface all create a channel that lets pressurized fuel escape from under a clamp. If a hose end resists, dip it in hot water for twenty seconds and it will slide on unassisted.

Install new clamps just behind the bead on each barb and tighten them evenly, snug rather than crushing. A self-locking quick-connect takes no clamp at all; push until the collar clicks, then tug to confirm the latch engaged. Route the finished hose back through every original guide so it cannot rest on hot exhaust or contact the front driveline.

Confirming There Are No Leaks

Reinstall the fuel pump fuse and Reconnect the battery, then cycle the key on and off four or five times without cranking. Each cycle runs the pump and builds pressure, which is your chance to inspect both joints while the surrounding metal is still dry. Wipe each fitting with a clean pale rag and look closely for staining rather than for an obvious drip.

Then start the engine and let it idle while you inspect again with a light. Vibration reveals marginal seals that hold perfectly under static pressure. Give it several minutes of clean, dry running before any bodywork goes back on, and check once more after a short shakedown ride.

Why the Hose Wore Out

Fuel line hardens as it ages. Heat cycles from the V-twin drive the plasticizers out of the rubber, and the wall stiffens from supple to firm to brittle. Frame flex on rough terrain then works cracks into that hardened surface until one finds its way through. In dry, low-humidity regions this progresses noticeably faster, because arid air pulls moisture out of the hose from the outside.

The inside of the hose faces a different attack. Ethanol-blended pump gas absorbs water, and fuel that sits in the line during a slow stretch of the season degrades the inner liner, which softens and sheds material toward the injectors. That is why a hose can pass a visual check and still be past its useful life on a machine of this age.

Symptoms and Tools at a Glance

Signs the line needs attention:

  • A puddle or wet film under the machine after it has been parked
  • A gasoline odor around the tank, sharpest just after shutdown while pressure remains
  • Visible cracking, glazing, or a hardened section along the hose
  • Caked dirt in a ring at a fitting where fuel has seeped and dried
  • Bogging under load or a lean stumble that mimics running out of gas

What you need on the bench:

  • Nitrile or rubber gloves and eye protection
  • Injection-rated hose in the original inside diameter
  • New clamps of the correct style, or a quick-connect release tool
  • Line-clamping pliers to substitute for the petcock this model does not have
  • A catch pan, a sealed fuel container, a razor blade, hand tools, and rags

Gasoline Safety and One Closing Note

Gasoline vapor is heavier than air, so it drifts down and collects along the floor where you are working rather than dissipating upward. Work outdoors or with the shop open enough to move air at ground level, shut off any appliance with a standing pilot flame, keep sparking tools out of the space, and set a fire extinguisher beside the machine instead of across the shop. Collect drained fuel in a sealed container and get it out of the work area before you start testing.

Finally, keep the platform in mind when judging results. On the injected MAX 500 XT the filter is built into the in-tank pump module rather than sitting inline where you can change it. A fresh hose eliminates leaks and cracked rubber, but if delivery still feels weak under load, that assembly inside the tank is the next thing to investigate.
