Replacing a Worn Fuel Line on a 2011 Can-Am Renegade 800R

Diagnosis comes before parts. Plenty of 2011 Renegade 800R owners chase a stumble through spark plugs and air filters when the real problem is a length of hardened rubber. This machine runs the Rotax V–twin with electronic fuel injection, so the pump sits inside the tank, the supply hose is pressurized whenever the key is on, and there is no petcock to close. Every step below assumes that reality.
Reading the Evidence
Start with your nose, because on an injected system it is more reliable than your eyes. A gasoline smell that hangs around the tank and is strongest in the first minute after shutdown means fuel is escaping while the circuit still holds pressure. Small pressure–side leaks often atomize and evaporate, so the absence of a puddle proves nothing.
Then work visually. Look for fuel wetness or a small puddle on the skid plate after the quad has been parked, and for a ring of caked dirt at either fitting where seeping fuel has trapped dust over many rides. Pinch the hose along its length: a healthy line squeezes and rebounds, while a failing one feels glassy, hard, or holds a permanent flattened groove where a clamp has been sitting for a decade. Fine surface cracking is the clearest confirmation you will get.
Finally, listen to the engine. A restricted or leaking line shows up as bogging under load, a lean stumble at higher rpm, or hesitation that behaves exactly like an empty tank. Longer cranking than usual after an overnight sit indicates pressure bleeding down through a weeping joint.
What Wears the Rubber Out
Fuel hose ages on a timeline regardless of hours ridden. The plasticizers that keep the compound flexible migrate out over the years, and the wall hardens until it can no longer absorb vibration without cracking. Heat radiating off the V–twin accelerates that, and normal chassis flex over rough ground concentrates the stress at each clamped end.
Where the Renegade lives matters as much as how it is ridden. Dry, arid air draws moisture from the hose wall and hardens it from the outside in, producing that chalky surface years early. Ethanol–blended pump gas attacks the inner liner chemically and leaves gum behind, which is worst when the machine sits between seasons with old fuel in the system. A hose can therefore be brittle outside and degraded inside at the same time.
Supplies and a Safe Setup
- Nitrile or rubber gloves and eye protection
- A sealed fuel–rated container and a shallow drain pan
- Replacement hose rated for injection pressure, matched to the original inside diameter
- New clamps in the correct size, or a small clamp assortment
- Line–clamping pliers, standing in for the petcock this model does not have
- A quick–connect release tool if the tank outlet uses a locking coupler
- A sharp hose cutter or razor, rags, and sockets for the seat, panels, and racks
Do the work outside or with the shop door fully open. Gasoline vapor is heavier than air and pools at floor level, where it can drift to a furnace pilot or a battery charger well away from the machine. Move air low with a fan rather than relying on a high window, shut off pilot lights, and keep flames, grinders, and heaters out of the space. Stay in gloves the entire time, since fuel pulls the oils out of skin quickly.
Taking the Old Line Off the Machine
Depressurize first: pull the fuel pump fuse or relay, crank the starter until the engine stalls, turn the key off, and disconnect the battery negative cable. Remove the seat and enough side plastic to see the tank outlet and follow the hose to the throttle body.
With the drain pan positioned, drape a rag over the joint you open first, because residual fuel sits in the hose even after pressure is relieved. Slide worm or spring clamps well back before disturbing a fitting. Quick–connect couplers need their tabs pressed squarely and the collar pulled straight off; levering sideways splits plastic that has spent more than a decade heat cycling. If the hose has varnished onto a barb, twist gently to break the bond, or slice it lengthwise and peel it away rather than risking the fitting.
As a 4x4, this Renegade routes the line past front differential hardware and additional frame crossmembers, so a few clips sit in tight quarters. Photograph the routing and every clearance point before the old hose is out.
Fitting the New Line and Confirming a Dry System
Cut the replacement to the same length as the original. Extra hose is not a margin of safety; it chafes on frame tubes or interferes with steering movement. Seat each end fully onto its barb, working dry, and keep grease, oil, and silicone off the fittings entirely, because a lubricated sealing surface gives pressurized fuel a route past the clamp. Dip a stiff hose end in hot water for half a minute if it will not slide on.
Place new clamps just behind the raised bead on each fitting and tighten them evenly. Where a self–locking quick–connect is used, push until it clicks and then tug firmly to prove it latched; that joint neither needs nor wants a clamp. Route the hose back through its factory clips so it stays away from exhaust heat and the front driveline.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line while the area is still dry, which is the easiest way to catch a weep. Wipe both joints and inspect closely, then start the engine and check again at idle for a few minutes before the bodywork goes back on. Bear in mind that the fuel filter on this injected 800R is part of the in–tank pump module rather than an inline unit, so ongoing starvation after a clean install points inside the tank.
