How the Fuel Line Comes Off a 2012 Can-Am Outlander 800R

Start With the Fuel System, Not the Toolbox
The 2012 model year brought a redesigned chassis to the Outlander 800R, and while the plastics and layout changed, the fundamentals of the fuel system did not. The 800R Rotax V-twin is fed by electronic fuel injection. There is no petcock. An electric pump module lives inside the tank and keeps the hose feeding the throttle bodies under pressure, and that pressure remains after the engine stops and the key comes out.
That single detail determines the whole approach. A carbureted quad lets you turn a valve, catch a little fuel in a rag, and get on with it. This machine requires you to bleed the circuit down on purpose first. It also means the hose you are replacing has to be rated for injection pressure, not the soft low-pressure line that suits gravity-fed carburetors. Grab the wrong hose and you will be doing this job again sooner than you would like.
Being a 4x4 with selectable two-wheel drive, the 800R packs a front differential and its supporting frame structure into the area ahead of the engine. The procedure is unchanged by that, but the hose route uses extra clips and clearance points that a two-wheel-drive quad would never need, so spend a minute learning the path before you disturb it.
How Fuel Hose Deteriorates
The hose fails from both sides. On the outside, the additives that keep rubber flexible gradually migrate out of the wall. Heat coming off the V-twin speeds the process along, and the vibration of real trail work turns that stiffness into surface cracking. Dry climates are especially hard on it, since low humidity draws moisture out of the rubber and hardens it from the outer surface inward.
On the inside, ethanol-blended pump gas takes its turn. E10 attracts water into the fuel system and slowly breaks down the hose liner, and stretches where the Outlander sits unused with fuel in it contribute gumming and internal softening. That is how a line ends up brittle on the outside and crumbling on the inside at once, and it is why a hose that looks presentable can still be sending debris downstream. On a machine well past its tenth year, the calendar is a better indicator than the eye.
Symptoms Worth Investigating
- Fuel collecting on the skid plate or dripping onto the floor after the quad has been sitting
- A distinct gasoline odor near the tank, strongest in the minutes right after shutdown while the system holds pressure
- Fine cracks, a chalky gray finish, or a hardened glassy section you can feel by pinching the hose
- Bogging as the throttle opens, a lean stumble under sustained load, or the engine acting fuel-starved with a full tank
- Dirt packed into a ring around a fitting, a reliable sign of fuel seeping and drying there over time
Injected machines complicate the visual check. A pressure-side seep can atomize and disappear before a drop ever lands, so smell carries as much weight as sight. If the machine smells of fuel and you cannot find why, keep looking rather than dismissing it.
Tools, Parts, and a Safe Work Area
- Rubber or nitrile gloves, as gasoline defats skin almost immediately
- A drain pan and a fuel-rated container to catch what drains from the line
- Injection-rated replacement hose matched to the original inside diameter
- New clamps suited to the fittings on your machine, plus a quick-disconnect tool if a locking coupler is fitted at the pump module
- Line-clamping pliers to pinch off a low-pressure section, since no petcock exists to shut flow off
- Hand tools for the seat and plastics, a sharp blade, and plenty of rags
Take ventilation seriously. Gasoline vapor is denser than air and settles low in the room, right where you will be working under the machine. Cracking a window above your head does nothing useful. Work outside when weather allows, or with the shop door fully open and a fan pushing air across the floor. Remove every ignition source from the space, pilot lights and hot work lamps included, and keep a fire extinguisher beside you.
Pulling the Old Hose
Depressurize the system before touching a fitting. Remove the fuel pump fuse, crank the engine briefly until it dies or will not start, turn the key off, and disconnect the negative battery cable. Take off the seat and the side panels so you can see both the tank and the hose running back toward the throttle bodies.
Get the pan underneath and drape a rag over the first joint you open, since a depressurized hose still holds fuel. Slide worm-gear or spring clamps well clear before disturbing the connection. Quick-connect couplers come apart by depressing their locking tabs squarely and pulling straight back; levering them sideways cracks collars that have gone brittle. If varnish has glued the hose to a barb, twist gently to break the bond, and where that fails, slit the hose lengthwise and peel it off rather than damaging the fitting. Photograph the routing, all clips, and each point where the line clears front driveline hardware before the last retainer comes free.
Fitting the Replacement and Confirming the Seal
Cut the new hose to the original length. Extra length is a liability, chafing on frame tubes or working toward hot exhaust. Push each end all the way onto its barb, dry. Do not use grease, oil, or silicone on any fitting; lubricant on a sealing surface hands pressurized fuel an escape route. A few seconds in hot water softens a stubborn hose end enough to slide on.
Set fresh clamps just behind the raised bead on each fitting and tighten evenly. A self-locking quick-connect, if your machine uses one at the tank, only needs to be pushed until it clicks and then tugged to verify the latch. Adding a clamp there is unnecessary. Restore the hose to every original clip so it stays away from the driveline and heat sources.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the line while it is still dry, which is the best chance you will get to spot a weep. Inspect both joints with a light and a fingertip, then start the engine and check again at idle before reinstalling plastics. Remember that the filter on this injected platform sits in the tank with the pump assembly rather than inline on the hose, so if delivery still feels weak after a leak-free swap, look there next.
