Understanding why the rubber on your 2011 Sportsman XP 550 EFI degrades is what turns this into a planned hour in the garage instead of a recovery mission on the trail. This machine is fuel injected, which means there is no petcock to close and the hose you are replacing sits on the pressure side of an in tank pump.

The Slow Chemistry of a Dying Hose

Fuel line does not wear out from use so much as from time and chemistry. The compounds that keep the wall soft gradually leave the rubber, and the hose stiffens into something closer to hard plastic. Once flexibility is gone, the constant heat cycling of the 550 twin and the vibration of a utility chassis working over rocks and ruts push fine cracks into the surface. Riders in dry, high desert climates watch this happen faster than everyone else, because low ambient humidity accelerates the hardening and leaves the outer wall brittle and chalky.

Working the other direction, ethanol blended gasoline attacks the inner liner. Alcohol draws moisture into the fuel and breaks down the hose from within, and the damage concentrates during periods when the Sportsman sits and fuel stands still in the line, gumming and varnishing the passage. The result is a hose that can pass a casual glance while shedding material toward the injectors. On a machine this far into its life, the honest assessment is that the original line has earned retirement.

What Failure Looks and Smells Like

Before a line lets go completely it usually leaves evidence:

  • Gasoline pooled or smeared on the skid plate, or a spot on the floor where the quad has been sitting
  • A sharp fuel odor around the seat and tank area, strongest in the moments after you shut the engine down
  • Cracking, stiffness, swelling, or a dusty crust at either fitting where seepage has dried
  • Engine symptoms including bogging under load, a lean stumble off idle, and hesitation that mimics running low on fuel

Keep in mind that pressurized fuel escaping from a small crack often mists and evaporates rather than dripping, so an injected Sportsman can smell strongly of fuel with nothing visible on the ground. That smell alone justifies pulling the plastics for a close look.

Setting Up: Parts, Tools, and Ventilation

Assemble your supplies first. You want replacement hose rated for injection pressure and matched to the original inside diameter, new clamps in the correct style, line clamping pliers to substitute for the shutoff valve this model lacks, nitrile gloves, eye protection, a sealed fuel rated container, plenty of rags, hand tools for the seat and body panels, and a quick disconnect release tool if your fittings use locking collars. A razor knife is worth having for a hose that has bonded itself to a barb.

Ventilation is not a formality here. Gasoline vapor sinks and collects at floor level, which is exactly where an ignition source will find it. Work outside if the weather allows. Inside, open the main door completely and set a fan on the ground to move air out of the space. Shut off heaters, keep open flame and sparking tools away, and pull the battery negative cable once you have relieved system pressure.

Depressurizing and Extracting the Old Line

Because this XP 550 has no fuel valve, the first move is to take the pressure down. Pull the fuel pump fuse from the front pod fuse block, crank the engine until it dies, turn the key off, and disconnect the battery. Remove the seat and side plastics to expose the tank outlet and follow the hose to the throttle body. Slide a catch pan into place and wrap each fitting in a rag as you open it, since a bled line still holds residual fuel.

Work clamps back along the hose before disturbing the joint. Quick connect couplers release by pressing their tabs squarely and pulling straight off, never by prying, because the collars grow fragile with age. To free a hose from a barb, twist it gently to break the varnish seal instead of pulling hard, and if it will not budge, slice it along its length and peel it away. Take pictures of the routing before the last clip comes off. On a 4x4 chassis the hose passes near front differential and driveline hardware, and those factory clips are what keep it away from moving and hot components.

Installing the New Hose Correctly

Cut the replacement to the same length as the original. Extra hose is not insurance, it is a chafe point waiting to happen. Slide each end fully onto its fitting until it bottoms out, and keep the sealing surfaces completely dry. Grease, oil, and spray lubricants have no place here — anything slick on a barb creates a leak path once the pump loads the line. Hot water is the right way to soften a stubborn end. Position new clamps just behind the raised bead on each fitting, tightening evenly and stopping short of crushing the hose. For a self locking quick connect, press until the collar clicks and then pull to confirm engagement, with no clamp added. Reseat the line into every original guide.

Confirming a Dry System Before You Ride

Put the pump fuse back, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit and gives you a chance to inspect the joints while everything else is dry. Wipe both connections with a clean rag and look for any bead of fuel forming. When they stay dry, start the engine and inspect at idle, then check a final time once the machine has reached operating temperature and the hose has expanded. Replace the bodywork after several leak free minutes and take a slow loop close to home before any real ride.

One last note specific to the injected Sportsman XP: the fuel filter is integrated into the pump assembly inside the tank rather than sitting inline where you can swap it. New hose will not clear a restricted filter, so if the engine still bogs or feels starved after a clean installation, that in tank module is where the investigation continues.
