Fuel Line Replacement for the 2011 Can-Am Renegade 800R X XC

Fuel hose fails for reasons that have nothing to do with how carefully you ride, which is why a well–maintained 2011 Renegade 800R X XC can still leave you walking. Before getting into that, confirm what you are working on: this is an injected Rotax V–twin machine, the fuel pump lives inside the tank, the supply hose to the throttle body carries pressure whenever the key is on, and there is no petcock to shut off flow.

The Three Forces Working Against the Hose

Aging comes first. Fuel hose depends on plasticizers to stay flexible, and those compounds slowly migrate out of the rubber over the years. The wall progresses from soft to stiff to genuinely brittle, and once it can no longer flex, normal vibration produces cracks instead. Heat cycling off the V–twin accelerates the process, and the clamped ends fail first because they are squeezed and cannot move.

Climate is second. In dry, arid regions the hose wall loses its residual moisture faster, hardening from the outside in and developing a chalky surface with hairline fissures years ahead of a machine kept in humid country. Third is fuel chemistry: ethanol–blended pump gasoline draws in moisture and chemically softens the inner liner, leaving gum and varnish behind as it stales. That is worst when the XC sits for months at a stretch with old fuel sitting in the line. Between the outside hardening and the inside softening, a hose can look acceptable and still be shedding material toward the injectors.

Recognizing the Problem

The earliest clue is usually a gasoline smell around the tank that is strongest in the first minute after shutdown, while the circuit still holds pressure. Look for fuel wetness or a small puddle on the skid plate after the quad has been parked, and for a ring of caked dirt at a fitting where seepage has trapped dust over many rides. Handle the hose along its length as well: fine cracking, a glassy hard feel, or a permanent flattened groove at a clamp all mean it is done.

The engine contributes its own symptoms. Bogging when the V–twin is under load, a lean stumble at higher rpm, or hesitation that feels like an empty tank all point at inadequate delivery, and longer cranking than usual after an overnight sit indicates pressure bleeding down through a weep. Because pressurized leaks frequently atomize instead of dripping, a fuel odor with nothing visible underneath still warrants a close look.

Gathering What You Need

  • Nitrile or rubber gloves and eye protection
  • A sealed fuel–rated container plus a shallow drain pan low enough for the frame
  • Replacement hose rated for injection pressure in the correct inside diameter
  • New clamps matched to the fittings, or a small assortment kit
  • Line–clamping pliers, which take the place of the petcock this model lacks
  • A quick–connect release tool if the tank outlet uses a locking coupler
  • A sharp hose cutter or fresh razor, rags, and sockets for the seat, panels, and racks

Set up somewhere with real airflow. Gasoline vapor is heavier than air, so it drops to the floor and travels along it, which means an open window above the bench does nothing while a furnace pilot on the far wall is a genuine hazard. Work outdoors if you can, or with the door fully open and a fan sweeping air at floor level. Kill pilot lights, unplug chargers, keep grinders and torches out of the space, and stay in gloves throughout since fuel strips skin oils fast.

Taking the Old Hose Out

Depressurize before loosening a fitting: pull the fuel pump fuse or relay, crank the starter until the engine stalls, turn the key off, and disconnect the battery negative cable. Remove the seat and enough side plastic to see the tank outlet and follow the hose to the throttle body.

With the drain pan in place, drape a rag over the joint you open first, because residual fuel remains in the hose after pressure is gone. Slide worm or spring clamps well back before disturbing the fitting. On a quick–connect coupler, press the locking tabs squarely and pull the collar straight off with no sideways leverage, since the plastic has grown brittle with age. Where varnish has bonded the hose to a barb, twist gently to break it loose, or slit the hose lengthwise with a razor and peel it away instead of yanking. Being a 4x4, the XC routes its line past front differential hardware and extra frame crossmembers, so photograph each clip and clearance point before the original comes free.

Fitting the Replacement Properly

Cut the new hose to match the original length exactly. Extra slack is not protection; it lets the hose rub a frame tube or interfere with steering movement. Push each end fully onto its barb until it bottoms against the shoulder, and do it dry. Grease, oil, and silicone spray belong nowhere near a fuel fitting, because a lubricated sealing surface is exactly the path pressurized fuel takes past a clamp. If the hose end resists, thirty seconds in hot water makes it pliable enough to slide on unaided.

Position new clamps just behind the raised bead on each fitting and tighten them evenly rather than crushing one side. Where a self–locking quick–connect is used at the tank, push until it clicks and then pull firmly to confirm engagement; that joint needs no clamp and should not get one. Return the hose to every original clip so it stays clear of exhaust heat and the front driveline.

Checking for Leaks and Finishing

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the hose while the surrounding area is still dry, which is when a weep is easiest to see. Wipe both connections with a clean rag, inspect under good light, and run a fingertip around each fitting. Then start the engine and check again at idle for several minutes so the circuit sees sustained pressure and heat.

When both joints stay completely dry, reinstall the plastics and the seat. Bear in mind that the fuel filter on this injected XC is part of the in–tank pump module rather than an inline unit on the visible hose, so if the machine still runs starved after a clean install, the next step is inside the tank.
