How to Change the Fuel Line on a 2011 Polaris Sportsman 800 EFI 4x4

There is one step on a 2011 Sportsman 800 EFI 4x4 that owners skip and immediately regret: bleeding the fuel pressure before touching a fitting. This machine is fuel injected, and the hose between the tank and the throttle body holds pressure long after the engine stops. Crack a coupler on a live circuit and you get a face full of gasoline. Do it in the right order and the whole replacement is straightforward.
Depressurizing the System Correctly
Pull the fuel pump fuse or unplug the pump relay, then hit the starter for a few seconds. The engine will fire briefly and die as the remaining fuel in the rail is consumed, which drops the circuit to near zero. Turn the key off and disconnect the battery negative cable so nothing can energize the pump while you work. Even after this, expect residual fuel in the hose itself — that is what the drain pan and rags are for. Line–clamping pliers are worth having here as well, since there is no petcock on an injected Sportsman to stop the flow mechanically.
What Is Actually Feeding the Engine
The 800 twin in this Sportsman pulls fuel from an electric pump submerged in the tank, not from a gravity feed through a valve. That is why there is no lever to rotate and no float bowl to drain. It also means the fuel filter is integrated with the pump assembly inside the tank rather than sitting in a canister along the visible hose, so a fresh line does nothing for a plugged filter screen. Being a 4x4 machine, the hose run threads past the front differential and through extra frame clearance points on its way forward, so plan on releasing a few more clips than a two–wheel–drive quad would have.
Recognizing a Line That Is About to Quit
- Fuel odor around the tank that hangs on after shutdown while pressure is still held
- A drip trail, stain, or sticky residue on the frame or skid plate under the hose route
- Hose that feels hard, looks chalky, or shows fine cracks that widen when bent
- A swollen or unusually soft section where the internal reinforcement has broken down
- Bogging under throttle, a lean stumble at higher rpm, or extended cranking on a warm engine
- Dirt packed around a fitting, a telltale left by fuel that repeatedly weeps and dries
Because this is a pressurized circuit, a small breach can atomize fuel so quickly that nothing ever hits the ground. A strong smell with no visible puddle still means you have a problem to find.
Why Rubber Lines Have a Service Life
Hose in a fuel system is fighting a two front battle. On the outer surface, years of heat cycles from a big twin drive out the plasticizers that keep rubber flexible, leaving material that is stiff and prone to cracking. Machines living in dry climates lose that flexibility faster still, since low humidity steadily draws moisture from the hose wall. Once hardened, ordinary chassis movement over rough terrain does the rest.
On the inner wall, ethanol–blended pump gas is the problem. Alcohol pulls in moisture, and fuel left standing in the line for a season works on the liner, softening it and letting particles break loose toward the injectors. The unpleasant part is that both processes progress silently. A hose can look acceptable from the outside and still be deteriorating internally, which is why replacing it based on age rather than waiting for a leak is sound thinking on a machine this old.
Tools, Parts, and Ventilation
- Injection rated fuel hose matched to the original inside diameter
- Fresh clamps in the correct style, plus a quick–connect release tool if the tank fitting is a locking coupler
- Line–clamping pliers
- Nitrile or rubber gloves and eye protection
- A drain pan and a sealed, fuel–rated storage container
- Razor knife, screwdrivers, socket set, flashlight, and rags
Work outdoors or with the shop door fully open. Gasoline vapor is denser than air and settles low, so floor level airflow is what protects you, not an open window overhead. Extinguish pilot lights, put away anything that sparks, and transfer drained fuel into a sealed container instead of leaving it sitting in an open pan while you finish up.
Pulling the Old Hose Free
With pressure gone and the battery disconnected, remove the seat and the front bodywork panels that block access to the tank fittings. Slide the pan under the lower joint and lay a rag over it before you break anything loose. Slide worm gear clamps well back along the hose so they are not fighting you. On a quick–connect, press the locking tabs squarely and pull the coupler straight off along its axis; levering it sideways breaks aged plastic collars. Where varnish has bonded the hose to a barb, slit it lengthwise with a razor and peel it away instead of applying twisting force to a fitting. Photograph the routing and every clip location while the hose is still in place.
Fitting the Replacement and Confirming It Is Dry
Cut the new hose to the same length as what came off. Too long and it sags into the front driveline or rubs a frame edge; too short and it tugs at both fittings every time the chassis flexes. Push each end all the way onto its barb until it stops against the shoulder, and do it dry. No grease, no oil, no silicone — lubricant on a sealing surface gives pressurized fuel a route to escape past the clamp. Hot water briefly softens a stubborn end if it does not want to slide.
Position new clamps just behind the raised bead on each fitting and tighten them evenly. A self–locking quick–connect only needs to be pushed until it clicks and then pulled on to confirm the latch, with no clamp involved. Reseat the hose in all its original clips so it stays clear of exhaust heat and the front prop shaft.
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit and lets you inspect both joints while the surroundings are still clean and dry. Wipe down the area, start the engine, and watch the fittings at idle for several minutes before the plastics go back on. If the machine still runs like it is short on fuel after a confirmed leak free install, the next suspect is the in–tank pump and filter unit.
