Fuel work rewards preparation. Once a fitting on a 2011 Sportsman Touring 550 EPS is open, you do not want to be walking across the shop looking for a clamp, because this machine is fuel injected and the supply hose holds pressure from an in-tank pump. Lay everything out first, make the space safe, and the hose swap becomes a tidy hour of work.
Staging the Right Parts and Tools
- Rubber or nitrile gloves and eye protection, since gasoline strips skin oils and can spray under pressure
- A drain pan and a sealed, fuel-rated container for captured fuel
- Replacement hose matched to the original inside diameter and rated for fuel-injection pressure rather than soft carburetor line
- Fresh clamps in the original style, plus a release tool if your 550 uses a locking quick-connect coupler
- Line-clamping pliers, which fill the role a petcock would if this machine had one
- Sockets and drivers for the seat and side plastics, a razor knife, and a generous supply of rags
Then deal with the room itself. Gasoline vapor is heavier than air and flows down to settle across the floor, which is exactly where a shop heater, a water heater pilot light, or a battery charger tends to live. Push the machine outside or open the main door completely so air moves at ground level, clear every ignition source out of the area, and keep the fuel you drain in a capped container instead of an open pan.
Establishing What You Are Working On
This Sportsman uses electronic fuel injection, so the search for a fuel valve under the tank will come up empty. An electric pump inside the tank pressurizes the supply hose all the way to the throttle body, and that pressure stays trapped after the key is off. Every step begins with taking it out: pull the fuel pump fuse or relay, crank the engine briefly until it stops firing, switch the key off, and disconnect the battery negative cable.
Two other platform facts are worth knowing before you start. The fuel filter is built into the in-tank pump module rather than mounted inline, so the hose you are replacing carries no serviceable filter. And on a machine of this generation, one end of the hose may use a self-locking quick-connect coupler instead of a barb and clamp.
Why the Old Hose Gave Up
Fuel line ages whether it is ridden hard or parked. The plasticizers keeping the wall soft gradually migrate out with heat cycling, leaving material that is stiff and glassy. A hose in that condition cannot absorb movement, so the vibration of a long, heavy two-up machine over rough terrain drives cracks into the bends where flexing concentrates.
Climate accelerates the process. Dry, low-humidity air pulls moisture out of the rubber continuously, and hoses in arid regions harden years earlier than they otherwise would. Ethanol-blended pump gas attacks the inner liner instead, drawing water into the fuel and slowly breaking the liner down, particularly when the Sportsman sits for months with fuel in the system. The gum and softened material that results can restrict flow inside a hose whose exterior still looks fine.
Signs That Should Send You to the Garage
A puddle or damp stain on the ground under a parked machine is the clearest indicator, but it is not the earliest. A gasoline odor that persists around the tank, strongest right after shutdown while the system still holds pressure, often comes first. Squeeze the hose along its run and look for rigidity, a chalky finish, or hairline cracks opening on the outside of a curve, and check both fittings for a ring of dust adhering to dried fuel.
Performance symptoms round out the picture. Bogging under throttle, a lean surge at higher rpm, or hesitation that feels like fuel starvation with a healthy gauge reading are all consistent with a compromised supply line. Because this circuit is pressurized, a pinhole can atomize fuel that evaporates before it drips, so trust the smell even when nothing is visibly wet.
Removal and Routing Notes
With pressure relieved and the battery disconnected, take off the seat and the plastics guarding the tank outlet and the throttle body connection. The Touring model adds a passenger seat and rear rack on a stretched frame, so expect a little more bodywork than a single-seat Sportsman. Slide the pan underneath and lay a rag over the first joint you open, since a depressurized hose still contains fuel.
Move each clamp well back along the hose before disturbing the fitting. Release a quick-connect by depressing both tabs squarely and pulling straight off, never levering it sideways with a screwdriver. Twist a hose that has bonded to its barb with varnish rather than pulling hard, and slit a stubborn end lengthwise with a knife so the fitting survives. This is a 4X4 chassis, and the front differential and driveshaft crowd the space ahead of the engine, so the hose runs through several clips and clearance points that a two-wheel-drive quad would not have. Photograph all of them before the line is fully free.
Installation and the Final Pressure Check
Cut the new hose to the original length exactly. Too long and it chafes on the frame or wanders toward the exhaust, too short and it pulls constantly on both fittings. Seat each end fully onto its barb working dry, keeping grease, oil, and silicone completely away from the sealing surfaces, since lubricant there gives pressurized fuel a path past the clamp. A brief dip in hot water is all a tight end should get. Place clamps just behind the bead on each fitting and tighten evenly, and push a self-locking coupler until it clicks before tugging to confirm engagement. Return the hose to every original clip.
Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking so the pump loads the line while both joints are dry and easy to read. Wipe the fittings, start the Touring 550 EPS, and watch closely at idle, since a marginal connection usually shows as a slow bead rather than an obvious drip. Blip the throttle and inspect once more. After several minutes of leak-free running the plastics can go back on, and a quick look underneath following your first short ride confirms the repair held.
