Tools, Parts, and a Genuine Word About Gasoline
Before the seat comes off the 2011 Sportsman 90, get the work area right. Gasoline vapor is heavier than air, which means it does not float away through an open window — it sinks, spreads across the floor, and gathers around whatever is sitting down low, typically extension cords, battery chargers, and shop heaters. Move the quad outdoors or open the building end to end, keep every flame and spark source well away, and put gloves on because gasoline dissolves the oils in skin the moment it touches.
Then assemble the following so you are never hunting for a tool with an open fitting in your hand:
- Replacement fuel hose in the correct inside diameter for the 90, specified as small-engine line rather than heavy utility hose
- New hose clamps or pinch clamps, or a compact assorted clamp kit
- Nitrile or rubber gloves and plenty of clean rags
- An approved container for drained fuel and a shallow catch pan
- Needle-nose pliers, a small flat-blade screwdriver, and sockets for the seat and body panels
- A hose cutter or fresh razor blade so both new ends are cut square
How This Quad Feeds Its Engine
The Sportsman 90 is carbureted, not fuel injected. Fuel leaves the tank through a shutoff valve, runs down a short hose under gravity alone, and enters a small carburetor equipped with a drainable float bowl. Clamps hold the hose to a barb at each end. Nothing in that circuit holds pressure with the engine off, so rotating the valve closed is the whole isolation procedure.
An injected quad would demand more up front — pulling the pump fuse, cranking the engine until it stalls to relieve rail pressure, disconnecting the battery, and possibly releasing a self-locking quick-connect coupler with a dedicated tool. Injected models also tuck the fuel filter inside the tank with the pump, while the 90 keeps a serviceable filter out on the visible line. Since this is a two-wheel-drive chain-drive machine, the hose route is short and open, whereas a 4x4 utility quad has to thread the same line past front differential hardware and extra frame crossmembers.
Why the Original Line Failed
New fuel hose is pliable because plasticizers are mixed into the rubber, and those additives leach out of the wall as the years pass. The remaining material is harder and much easier to crack. Heat from the air-cooled engine cycles the hose on every ride while vibration flexes it continuously, and brittle rubber under that treatment splits at a bend or right at the edge of a fitting.
Climate influences the timeline noticeably. Dry, arid air pulls moisture out of the hose wall and stiffens it years earlier than humid storage would. Ethanol-blended pump gas works from the inside, absorbing water and gradually degrading the inner liner. That is why a machine that sits between seasons with E10 in the line can look fine externally while gumming and softening within, sending debris toward the carburetor.
Symptoms of a Line That Is Done
- Fuel pooling or a wet shadow under the quad after it has been parked, usually below the carburetor
- A sharp gasoline smell around the machine with no spill to explain it
- Fine crazing, cracks, or a chalky film on the hose, or a section that has gone rigid
- Bogging, a lean stumble, surging at part throttle, or the engine acting starved with fuel still in the tank
- A dirt-caked damp ring at the valve outlet or the carburetor inlet
Gravity feed makes leaks easy to trace, because fuel drips any time the valve is open. On a fuel-injected machine the same crack may spray a mist that evaporates, leaving only odor as evidence.
Breaking the Old Hose Loose
Turn the valve to OFF and remove the seat plus any plastic panel covering the tank outlet or the carburetor. Siphon fuel into your container if the tank is more than lightly filled, then open the float bowl drain and let the carburetor and the low end of the hose empty out. Handling that before you break a joint removes most of the potential spill.
Slide the pan beneath the carburetor inlet with a rag under the fitting, and back both clamps well away from the joints. Hose that has been on the machine this long typically varnishes itself to the brass, so break the bond with a gentle twist instead of a hard straight pull. If a fitting still will not release, slit the hose lengthwise with a razor and peel it away. Cutting up a hose destined for the trash is smarter than cracking a carburetor spigot or bending the valve outlet. Take note of the routing and any retaining clip before the line is entirely free.
Fitting the New Line and Confirming It Is Dry
Measure the replacement against the original and cut it square to the same length. Too long and the hose sags toward the chain or leans on the engine; too short and both fittings sit under constant tension. Push each end fully onto its barb dry, with absolutely no grease, oil, or silicone on the sealing surface — lubricant gives fuel a route out beneath the clamp and can find its way into the carburetor. Soften a stubborn end in hot water rather than forcing it.
Position new clamps just behind the raised bead on each fitting and tighten them evenly without crushing the hose wall. Follow the original path with a smooth sweep, keeping the line clear of the exhaust, the chain, and every sharp frame edge.
Now open the fuel valve and watch. Give it a full minute while gravity fills the line, then wipe both joints with a clean dry rag and look for fresh wetness. Start the engine, let it idle for several minutes, and inspect a final time before the bodywork goes back on. With the area already open on this 2011 Sportsman 90, installing a fresh inline filter takes almost no additional effort and keeps the carburetor clean for seasons to come.
