Almost every mistake made on this job comes from treating the machine like something it is not. Approach a 2012 Outlander 650 XT-P the way you would approach a carbureted quad from the nineties and you will spend twenty minutes looking for a petcock that does not exist, then get sprayed by a line that was still holding pressure. Settle the fuel system question first and everything else follows logically.

Sorting Out How This Quad Delivers Fuel

The XT-P is fuel-injected. A submerged electric pump inside the tank pressurizes the feed and pushes it along a reinforced hose to the throttle body on the Rotax V-twin. Consequences worth internalizing: there is no fuel valve to close, no gravity feed to interrupt, and no float bowl drain screw to crack open. The system retains pressure after the key is off, so it has to be bled down deliberately. The filter is built into the in-tank pump assembly rather than sitting inline where you could spot and swap it. And depending on the end you are looking at, you may find a self-locking quick-connect coupler with plastic release tabs rather than a barb with a worm-gear clamp. Confirm both ends before you buy hardware.

The Clues That Send You Looking

  • Gasoline smell concentrated around the tank, most obvious in the minutes right after shutdown
  • A wet ring or small pool on the skid plate or garage floor after an overnight park
  • Hairline cracking, a chalky gray surface, or a stiff section that will not yield to a pinch
  • Bogging under load, a lean stumble at higher rpm, or behavior that imitates an empty tank
  • A band of dust glued to a fitting where fuel has crept out and dried repeatedly

On a pressurized circuit a pinhole leak frequently mists and evaporates rather than dripping, so a clean floor means very little. If you keep smelling fuel, keep looking.

The Slow Failure Nobody Watches

Rubber fuel hose degrades from both surfaces simultaneously. Heat cycling from the twin drives plasticizers out of the compound over years of use, taking the hose from flexible to firm to brittle. Once it stops flexing, engine vibration and chassis movement over rough terrain turn microscopic checking into cracks with depth. Arid climates compress that timeline because low humidity draws moisture out of the hose wall from the outside in.

Internally, ethanol-blended fuel absorbs water and slowly breaks down the liner, particularly when the machine sits between rides and stale fuel sits with it. The bore softens and begins releasing fine material into a system whose injector passages are much tighter than any carburetor jet. On a machine this age, that internal condition is invisible, which is why time in service justifies replacement even when the exterior passes inspection.

What You Need Within Reach

  • Replacement hose rated for injection pressure, sized to the factory inside diameter
  • New clamps in the correct style, or a quick-disconnect release tool for coupler fittings
  • Line-clamping pliers, standing in for the petcock this model was never given
  • Rubber or nitrile gloves, safety glasses, and a generous supply of rags
  • An approved sealed container for drained fuel and a shallow pan to catch what escapes
  • Sockets for the seat and plastics, a small flat-blade screwdriver, and a fresh razor blade

Handle the fuel itself with real care. Gasoline vapor is heavier than air and collects near the floor, so ventilation at ground level is what counts — open the shop door fully or do the work outside. Kill any appliance with a pilot light in the same space, keep grinders and torches out entirely, and put an extinguisher where you can grab it without stepping across an open line.

Extracting the Original Hose

Pull the fuel pump fuse or relay, crank the engine until it stalls, switch the key off, and disconnect the battery negative lead. Remove the seat and the side plastics until you can see the tank outlet and follow the hose to its termination. Slide the pan underneath, then lay a rag over each connection as you open it because standing fuel remains in the line even after pressure is released.

Push each clamp well back before you touch the fitting. Rotate the hose on the nipple to break the varnish bond, then pull it off in line rather than levering it. Quick-connects need both tabs pressed evenly and a straight pull; sideways force cracks brittle collars. A hose that has effectively glued itself on should be slit lengthwise and peeled off instead of fought. As a 4x4, the XT-P routes the line past front differential hardware and through clearance points that a two-wheel-drive layout would not present, so note or photograph every clip before the hose comes free.

Putting the New Line In Place

Trim the replacement to the original length and no more. Extra hose sags into driveline components or drapes onto hot exhaust. Push each end fully onto its fitting until it bottoms against the shoulder, and keep the whole process dry. Grease, oil, and silicone spray must stay away from fuel fittings, because any film on the sealing surface hands pressurized fuel a route to creep out and produces a slow weep that is a genuine pain to locate. Hot water is the correct softener for a stubborn end.

Install new clamps just behind the raised bead on each nipple, tightening evenly until the hose is firmly captured without the band biting into the wall. Self-locking couplers get pushed until they click and then tugged firmly to prove engagement, and they should never receive a clamp. Restore the hose to its factory clips and guides so the routing keeps it clear of moving and hot parts.

Testing Under Pressure

Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off five times without cranking. The pump runs each cycle and brings the line to working pressure, giving you a dry system to examine. Dry both fittings with a clean rag and watch for any bead of fuel appearing. Start the V-twin next and inspect once more at idle, since vibration occasionally exposes a joint that sealed while static.

Wait for several minutes of clean, dry running before the bodywork goes back on, and get the captured fuel and soaked rags out of the closed space. One more platform reality worth remembering: if the machine still hesitates under load after a leak-free install, the in-tank filter is the next candidate. A new hose cannot compensate for a filter that has been accumulating sediment for years.
