This job goes well or badly depending almost entirely on what is sitting on your bench when you start. Replacing the fuel line on a 2011 Sportsman XP 550 EFI is not technically demanding, but it is unforgiving of improvisation once gasoline is involved. Because this machine is fuel injected, there is no valve to close beneath the tank and the hose is part of a pressurized circuit fed by a pump inside the tank.

Everything You Want Within Reach

  • Replacement hose rated for fuel injection pressure, matched to the original inside diameter rather than approximated
  • New clamps in the correct style and size, or a small assortment so a surprise fitting does not stop the job
  • Line clamping pliers, which do the work the missing petcock would have done on a carbureted machine
  • Nitrile gloves and eye protection, because a fitting can spit when it releases
  • A sealed metal or fuel rated container for captured gasoline, plus more rags than you think you need
  • Sockets and drivers for the seat and cab plastics, a razor knife, and a quick disconnect release tool if your fittings use locking collars

Set up the space with the same care. Gasoline vapor is heavier than air, so it collects along the floor rather than venting through a high window. Work outdoors if the weather allows, and in a garage open the main door fully with a fan on the ground moving air out. Kill heaters and any open flame, keep sparking tools out of the area, and pull the battery negative cable once you have bled the pressure out of the line.

What Feeds This Engine, and What That Changes

The 550 twin here runs electronic fuel injection. Fuel travels from an in tank pump module through the supply hose to the rail feeding the injectors, and there is no shutoff valve anywhere in that path. The filter is integrated into that pump assembly inside the tank rather than sitting inline where you can reach and replace it, which is a meaningful difference from an older carbureted utility quad with a serviceable float bowl and an inline filter. Fittings on this generation may be plain barbs with clamps, or self locking quick connect couplers that need no clamp at all. This being a 4x4, the line routing works past front differential and driveline hardware through a couple of extra clearance points, and the EPS assembly with its wiring occupies space near the steering post that you will want to keep clear while working.

The Reasons Hose Goes Bad

Age attacks fuel line from both surfaces. Outside, the plasticizers keeping the wall flexible slowly leave the rubber, and the hose hardens until vibration and heat cycles turn stiffness into fine cracks. Riders in dry climates see this sooner, since low humidity pulls moisture out of the wall and leaves it chalky. Inside, ethanol blended fuel draws water in and degrades the liner, with the worst of it happening while fuel sits motionless during long gaps between rides, gumming and varnishing the passage. That pairing is why a hose can look fine while quietly deteriorating, and why replacement on a machine this old is sensible rather than reactive.

Recognizing a Line Near the End

The evidence usually shows up in one of four ways. There is fuel where it should not be: a wet smear on the skid plate or a stain under the parked machine. There is smell, strongest right after shutdown while the rail still holds pressure. There is the hose itself, showing hairline cracks, hardened glassy patches, swelling at a fitting, or a caked ring of dust where fuel has seeped and dried. And there is how it runs, with bogging under load, a lean stumble, hesitation on throttle, or the feel of a nearly empty tank that is not empty. On an injected machine, a pressure side leak often mists and evaporates rather than dripping, so trust a strong smell even with clean concrete underneath.

Depressurizing and Removing

Pull the fuel pump fuse, crank until the engine stalls, turn the key off, and disconnect the battery. That order takes the pressure down and keeps the pump from energizing while your hands are in the way. Remove the seat and side plastics to expose the tank outlet and the hose run to the throttle body. Slide a catch pan under the work and keep a rag over each fitting as you break it, because residual fuel comes out regardless.

Move clamps well back along the hose before disturbing a joint. Press quick connect tabs squarely and pull straight off, avoiding any prying, since aged plastic collars crack. Twist a bonded hose gently on its barb to break the varnish rather than pulling hard, and if it holds fast, slit it lengthwise with the razor and peel it clear. Before the last clip comes off, photograph the routing so the replacement follows the identical path around the front driveline hardware and frame crossmembers.

Installation and the Final Leak Check

Cut the new hose to the original length and push each end fully onto its fitting until it bottoms out. Keep the barbs and hose ends dry, with no grease, oil, or silicone anywhere near them — lubricant on a sealing surface is an invitation for pressurized fuel to work its way past the clamp. Soften a stubborn end in hot water instead. Position new clamps just behind the raised bead on each fitting and tighten evenly, stopping well short of crushing the hose. Where a self locking coupler is used, push until it clicks, tug to confirm the latch caught, and add no clamp. Reseat the line in every factory clip so it stays away from the driveline and the EPS harness.

Refit the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump loads the circuit. Wipe both joints and watch closely for beading. When they stay dry, start the engine, inspect at idle, and check again once warm and the hose has expanded slightly. Plastics go back on after several leak free minutes, followed by a short slow loop before you trust it far from home. Should the engine still feel starved, the in tank filter and pump module is where the search continues.
