Working With a Carbureted Fuel Circuit

With the petcock closed, the hose downstream of it can be opened without fuel pouring out of the tank. Turn the valve off, then plan on catching what remains in the line and in the carburetor itself. The float bowl has a drain you can open to empty it into a pan, which keeps the mess contained and gives you a cleaner working area at the carburetor fitting.

Because this is a carbureted setup rather than an injected one, there is no fuel pump pressure to relieve and no quick-connect coupler to release. Both ends of the hose are plain barbs with clamps. Keep line-clamping pliers on the bench anyway, since a petcock that has aged fifteen years may not seal completely, and pinching the hose gives you a reliable backstop.

Routing on a Two-Up 4X4 Chassis

The Touring 500 H.O. carries a passenger seat on a stretched frame, so expect to remove the seat and side plastics rather than reaching through a gap. This is also a 4X4 machine, and the front differential and driveshaft hardware fill the space ahead of the engine. Photograph the path before the old line comes off so you can put the new one exactly where the original ran, well away from the exhaust.

Why the Hose Hardens and Cracks

On a machine well over a decade old, age alone is reason enough to replace the fuel line. The plasticizers that keep the rubber soft slowly migrate out of the wall, and what remains is stiff and glassy. Heat from the engine drives that along, and once the hose is rigid, the vibration of trail riding cracks it at the bends where it flexes most.

Dry climates speed the process up, since arid air continually pulls moisture from the rubber. Ethanol-blended pump gas attacks from the inside, drawing in water and degrading the inner liner, especially during long periods when the Sportsman sits with fuel in the system. On a carbureted machine that shed material and gum has a short trip to the float bowl and jets, which is another reason not to leave a marginal hose in service.

Symptoms Worth Investigating

  • A fuel puddle or damp patch under the machine, often directly below the petcock or carburetor
  • A gasoline smell that lingers around the tank and carburetor area
  • Visible cracking, a chalky exterior, or a hardened section you can feel through a glove
  • Bogging under throttle, a lean stumble at higher rpm, or behavior like the tank is nearly dry
  • Fuel weeping at a clamp, sometimes showing as a grit-caked ring where it has dried

A gravity-fed carbureted system tends to leave visible evidence, so a wet spot under the machine after it sits overnight is a strong indicator that a hose or a clamp is past due.

Tools, Parts, and Handling Gasoline

Collect gloves and eye protection, a drain pan, a sealed fuel-rated container, replacement hose matched to the original inside diameter, new clamps or a clamp kit, a small flat-blade screwdriver and pliers, a razor knife, hand tools for the bodywork, and rags. Line-clamping pliers round out the kit as insurance against a leaking petcock.

Take ventilation seriously. Gasoline vapor is heavier than air and settles along the floor, which is where heaters, pilot lights, and cords are found. Work outside or with the main door wide open so air moves at ground level, keep ignition sources completely out of the space, and disconnect the battery negative cable before you start. Seal the drained fuel in a proper container rather than leaving an open pan under the bench.

Removal, Installation, and Leak Check

Close the petcock, then open the float bowl drain and let the carburetor empty into the pan. Remove the seat and panels, position the pan beneath the hose, and lay a rag over the first joint. Slide each clamp well back along the hose before twisting anything free. A hose bonded to the petcock spigot or the carburetor inlet by varnish releases with a slow twist, and a truly stuck end should be slit lengthwise with a knife so the fitting survives intact.

Cut the new hose to the original length so it neither stretches nor loops into the frame. Push each end fully onto its barb dry, and keep grease, oil, and silicone off the fittings entirely, because lubricant on the sealing face is exactly how a slow weep starts. Warm water softens a tight end if needed. Set fresh clamps just behind the bead on each spigot and tighten them evenly, firm without crushing the rubber, then return the hose to every original clip.

Open the petcock and watch both connections closely for a full minute before you touch the starter, since gravity will find any gap on its own. Wipe the joints with a clean rag, start the Sportsman Touring 500 H.O., and inspect again at idle and after a few throttle blips. Once you have several minutes of dry running, reinstall the plastics and check the ground under the machine after your first short ride.
