Handling gasoline safely is the whole first half of this job on a fuel-injected quad. The 2011 Grizzly 550 4x4 uses electronic fuel injection with an electric pump inside the tank, which means the supply hose is pressurized rather than gravity fed and there is no petcock to close before you begin. Set up your workspace correctly and relieve the pressure properly, and the rest of the repair is a straightforward matter of two fittings and the right hose.
Ventilation, Ignition Sources, and Gear
Gasoline vapor is heavier than air. It settles along the floor and drifts toward water heater pilots, battery chargers, and any tool with a brush motor, so an open window six feet up is not ventilation. Work outdoors or with the overhead door raised fully, cut power to everything that sparks or burns in the space, keep a fire extinguisher within arm's reach, and cap the drain container as soon as you have finished with it. Then gather:
- Nitrile or rubber gloves and eye protection
- A sealed fuel-rated container plus a low catch pan
- Hose rated for fuel-injection pressure, matched to the original inside diameter
- Clamps suited to the fittings on your machine, and a quick-disconnect tool if the coupler needs one
- Line-clamping pliers, essential on a model with no petcock to shut off flow
- Flat screwdriver, socket set, sharp razor blade, clean rags
How the 550's Fuel Path Is Laid Out
The pump module and the filter element both live inside the tank on this machine, so there is no serviceable inline filter sitting in the middle of the visible hose. The line you are replacing runs from the pump outlet at the tank to the fuel rail at the throttle body, and it may terminate in a clamped barb or a self-locking quick-connect coupler with plastic release tabs. Identify which you have before you start pulling on anything.
This is a 4WD chassis, so the hose threads past front differential hardware and additional frame crossmembers rather than taking the shorter run a two-wheel-drive quad would allow. Photograph the routing and every retaining clip so the new line goes back along the same sheltered path, away from the front driveline and exhaust heat.
Why Fuel Hose Deteriorates
The softening compounds in fuel line rubber leave the material year after year, and a hose that has shed them cracks at its bends instead of flexing. Heat cycles from the engine speed that hardening, and dry, low-humidity conditions accelerate it further by drawing moisture out of the hose from the outside surface inward. This happens on a calendar rather than an hour meter, so a lightly used machine is not exempt.
Ethanol-blended fuel handles the inside, degrading the liner and pulling water into the system, while fuel left standing for long stretches deposits gum that can restrict flow. Since this circuit is pressurized rather than gravity fed, a weakened wall faces considerably more force than it would on a carbureted machine, which is a good argument for replacing hose on age rather than waiting for evidence.
Symptoms to Watch For
- A gasoline smell strongest right after shutdown, while the system is still holding pressure
- Fuel staining or a damp spot on the skid plate or floor after the machine has been parked
- Cracking, chalkiness, or a hardened section you can feel when you squeeze the hose
- Stumbling on hard acceleration, bogging under load, or a lean hesitation at higher rpm
- A grit-caked ring at either fitting where fuel has seeped and dried
Remember that pressurized leaks often atomize and evaporate without dripping, so a clean floor does not clear the hose.
Relieving Pressure and Removing the Old Hose
Pull the fuel pump fuse or relay first, then crank the engine briefly until it stalls to bleed the circuit down. Turn the key off and disconnect the battery negative cable. Remove the seat and the bodywork covering both ends of the run, slide a pan underneath, and drape a rag over the first fitting you open because residual fuel remains after pressure is gone.
On a clamped barb, slide the clamp back, twist the hose to break the varnish bond, and pull it straight off. On a quick-connect, depress both tabs squarely and pull straight without prying sideways, since aged plastic collars split when levered. If a hose has fused to a fitting, slit it lengthwise with the razor and peel it away rather than risking the spigot.
Installation, Priming, and the Final Check
Cut the new hose to the original length so it cannot sag into the frame or wander toward hot surfaces. Push each end fully onto its barb dry — grease, oil, and silicone on a sealing surface give pressurized fuel a path around the clamp. Set clamps just behind the raised bead on each fitting and tighten evenly. Where a self-locking coupler is used, push until it clicks, tug to confirm it latched, and add no clamp.
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line while everything is still dry. Blot both joints with a clean pale rag and watch for amber staining, then start the engine and inspect again at idle. Only after several minutes of leak-free running should the bodywork go back on. Since the filter is inside the tank as part of the pump assembly, persistent delivery trouble after a clean install points there rather than at the hose you just replaced.
