Before a single clamp comes loose on your 2011 Sportsman X2 550, get the workspace right. This is a fuel-injected machine, which means the hose you are about to open sits in a pressurized loop supplied by a pump mounted inside the tank. There is no petcock lever to flip closed, and that changes the sequence of the entire job. Handled in the correct order it is a straightforward afternoon repair on the two-up X2 chassis; handled out of order it becomes a fuel spill you will smell for a week.
Ventilation, Ignition Sources, and Gloves
Gasoline vapor is denser than air, so it sinks and pools across the floor rather than drifting out an open window. That puts it at the same level as a water heater pilot, a shop heater, an extension cord connection, or the sparks off a bench grinder. Move the X2 outdoors if you can, or open the overhead door completely and put a fan at floor level pushing air out. Keep a fire extinguisher an arm's length away rather than on the far wall, and wear nitrile gloves throughout — pump fuel strips skin oils immediately and carries its additives right through the surface.
Understanding What You Are Working On
The X2 550 uses the ProStar 550 twin with electronic fuel injection. Fuel travels from the in-tank pump module, through the supply hose, and up to the throttle body under real pressure rather than gravity feed. Because of that, the hose specification matters. Low pressure carburetor line will balloon, weep at the barbs, and eventually blow off entirely. You want hose rated specifically for injection service in the same inside diameter as the piece coming out.
The other X2 specific wrinkle is packaging. The convertible rear seat and cargo bed sit directly over the area you need to reach, and this is a 4x4 platform with front differential hardware and driveline components crowding the forward routing. Expect the hose to travel farther and pass through more retaining clips than it would on a simple two wheel drive layout.
Reading the Signs of a Tired Hose
Fuel line rarely quits without warning. Look and sniff for the following:
- A gasoline smell concentrated near the tank, most noticeable right after you shut the engine down while pressure is still held
- A puddle or damp patch on the floor or skid plate after the machine has sat overnight
- Fine cracks, a dry chalky surface, or a length that feels hard and unyielding when squeezed
- A crusty dust ring at either fitting, which is what dried seepage leaves behind
- Bogging under throttle, a lean stumble, or the engine behaving as though the tank is nearly empty when it is not
Keep in mind that a pressure side pinhole on an injected quad can spray a fine mist that evaporates before it drips, so the absence of a puddle proves nothing on its own.
Why Fuel Hose Degrades in the First Place
Two separate processes work against the rubber. From the outside, heat cycling from the twin and constant vibration drive out the plasticizers that keep the compound soft. The hose stiffens, and a stiff hose cracks wherever it is asked to bend. Dry climates make this worse by drawing residual moisture out of the hose wall, which is why machines in arid country tend to need hose sooner than their hours suggest.
From the inside, ethanol-blended fuel attacks the liner. E10 pulls moisture out of the air, and a hose left full of it during a long idle stretch slowly breaks down internally, gumming the barb joints and shedding particulate toward the injector. A hose can be smooth and presentable on the outside while its liner is already failing, which is why age and service years carry as much weight as a visual inspection on a machine of this vintage.
Depressurizing and Removing the Old Line
Pull the fuel pump fuse or relay, then crank the engine briefly until it sputters out. That burns off system pressure. Turn the key off and disconnect the battery negative terminal. Flip the X2 rear seat forward or remove the bed section as needed, then take off whatever side plastics stand between you and the tank fitting and the run heading to the throttle body.
Position a drain pan and lay a rag across the first joint you open, since standing fuel remains in the hose even after pressure is gone. Slide any clamp well back along the hose before you disturb the connection. For a self-locking quick-connect, squeeze the release tabs evenly and pull straight off the nipple; prying at an angle cracks collars that have grown brittle. When varnish has cemented the hose to a barb, twist it a quarter turn to break the seal, and if it still will not budge, slit it lengthwise with a razor and peel it off rather than distorting the fitting.
Take photos of the routing before the hose is fully out, noting each clip, each frame pass through, and the clearance it holds from the exhaust and the front drive components.
Installing the New Hose Properly
Match the replacement to the original length precisely. Surplus hose sags into moving parts or rubs a frame edge until it wears through. Seat each end all the way onto its barb, and install it completely dry. Grease, oil, and silicone spray have no place on a fuel fitting — a lubricated sealing surface gives pressurized fuel a path to migrate out under the clamp. A ten second dip of the hose end in hot water is the correct way to make a tight fit slide on.
Place fresh clamps just inboard of the bead on each fitting and snug them uniformly so the hose is held without being pinched flat. Where a quick-connect coupler is used, no clamp belongs there at all; push until it clicks and then tug to verify the latch caught. Return the hose to every original clip so it keeps its designed clearance.
Leak Check and Wrapping Up
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting the engine. Each cycle pressurizes the circuit while everything around it is still dry, which is the easiest condition in which to spot a weep. Inspect both joints closely, wipe them, and look once more. Then start the engine and check again at idle for a couple of minutes with a clean rag before reassembling the plastics and rear seat.
Worth remembering on this platform: the fuel filter on the injected X2 550 lives inside the tank as part of the pump assembly, not inline where you can reach it. Fresh hose will not fix a restricted filter, so if the delivery complaint persists after a clean install, that in-tank module is where the investigation continues.
