How to Change the Fuel Line on a 2011 Rancher 420 4x4 (FM1)

There are two kinds of fuel line jobs on an ATV, and this is the easy kind. The 2011 Rancher 420 4x4 uses a carburetor, so fuel reaches the engine by gravity through a plain rubber hose, a petcock on the tank gives you a hard shutoff, and the float bowl has a drain screw that lets you empty the carburetor without making a mess. No pump, no pressure, no special tooling.
Getting Organized Before the First Clamp Comes Loose
Have all of this within arm's reach:
- New fuel hose in the correct inside diameter for the 420, cut long and trimmed to fit
- Replacement clamps matching the originals, or a small clamp assortment
- Nitrile or rubber gloves and a generous pile of rags
- A drain pan and an approved sealed can for the fuel you capture
- Flat screwdriver, needle-nose pliers, sockets for the seat and tank cover, and a sharp blade
Then think about the air you are working in. Gasoline vapor sits low, gathering right where you kneel to reach the carburetor inlet, so open the door completely or push the machine outside before you spill a drop. Move heaters, pilot lights, and anything that sparks out of the area, and let a warm engine cool so nothing lands on the header.
The Aging Process Inside and Outside the Hose
Fuel line hardens because the plasticizers that keep the rubber supple gradually leave it. Once that happens, the hose no longer absorbs the heat cycling off the cylinder or the constant shake of a working chassis, and those forces turn stiffness into hairline cracking at the tightest bends. Dry climates speed this up measurably by drawing moisture out of the wall.
Meanwhile the fuel itself works on the inside. Ethanol blends carry water into the system and degrade the inner liner, especially through a season of sitting with fuel standing in the hose. What you end up with is a line hardening from the outside while softening and shedding particles from the inside. A 2011 machine on its original hose has had well over a decade of both.
What Failure Looks and Smells Like
- Fresh fuel puddling on the floor or the skid plate, reliably in the same spot
- An unmistakable gas smell in a shed that has been closed up
- Cracks, splits, or a chalky surface where the rubber flexes near a fitting
- A hose that stays pinched flat instead of springing back
- Bogging, lean surging, or hesitation under load that mimics a nearly empty tank
Restriction and leakage are two different failures with two different signatures. A weeping line makes a mess but usually still runs; a collapsed or gummed-up line runs badly without leaking at all. Check for both.
Pulling the Old Line
Shut the petcock. Remove the seat and the plastic panel covering the tank so you can see the valve outlet and follow the hose to the carburetor. Set the pan underneath, put the float bowl drain tube in your container, and back out the bowl drain screw to empty the carburetor first — that keeps most of the loose fuel off the engine when the hose comes free.
Slide both clamps well back before touching the fittings. A hose that has been on since 2011 will be varnished to the barbs, so twist it to break the bond rather than pulling hard. When one refuses to release, slit it lengthwise with a razor and peel it off; that beats prying on a soft petcock spigot every time. As it comes out, study the routing. This 4x4 has front differential and driveshaft hardware to clear, so the hose follows a slightly more constrained path along the frame than a two-wheel-drive quad would, and it belongs in every original guide when you put it back.
Setting the New Hose and Sealing the Ends
Match the length of the old line exactly. Surplus hose chafes, kinks, or drapes toward the exhaust, none of which you want. Push each end fully onto the barb until it seats beyond the raised bead, and do it dry. If the rubber fights you, dip the end in hot water for a few seconds to soften it. Do not reach for grease, oil, or spray lube — anything slick on the sealing surface stops the rubber from gripping and gives fuel a path past the clamp.
Fit the new clamps just behind the bead at each end and tighten them evenly, snug rather than crushing. Clip the hose back into place so it hangs clear of the header and the front driveline, then close the float bowl drain screw and check that it is tight.
Confirming It Holds
Open the petcock and let gravity fill the line while you watch both connections. Dry the joints with a clean rag, give it five minutes, and look again for any bead forming at a clamp. Start the engine and let it idle so vibration gets into the fittings, then inspect once more. Take a short lap around the yard and do a final check before you trust it on a real ride.
Since the system is already empty, replace the inline filter and look over the vent hose from the tank cap while you are here. A blocked vent starves a gravity feed just as effectively as a bad hose, and a filter full of tank sediment produces the same bogging you may have been chasing. Having that filter inline and visible is one of the perks of the carbureted 420, since the later fuel-injected Ranchers carry theirs inside the tank alongside the pump. With dry joints and fresh consumables, your 2011 Rancher is squared away.
