A Machine Old Enough to Need New Rubber
The 2011 KingQuad 400FSi has been in service long enough that any hose still wearing its original clamps deserves suspicion. Fuel line does not wear out from riding, it ages out on the calendar, and a decade and a half is plenty of time for the rubber to give up quietly. Many owners of these machines find the hose only after a smell or a stain shows up, by which point the line has been getting worse for several seasons. Replacing it is inexpensive, takes an afternoon at most, and removes one of the more common reasons a dependable utility quad suddenly refuses to run right.
Before you plan the work, confirm what you are dealing with. The FSi is the fuel-injected KingQuad 400 with the five speed semi-automatic gearbox, which means the fuel comes from a pump mounted inside the tank and travels down a pressurized hose to the throttle body. There is no petcock, no fuel valve, and no gravity feed to interrupt. Pressure lingers in that hose after the key is off, so it gets relieved on purpose before anything is opened.
How the Rubber Gives Up
Fuel hose stays flexible thanks to plasticizers blended into the rubber, and those compounds gradually migrate out of the hose wall. When enough have gone, the hose behaves like brittle plastic and cracks instead of bending. Heat cycles from the engine push the process along, and the flex a working 4x4 takes across ruts and washouts turns hairline surface cracks into paths that leak.
Two outside factors dominate the timeline. Dry, low humidity air pulls moisture out of the rubber and hardens it from the outside in, which is why identical machines age unevenly depending on region. Ethanol blended pump gas works from the inside, absorbing water and degrading the inner liner during any period the fuel sits still. A hose that has endured both can look serviceable and still be shedding material toward the injector, which is precisely the scenario a careful owner wants to avoid.
What Failure Looks and Smells Like
- A fuel smell that hangs around the machine, most noticeable right after shutdown
- Drips, stains, or a damp streak on the skid plate or the ground under the frame
- Cracks that open when the hose is flexed, or a hardened, chalky feel when you pinch it
- Dirt caked into a wet ring at a fitting, the standard signature of a slow seep
- An engine that bogs under throttle, hesitates off idle, or surges lean as if starved for fuel
- A swollen or gummy hose end where it slips over a barb
Keep in mind that a leak on the pressure side often atomizes and evaporates before it can drip, so a persistent odor with no puddle is not a false alarm.
Tools, Parts, and Ventilation
- Gloves and eye protection, since a pressurized fitting can spray as it releases
- Hose rated for fuel-injection pressure in the original inside diameter
- New clamps matching the fitting style, plus a release tool if a locking coupler is used
- Line clamping pliers to pinch off any low pressure section in place of a fuel valve
- An approved sealed fuel container and a shallow catch pan
- Socket set, small flat blade screwdriver, razor knife, and clean rags
This part is not a formality. Gasoline vapor sinks because it is heavier than air, spreading across the floor toward pilot lights, shop heaters, and charger terminals. Work outside or with the door wide open, get air moving at ground level, and shut down every ignition source in the space before you begin. Keep an extinguisher nearby, cap the container between pours, and take a break in fresh air if the fumes build up.
Getting the Old Line Off the Machine
Relieve pressure to start. Pull the fuel pump fuse or relay, crank the engine until it dies, switch the key off, and disconnect the battery negative cable. Take the seat off and remove whatever bodywork blocks the tank outlet and the hose run to the throttle body.
Slide the pan under the work area and drape a rag over the first joint, because residual fuel remains even after pressure is gone. Back worm gear or spring clamps well away from the fitting before you break anything loose. Where a locking quick-connect is used, press the tabs evenly and pull straight off instead of prying to the side, since fourteen year old plastic collars crack under leverage. Twist a bonded hose gently on its barb to break the varnish, and if it stays put, slit it lengthwise with the razor and peel it off rather than damaging the fitting.
Note the routing as it comes free. Because this is a 4x4, the hose has to clear front differential hardware and extra frame structure that a two-wheel-drive machine does not carry, and every clip along the way exists to keep the line away from heat and motion.
Installing and Sealing the Replacement
Cut the new hose to match the old one precisely. Surplus length becomes a chafe point against a frame tube or a snag at full steering lock, while a short piece pulls at its fittings. Work each end onto its barb until it bottoms out, and install dry. No grease, oil, silicone, or sealant belongs on a fuel connection, because lubricant on the sealing surface is exactly what allows pressurized fuel to escape past a clamp. Soften an obstinate hose end in hot water instead.
Seat the clamps just behind the raised bead on each fitting and tighten evenly to firm, not crushing. A self-locking quick-connect takes no clamp and is done when it clicks and survives a hard tug. Return the hose to every original clip, then confirm clearance from the exhaust and the front driveline before the plastics go back.
Leak Check and Final Inspection
Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and brings the hose up to pressure, giving you a dry system to examine for the first hint of weeping. Wipe each connection with a clean light rag so any trace shows immediately. Start the engine next, inspect at idle, and look again after a few minutes of running and a slow lap.
Finally, remember where the filter lives on this generation. The injected KingQuad 400FSi carries its fuel filter inside the tank as part of the pump assembly rather than inline on the visible hose. A new line does nothing for a restricted filter, so if the machine still behaves starved after a clean install, that in-tank assembly is the logical next step.
