Spotting a Bad Fuel Line and Replacing It on a 2011 Honda Rincon 680 4x4

A 2011 Rincon 680 that hesitates off idle, smells faintly of gasoline in the garage, or leaves a small damp mark under the frame is trying to tell you something specific. Fuel hose does not usually announce its failure loudly; it declines. Here is how to read those symptoms on this machine and how to install a fresh line the right way.
Symptoms in the Order You Usually Notice Them
The first clue is normally a smell. On an injected Rincon, pressure remains in the fuel circuit after shutdown, so a marginal fitting will push a little gasoline out while the engine is cooling and fill the garage with the odor. It often fades as the pressure bleeds off, which is why owners assume they imagined it.
Next comes evidence you can see: a damp patch on the skid plate, a stain that has run down a frame rail, or a dust caked ring around a barb where fuel has been seeping and drying for weeks. Then comes how the engine runs. A hose that has hardened and cracked can leak enough pressure to lean the mixture, showing up as bogging when the throttle opens, a stumble under load, or a stall that feels exactly like running out of gas. Last, and most reliable, is the feel of the hose itself. Anything chalky, glassy, rigid, or visibly cracked is finished, whether it is leaking today or not. Note that a pressurized leak can atomize and evaporate before it drips, so a clean floor does not clear the hose.
The Fuel System You Are Working On
This Rincon uses electronic fuel injection. An in tank electric pump supplies the throttle body under pressure, which means there is no petcock to close and no carburetor float bowl to drain. The line has to be depressurized deliberately before any fitting comes apart, and some joints on this platform use a self locking quick connect coupler rather than a clamp. The fuel filter is integrated with the in tank pump assembly, so it is not something you service on the visible hose.
Drive configuration plays a small role. With 4x4 running gear and independent rear suspension, the frame is packed — a front differential and driveshaft fill the forward section, so the hose is clipped along a path that holds it away from rotating parts and hot exhaust. Rebuild that routing exactly as you found it.
Why the Rubber Deteriorates
Two mechanisms run at once. Externally, the plasticizers that make fuel hose flexible slowly leave the rubber, and what remains hardens until it cracks at any bend. Heat cycling from the 675cc engine, direct sun, and ozone all push that along, and dry climates accelerate it noticeably because low humidity draws moisture out of the hose wall and leaves it glazed.
Internally, ethanol blended gasoline is the culprit. The alcohol content absorbs water from the air, and fuel left sitting through a long layup starts degrading the inner liner while gum and varnish build up at the fittings. A hose in that condition can look fine and still be shedding material downstream toward an injector orifice measured in fractions of a millimeter. Age is the honest metric on a machine well over a decade old.
Getting Ready: Supplies and Ventilation
- Fuel injection rated hose in the original inside diameter, cut long and trimmed to fit
- New clamps to match the fittings, plus a quick connect release tool if a locking coupler is present
- Line clamping pliers, since this model has no fuel valve to shut off flow
- Nitrile or rubber gloves, eye protection, and a pile of rags
- A drain pan and a sealable metal or fuel rated container
- Small sockets, a flat blade screwdriver, and a sharp utility blade
Give the gasoline the respect it deserves. Its vapor is heavier than air, so it settles along the floor where you smell it least and where a spark is most likely to reach it. Open the door completely and put a fan at ground level moving air out rather than counting on a window. Shut off any appliance with a standing pilot in the same space, disconnect the battery before fuel is exposed, keep an extinguisher within arm's reach, and cap your container every time you stop pouring.
Relieving Pressure and Removing the Line
Pull the fuel pump fuse or relay, then crank the starter for a few seconds until the engine stalls or will not fire. Switch the key off and disconnect the negative battery terminal. Remove the seat and the plastic panels covering the tank, slide the drain pan under the work, and drape a rag over the first fitting you break loose, because a depressurized hose still holds fuel that will run out.
Walk each clamp back along the hose before you disturb the joint. For a quick connect, press the locking tabs evenly and pull straight off, never levering sideways — aged plastic collars crack easily. Twist the hose a quarter turn to break the varnish bond at the barb and draw it off with steady pressure. If it has welded itself on, slit it lengthwise with your blade and peel it away rather than prying on the pump module or throttle body. Photograph the clip locations and clearance points around the front driveline before the old hose leaves the machine.
Installing the Replacement and Confirming the Seal
Trim the new hose to the length of the original, then push both ends fully onto their barbs dry. Hot water is the only assist a stiff end should get; grease, oil, and silicone stay off fuel fittings entirely, since lubricant on a sealing surface both creates a leak path and lets the hose migrate off under pressure and vibration. Position new clamps just behind the raised bead on each spigot and tighten them evenly, firm enough to seal without cutting into the wall. On a self locking quick connect, push until it clicks and pull hard to confirm the latch engaged; a clamp adds nothing to that style of fitting.
Reseat the hose in its clips, refit the pump fuse, and Reconnect the battery. Cycle the key on and off several times without starting the engine; each cycle runs the pump and pressurizes the circuit so you can inspect both joints while they are clean and dry. Wipe them and look again, then start the engine and check a third time at idle with everything vibrating. Take a short slow loop, shut down, and inspect once more before the panels go back on. If a delivery complaint outlasts a leak free install, the in tank filter and pump assembly is the next place to look.
