Why and How to Replace the Fuel Line on a 2011 Suzuki KingQuad 500AXi 4x4 Power Steering

Fuel hose is one of those parts nobody thinks about until it lets go. It has no wear indicator, it carries no maintenance interval that shows up on a dash, and it fails quietly over years rather than suddenly. On a 2011 KingQuad 500AXi with power steering, the hose has now had well over a decade of heat and fuel chemistry working against it, which makes an inspection overdue on most examples.
The Three Forces That Kill a Fuel Hose
Heat comes first. Every warm–up and shutdown cycle from the 493cc single drives a little more of the softening compound out of the rubber wall, and the hose gradually goes from pliable to stiff to brittle. Climate is second: dry, low–humidity air continuously pulls moisture from the material, so a quad living in arid country hardens years ahead of an identical machine in a humid region.
Ethanol is third and works from inside. Blended pump gas attracts water and slowly degrades the hose liner, and fuel that sits unused for a season leaves gum and varnish at the fittings while shedding particles toward the injector. Because the outside stiffens as the inside softens, the hose can look completely serviceable while being anything but, which is the strongest argument for judging it by age and feel.
Confirming an Injected Fuel System
The AXi badge confirms Suzuki electronic fuel injection on your 2011 machine. That eliminates several habits carried over from carbureted quads. No petcock lives under the tank, there is no float bowl drain screw, and gravity feed is not part of the picture. A pump inside the tank pressurizes the supply hose that runs to the throttle body, and the circuit holds pressure after the key is off. Consequently you relieve pressure electrically, choose hose rated for injection pressure, and may find a self–locking coupler at the pump plate rather than a plain barb and clamp.
Signals That the Hose Is Failing
- A fuel puddle or a recurring damp patch on the skid plate or floor after the quad has been parked
- A gasoline smell that lingers around the tank well after shutdown
- Cracking, chalkiness, or swelling on the hose surface, particularly inside bends
- Sections that have hardened and will not compress when pinched
- Bogging under load, a lean stumble, or the sense of an engine starved for fuel with plenty in the tank
Pressurized fuel escaping a tiny opening often mists and evaporates instead of dripping, so trust your nose even when the floor stays dry.
Getting Set Up Safely
Collect gloves, eye protection, injection–rated hose in the original inside diameter, new clamps in the correct style, a quick–disconnect release tool if needed, line–clamping pliers, an approved fuel container, a catch pan, rags, sockets, and a plastic trim tool.
Ventilation deserves genuine attention. Gasoline vapor is heavier than air, so it flows down and pools at floor level rather than leaving through a window at head height, and that is precisely where drop lights, heaters, and appliance pilot flames live. Roll the quad outside or open the overhead door fully to get airflow at ground level, remove every ignition source from the space, and keep an extinguisher within reach for as long as fuel is exposed.
Removal Without Collateral Damage
Depressurize first: pull the fuel pump fuse or relay, crank until the engine stalls, shut the key off, and disconnect the battery negative cable. Take off the seat and the side plastics to expose the tank fitting, then follow the hose down to the throttle body. Slide the catch pan into place and cover each joint with a rag as you open it, since fuel remains in the hose after pressure is relieved.
Move clamps well clear before disturbing the fittings. A locking connector releases when both tabs are pressed squarely and the coupler is pulled straight off; prying sideways cracks aged plastic. Twist a varnished hose gently to break the bond at the barb, and if it holds fast, slit it lengthwise with a sharp blade and peel it away instead of pulling hard. Note the routing carefully. This selectable 4x4 threads the line past front differential hardware and additional frame clearance points, and the power steering unit's harness near the steering shaft is one more thing the new hose should never rest against.
Installing and Sealing the New Line
Cut the replacement to the original length, then push each end fully onto its barb until it seats against the shoulder. Do this dry. Any grease, oil, or silicone on a fuel fitting hands pressurized fuel a leak path past the clamp, and the weep that results can take weeks to show. A brief dip of the hose end in hot water solves a tight fit without force.
Place new clamps just behind the raised bead and tighten evenly, firm but not crushing. Self–locking quick–connects need no clamp; push until you hear the click and confirm with a solid pull. Route the finished hose through every original clip so it clears the driveline, the exhaust, and the steering assist wiring.
Verifying the Work
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle primes the pump and pressurizes the hose while the engine sits quiet, which makes the smallest seepage easy to catch. Dry both joints, start the 500AXi, then inspect again at idle and after a few minutes of warm running before the plastics return.
Finally, keep in mind that this injected KingQuad carries its fuel filter inside the tank as part of the pump assembly instead of inline on the visible hose. A new hose ends a leak, but a restricted in–tank filter causes the same lean, starved behavior and is the logical next place to look.
