Every step of this repair on a 2011 Sportsman XP 850 EFI is manageable, but the one thing you cannot walk back is a careless mistake with gasoline. Set the workspace up properly and you have an easy afternoon. Skip that part and you have a hazard sitting on the floor of your garage. Since this Sportsman is fuel injected, there is no valve under the tank to shut, and the hose you are opening holds pressure from an in tank pump.

Doing This Without Creating a Hazard

Gasoline vapor weighs more than air. It does not rise and leave through a high window — it sinks, spreads across the floor, and finds whatever ignition source happens to be down there. A water heater pilot at the back of the garage, a shop heater, or the spark from plugging in an extension cord are all realistic problems. Work outside whenever weather allows. Indoors, open the main door completely and put a fan on the ground pushing air out of the space rather than swirling it around.

Beyond ventilation, wear nitrile or rubber gloves so gasoline is not stripping the oils out of your skin, and add eye protection because a fitting can spit when it releases. Catch everything you drain in a sealed metal or fuel rated container instead of letting it soak into concrete, and keep saturated rags contained rather than heaped in a corner. Once system pressure has been relieved, disconnect the battery negative cable and leave it disconnected until the job is complete.

Verifying the Fuel Setup on This Model

The 850 twin in this Sportsman XP is fed by electronic fuel injection. A pump module lives inside the tank and pressurizes the supply hose, which carries fuel forward to the rail feeding the injectors. No manual shutoff valve exists in that circuit, so relieving pressure takes the place of closing a petcock, and the line stays live for a while after the key comes off. The filter is integrated into the in tank pump assembly, which means there is no inline canister to change out on the visible hose. Fittings on this generation are either plain barbs secured by clamps or self locking quick connect couplers, so identify yours before ordering parts. Being 4x4, the chassis carries front differential and driveline hardware near the routing and the hose threads past a few extra clearance points as a result.

Where the Hose Loses the Fight

Two independent processes take a fuel line apart. Outside, the plasticizers keeping the wall flexible slowly leave the rubber, and the hose turns hard and glassy until vibration and heat cycling work fine cracks into the surface. Dry riding country pushes this along faster, since low humidity pulls moisture out of the hose wall and leaves it chalky sooner than damp air would. Inside, ethanol blended fuel attacks the liner. Alcohol draws water into the fuel and degrades the inner wall, with the worst damage occurring while fuel stands motionless in the line during gaps between rides, gumming and varnishing the passage. Together that means a hose can look acceptable while shedding debris toward the injectors, so on a machine this age the calendar is a better guide than a quick glance.

Symptoms That Point Back to the Line

  • Fuel pooled on the skid plate or staining the floor beneath a parked machine
  • A strong gasoline smell around the seat, sharpest right after shutdown while the rail holds pressure
  • Hairline cracks, a chalky gray cast, or hardened spots you can feel by pinching the hose
  • Swelling at a fitting, or a ring of caked dust marking dried seepage
  • Bogging under load, throttle hesitation, a lean stumble, or the feel of a nearly empty tank that is not empty

On an injected machine, fuel escaping a pressurized crack often atomizes and evaporates before it drips, so a persistent smell over clean concrete still warrants pulling the plastics.

Draining Down and Removing the Old Line

Start with the pump fuse. Pull it, crank the engine until it stumbles and quits, turn the key off, and disconnect the battery. Remove the seat and side plastics to expose the tank outlet and follow the hose run forward. Slide a catch pan under the work and keep a rag wrapped around each fitting as you break it loose, because a bled circuit still holds residual fuel.

Push clamps back along the hose before disturbing any joint. Release a quick connect by pressing its tabs squarely and pulling straight off with no side load, since aged plastic collars split under prying. Twist a stuck hose gently on the barb to break the varnish bond rather than yanking on a fitting you cannot replace by itself, and if it holds fast, slice it lengthwise with a razor and peel it away. Before the last clip comes off, photograph the routing and clearance points so the replacement retraces the same path past the front driveline hardware and frame structure.

Installing, Clamping, and Pressure Checking

Cut the new hose to the length of the original. Extra length is not a safety margin, it is a chafe point. Push each end fully onto its fitting until it bottoms out, and do it with everything dry. Grease, oil, and silicone on a barb give pressurized fuel a route past the clamp, so they play no part here; thirty seconds in hot water softens a stubborn hose end enough to slide on. Place new clamps just behind the raised bead on each fitting and tighten evenly, stopping well short of crushing the hose. On a self locking coupler, push until it clicks, pull firmly to confirm engagement, and add no clamp there. Reseat the line in every factory clip.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and loads the circuit, giving you a chance to inspect a completely dry joint under genuine pressure. Wipe both connections with a clean rag and watch for any bead forming. When both hold, start the engine and inspect at idle, then check once more after warm up when the hose has expanded slightly. Reinstall the bodywork only after several leak free minutes, and ride a short easy loop close to home before anything longer. If the 850 still feels starved after all that, keep in mind the filter is part of the in tank pump module, and a fresh hose cannot fix a restricted filter.
