What Actually Destroys Fuel Hose
Nobody rides a fuel line to death. On a 2012 Outlander 800R XT-P the hose fails because rubber has a working life, and that life ticks down whether the machine logs hours or sits under a cover. Fuel hose is manufactured with compounds that keep the wall soft, and those compounds slowly migrate out. The hose goes from flexible to stiff to brittle, and heat cycling from the Rotax V-twin plus the vibration of hard terrain converts brittleness into cracking.
Local climate shifts the timeline noticeably. Arid, low-humidity air draws moisture directly out of the rubber, hardening the hose from its outer surface inward, so machines in dry country reach the brittle stage years before the same hose would somewhere humid. Ethanol-blended pump gas attacks from the other side, pulling water into the fuel system and gradually breaking down the hose liner. Any stretch where the XT-P sat unused with fuel in it piles on gumming and internal softening. Both processes advance at once, which is how a hose can appear perfectly serviceable while it hardens outside and sheds material inside toward the injectors.
Fuel Injection and What It Demands
The 2012 XT-P is built on the redesigned Outlander chassis and runs the 800R Rotax V-twin with electronic fuel injection. That means no petcock. An electric pump module inside the tank feeds the throttle bodies, and the hose between them stays pressurized after shutdown. Bleeding that pressure off deliberately is the first move of the job, and it is not optional.
The parts side follows from the same fact. You need hose rated for injection pressure in the original inside diameter, not the soft low-pressure line intended for gravity-fed carburetors. As for access, the XT-P is a 4x4 with selectable two-wheel drive, and the trim adds front bumper and winch hardware alongside the differential and its supporting frame structure. The steps are identical to any other 800R, but the front end is crowded and the hose route uses extra clips and clearance points a two-wheel-drive quad never needs.
Reading the Symptoms
- A damp patch or small puddle on the skid plate or floor after the machine has been parked
- Gasoline odor lingering near the tank, sharpest in the first several minutes after shutdown
- Fine cracking, a chalky surface, or a stretch of hose that feels hard and glossy when squeezed
- Bogging when the throttle opens, a lean hesitation under load, or the engine acting nearly out of fuel with a full tank
- A ring of caked dirt at a fitting, left by fuel seeping and drying over and over
The pressurized system complicates the visual inspection. A leak on the pressure side can atomize and evaporate before it forms a drop, so the absence of a puddle is not evidence of a sealed hose. Smell is the more sensitive test, and an odor you cannot explain is reason enough to pull panels.
Tools, Parts, and Gasoline Handling
- Nitrile or rubber gloves, because gasoline defats skin within seconds
- A drain pan and an approved fuel container for whatever comes out of the line
- Injection-rated replacement hose in the correct inside diameter
- Fresh clamps matched to the fittings on your machine, plus a quick-disconnect release tool if the tank end uses a locking coupler
- Line-clamping pliers, standing in for the petcock this model does not have
- Sockets and drivers for the seat and body panels, a razor blade, and a stack of clean rags
The safety point here is specific rather than generic. Gasoline vapor is heavier than air, so it drifts downward and pools at floor level, which is precisely where your head sits when you reach beneath the tank. Ventilation only helps if it moves air low across the ground, and an open window at head height does nothing. Work outside when the weather allows, or with the overhead door raised fully and a fan at floor level. Clear the space of pilot lights, space heaters, grinders, and hot incandescent lamps, and keep an extinguisher within reach of where you kneel.
Taking It Apart
Depressurize first. Pull the fuel pump fuse, crank the engine for a second or two until it dies or refuses to catch, turn the key off, and disconnect the negative battery cable. Remove the seat and side plastics so the tank and the hose running back toward the throttle bodies are both fully exposed.
Get the pan into position and cover the first fitting with a rag, since a depressurized hose still contains fuel. Slide worm-gear or spring clamps well clear before you disturb the joint. Quick-connect couplers come apart by depressing their locking tabs evenly and pulling straight back; prying at an angle cracks brittle collars. Where varnish has glued the hose to a barb, twist gently rather than hauling on it, and if it holds fast, split the hose lengthwise and peel it off to protect the fitting. Photograph the routing, all clips, and each clearance point near the front driveline and bumper hardware before the last retainer comes free.
Building It Back and Testing
Cut the new hose to the length of the original. Extra hose chafes a frame tube or drifts toward hot exhaust and buys you nothing. Seat each end fully onto its barb, dry. No grease, no oil, no silicone anywhere on a sealing surface, because lubricant hands pressurized fuel a path to creep out past the barb. Hot water for a few seconds is the only softening a stubborn hose end should get.
Set new clamps just behind the raised bead on each fitting and tighten evenly, snug without biting into the rubber. If the tank side of your XT-P uses a self-locking quick-connect, push it until it clicks and pull firmly to confirm the latch took; that fitting needs no clamp. Return the hose to every factory clip so it stays away from the driveline and heat sources.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle pressurizes the circuit while the joints are still dry, which is your clearest opportunity to spot a weep before it becomes a leak. Check both connections with a light and a bare fingertip, then start the engine and inspect again at idle before the plastics go back on. One last platform detail: the fuel filter on this injected 800R lives inside the tank as part of the pump assembly rather than inline where it can be changed, so if delivery still feels soft after a leak-free install, look at that module next.
