Swapping the Fuel Line on a 2011 Honda TRX250 Recon

Buying the right hose is half of doing this job well. Fuel line is not a generic commodity, and the difference between hose specified for gasoline and whatever clear tubing happens to be on the shelf shows up a few months later as a swollen, soft mess. Start with the correct material for your 2011 Recon and the rest of the repair falls into place quickly.
Choosing the Correct Hose and Clamps
Match the inside diameter of the original hose, not the outside. Inside diameter determines how the hose grips the petcock spigot and the carburetor inlet barb, and a size too large will seep no matter how hard you clamp it while a size too small will not seat past the retaining bead. Buy the hose a few inches long so you can trim it to the exact length of the old piece rather than guessing.
Fit new clamps at both ends. Spring clamps that have been squeezing a hose for well over a decade have lost meaningful tension, and worm-gear bands stay permanently deformed after their first hard tightening, so neither reuses well. Either style works here as long as it is sized for the hose and positioned correctly. Round out the kit with gloves, eye protection, a sealed fuel container and funnel, a flat-blade screwdriver, pliers, a socket set for the plastics, a razor blade, and a generous supply of clean rags.
Verifying Your Recon's Fuel Delivery
The 2011 Recon is carbureted, which is what makes this a straightforward mechanical job. Gasoline leaves the tank through a manual petcock offering OFF, ON, and RES, falls through a single short hose, and enters the inlet on the carburetor. Gravity supplies the entire motive force. There is no pump in the circuit and no pressure to manage, so rotating the valve to OFF shuts the system down completely. That contrasts sharply with an injected quad, where a pump inside the tank keeps the supply line pressurized and you must pull the pump fuse and run the engine until it stalls before touching a fitting.
This is a two-wheel-drive machine, and it shows in how easy the access is. Remove the seat and the plastic covering the tank and the entire hose run is in front of you. Four-wheel-drive utility quads have to route their fuel lines around a front differential and additional frame crossmembers, adding retaining clips and clearance points to navigate.
Why the Original Hose Needs Replacing
Two forces degrade fuel hose continuously. Heat cycling from the air-cooled 229cc single drives plasticizers out of the rubber year after year, and the hose stiffens until it can no longer flex at the bend heading toward the carburetor. That bend then becomes a stress point and cracks. Low-humidity climates accelerate the hardening by pulling moisture out of the hose wall.
Meanwhile ethanol-blended pump gas attracts water into the fuel and degrades the hose liner from the inside. Fuel that sits still for months oxidizes into gum and varnish, which stiffens the hose internally and sheds fine particles toward the carburetor jets. A hose can therefore look perfectly usable while failing on both surfaces, which is why age is a better guide than appearance.
Reading the Warning Signs
- A gasoline odor around the quad that persists hours after shutdown
- A wet spot or slow drip beneath the left side of the engine
- Hairline cracking on the outer surface, particularly at the bend
- A hard or chalky feel where the hose should be springy
- Dirt caked in a ring at either fitting from repeated weeping and drying
- Bogging under load or a lean stumble that mimics running low on fuel
Since this system feeds by gravity, a crack above the carburetor can drain the tank with the ignition switched off, which makes any of these signs worth acting on immediately.
Working Safely With Gasoline
Gasoline vapor is heavier than air. It flows down off the machine, spreads across the floor, and keeps going until it reaches an ignition source at ground level, typically a water heater pilot, a shop furnace, or a charger sitting on the concrete. Move the quad outdoors if the weather cooperates. Working inside, open the overhead door completely and shut off anything with a flame or a glowing element. Keep the drained fuel capped rather than standing in an open pan, drape a rag over any fitting you have opened, and wear gloves because gasoline strips the oils out of skin almost immediately.
Out With the Old Hose
Close the petcock. Attach a short hose to the float bowl drain nipple at the bottom of the carburetor, run it into your container, and open the drain screw so the lowest point in the system empties without spilling. Slide both clamps back along the hose so they clear the fittings. Grip the hose beside each barb and rotate it a quarter turn in both directions, which shears the varnish bond and lets it slide free with little effort. When a hose has gone too hard to twist, slit it lengthwise with the razor and peel it off the spigot instead of prying with a screwdriver, because a cracked petcock outlet or carburetor inlet is a far bigger repair than the hose. Photograph the routing before the old piece is fully removed.
Fitting It Up and Checking for Leaks
Trim the replacement to the length of the old hose so it holds the same smooth arc with no kinks and no contact with the exhaust or shift linkage. Soften each end in hot water for a few seconds, then push it fully onto its barb until it seats past the raised bead. Assemble everything dry, since grease, oil, or silicone on a sealing surface prevents the rubber from gripping the metal and opens a weep path that clamp torque cannot close. Place the new clamps immediately behind the bead at both ends and tighten them evenly, snug enough to seal without cutting the hose wall. Both connections on this Recon are clamped barbs, unlike some injected machines whose self-locking quick-connect fittings need no clamp.
Open the petcock and leave the engine off for five minutes so gravity can test the joints for you. Inspect both fittings under strong light, then wipe each with a clean dry rag and look for fuel on the cloth. When both read dry, start the engine and repeat the check at idle, since vibration finds a marginal seal a static test misses. Finish by pulling the screen out of the petcock and rinsing it in clean fuel, a serviceable filter on your carbureted Recon that injected quads do not offer since theirs sits inside the tank with the pump.
