Changing a Worn Fuel Line on the 2011 Honda TRX500 Rubicon 4x4

What the Job Involves

Plan on an hour with the 2011 Rubicon on level ground and the seat off. The work itself is short: bleed the fuel system down, release two connections, thread a new hose along the same path, clamp it, and prove it does not leak. What you need to know going in is that this Rubicon is fuel injected. An electric pump inside the tank keeps the line to the throttle body pressurized any time the key is on, so unlike a carbureted quad with a petcock at the tank, you cannot simply close a valve and walk away. Pressure comes out electrically, and you check the tank fitting to see whether it uses a clamp or a self–locking quick–connect coupler before you order parts.

Supplies and a Word on Fumes

  • Fuel–injection rated hose in the stock inside diameter, cut long so you can trim it
  • New clamps to match the originals, plus a quick–disconnect release tool if the tank end is a locking coupler
  • Line–clamping pliers to close off low–pressure sections in place of the fuel valve this model lacks
  • Gloves and eye protection
  • A drain pan and a sealed container rated for gasoline
  • Small sockets, a stubby flat blade driver, a sharp utility blade, and a stack of rags

Fuel vapor deserves more respect than fuel itself. It is heavier than air, so it drops to floor level and creeps outward until it finds an ignition source, and the culprits are almost always appliances you have stopped noticing — a furnace, a water heater pilot, a shop heater running behind your back. Work outdoors or with the door raised all the way, shut everything with a flame down before you start, and keep an extinguisher on the ground beside you. Leave the gloves on for the duration, since fuel is genuinely hard on skin with repeated contact.

Symptoms of a Line That Is Finished

Trouble shows up in a handful of predictable forms. A wet patch or gasoline puddle under the frame after the Rubicon has sat is the clearest evidence, though not the most common first clue on an injected machine, where escaping fuel tends to atomize and evaporate. A gasoline smell hanging around the tank with nothing visible underneath is a legitimate finding on its own, particularly in the minutes after shutdown while residual pressure remains in the circuit.

Physical signs fill in the rest. Fine cracks that open when you flex the hose, a chalky gray outer surface, a rigid stretch with no spring left, soft swelling right at a barb, or a ring of dirt caked at a clamp all point the same direction. Watch how the engine behaves as well: bogging when you roll into the throttle, hesitation while towing or climbing, and a lean, flat feel at higher rpm are consistent with a hose that has narrowed internally or is shedding liner material downstream.

Depressurizing and Removing the Old Hose

Remove the fuel pump fuse or relay, then start the engine and let it run until it stalls. Turn the key off and disconnect the negative battery cable so the pump stays dead while your hands are in the fuel path. Take off the seat and the plastics over the tank, then follow the hose from the tank outlet to the throttle body, cataloguing every clip along the way.

Slide the drain pan under the area and lay a rag over each fitting before opening it, since the hose is still full of fuel even after the pressure is gone. Push clamps well back along the rubber before you disturb a joint. Quick–connect couplers release when the tabs are squeezed evenly and the fitting is pulled straight off along its axis; prying sideways breaks collars that have hardened with age. Where varnish has bonded the hose to a barb, break the seal with a slow quarter–turn twist instead of a hard pull, and if it still holds, slit the hose lengthwise with a blade and peel it off.

Register the routing before it disappears. As a 4x4, this Rubicon carries a front differential and the extra frame structure that comes with it, giving the hose a few clearance points a two–wheel–drive machine never has. A photo of every clip before the last retainer releases makes reassembly straightforward.

Why the Old Line Gave Up

Two processes run in parallel on any aging fuel hose. From the outside, the plasticizers that keep rubber flexible slowly migrate out of the wall, and years of heat cycling from the 499cc single combined with steady chassis vibration turn that hardened material into cracked material. Dry, sun–heavy climates push this along considerably, since low humidity and UV exposure pull moisture and flex out of the outer surface.

From the inside, ethanol–blended pump gas does the work. Fuel left standing in the line during gaps between rides gives the alcohol time to absorb moisture and degrade the inner liner, sometimes leaving gum or varnish behind. The combination explains why hose failure so rarely announces itself in advance: the outside can look acceptable while the inside has been quietly coming apart for years.

Installation and Leak Verification

Cut the new hose to the same length as the piece you removed. Slack lets the line chafe on a frame tube or drift toward hot exhaust, and a short piece keeps constant tension on both fittings. Work each end fully onto its barb until it bottoms out, and install it dry. Grease, oil, and silicone never belong on a fuel fitting, because a lubricated sealing surface is exactly what allows pressurized fuel to creep out from under a clamp. If the rubber fights you, soften the end in hot water for a few seconds.

Position new clamps just behind the raised bead on each fitting and tighten them evenly to snug, stopping before you deform the hose. A self–locking quick–connect gets pushed until it clicks, then confirmed with a firm tug; adding a clamp there accomplishes nothing. Reseat the hose in its factory clips, clear of the front driveline and any hot surface.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Every cycle runs the pump and pressurizes the new line, which is your best opportunity to catch a weep while the area is still dry and easy to read. Wipe both joints with a light–colored rag, then start the engine and inspect again at idle, looking for beading or a darkening ring at the clamps. Idle it several minutes, take a slow lap of the yard, and check once more before the plastics go back on. One last note: the fuel filter on this Rubicon is integrated into the in–tank pump module rather than sitting inline on the visible hose, so if delivery still feels soft after a clean install, that is where to look next.
