The smell usually comes first. A 2011 Sportsman Touring 850 EPS 4X4 that reeks of gasoline in the garage twenty minutes after a ride is giving you a specific piece of information, and it is worth acting on before the hose progresses from weeping to splitting.

Reading the Evidence

Work through a real inspection with the seats off and good light:

  • Sniff around the seat area and front console right after shutdown, when the system still holds pressure and any leak is at its most obvious
  • Look under the front half of the chassis for a damp patch or thin puddle on the skid plate or the floor
  • Pinch the hose every couple of inches; healthy line rebounds, aged line feels hard and glassy
  • Check for chalky discoloration and fine crazing, concentrated at bends and just behind the clamps
  • Inspect every fitting for a ring of caked dust, which forms where fuel repeatedly seeps and evaporates

From behind the handlebars, a compromised hose reads as bogging when the throttle opens with a passenger aboard, a lean surge at steady speed, or the machine feeling starved at higher rpm. Keep in mind that a pressurized leak often atomizes and evaporates before it can form a drop, so the odor can precede any visible puddle by weeks.

Establishing the Fuel System

This machine is fuel injected, which changes the approach in one important respect: there is no petcock. Nothing to rotate closed, no float bowl to empty. An electric pump inside the tank supplies a feed line running forward to the throttle body, and that line stays pressurized for hours after shutdown. The pressure has to be bled electrically before you open a joint, or fuel will spray the moment a clamp comes loose. It also means the fuel filter is built into the in-tank pump assembly, so there is nothing filter-related to service on the hose you are replacing.

What Wears the Hose Out

Fuel line ages chemically rather than mechanically. Plasticizers keep the rubber flexible, and heat cycling from the ProStar 850 twin drives them out relentlessly over the years. The hose hardens from soft to firm to brittle, and once it can no longer flex, ordinary chassis movement over rough terrain works cracks into the bends and the compressed zones behind each clamp. Dry, low-humidity regions accelerate the whole process, because arid air pulls moisture out of the hose wall and hardens it from the outside in. Meanwhile, ethanol-blended gasoline absorbs moisture and slowly degrades the inner liner, which does the most damage during long stretches when the machine sits with fuel standing in the line.

What You Need on Hand

Gather nitrile or rubber gloves, an approved sealed container for captured fuel, a shallow drip pan, replacement hose rated for fuel-injection pressure in the original inside diameter, fresh clamps of the correct style, a quick-disconnect release tool if the tank fitting uses a locking collar, line-clamping pliers to fill in for the absent petcock, sockets, a plastic trim tool, rags, and a razor blade.

Then get the ventilation right, because this is the genuine hazard in the job. Gasoline vapor is heavier than air and pools at floor level, exactly where you kneel and reach. Roll the machine outdoors when the weather cooperates, or open the garage door fully and leave it open the entire time. Extinguish pilot lights, unplug battery chargers, and clear away grinders and any other spark-producing tool before the first fitting comes apart.

Getting the Old Line Out

Bleed the pressure by pulling the fuel pump fuse or relay, cranking until the engine dies, keying off, and disconnecting the battery negative cable. Remove both seats and the adjacent plastics to expose the whole run from the tank flange to the throttle body. The Touring chassis is stretched for passenger seating, meaning a longer hose held by more clips than a standard Sportsman, and as a 4x4 machine with electric power steering there is additional hardware up front for the routing to work around. Photograph the path and every retainer before anything separates.

Position the pan and cover each joint with a rag before opening it, since a depressurized line still contains fuel. Slide clamps well back along the hose before disturbing the barb. Quick-connect collars on a machine this age are brittle, so press the tabs evenly and pull the fitting straight off without any sideways leverage. If varnish has glued a hose end to its barb, slit the hose lengthwise and peel it off instead of forcing a twist.

New Hose, New Clamps, and a Proper Test

Trim the replacement to the original length so nothing chafes against a frame edge or drifts toward hot exhaust shielding. Seat each end fully onto its barb and install everything dry. No grease, oil, or silicone belongs on a fuel fitting; lubricant on the sealing surface is exactly how pressurized fuel creeps out of a joint that would otherwise seal. A brief dip in hot water softens a stubborn hose end. Place new clamps just behind the raised bead on each fitting and tighten them evenly instead of crushing one side. Where the tank uses a self-locking quick-connect, push until it clicks and pull hard to confirm the latch caught — that connection needs no clamp. Route the hose back through every original clip.

Finish by reinstalling the pump fuse, Reconnecting the battery, and cycling the key on and off several times without cranking. Each cycle pressurizes the line so you can inspect both joints while everything is cold and still. Wipe them with a clean rag and watch for fuel forming. Then start the engine, let it idle, and inspect again with the machine hot and vibrating. Only after several minutes of confirmed dry running should the bodywork and seats go back on. Should a fuel delivery complaint outlast a clean hose install, the in-tank pump and filter assembly is your next stop.
