Replacing a Worn Fuel Line on the 2011 Can-Am Renegade 500

A fuel hose is one of the cheapest parts on a 2011 Renegade 500 and one of the few that can shut the machine down completely. This quad uses electronic fuel injection on its Rotax V-twin, so the pump sits inside the tank and the supply line stays pressurized whenever the ignition is live. That is the single most important thing to know before you reach for a screwdriver, because it means the fuel cannot simply be shut off at a valve the way it can on a carbureted machine.
Understanding the Injection Setup You Are Working On
On a gravity fed carbureted quad, a petcock under the tank stops flow and the hose drains itself. The Renegade has none of that. Turn the key and the in-tank pump immediately builds pressure through the supply hose to the throttle body, and that pressure lingers after shutdown. The fittings may be conventional barbs with clamps or self locking quick connect couplers depending on where in the run you are working, and the fuel filter is built into the pump module rather than hanging inline where you can see it. Every step below assumes you have relieved pressure first.
Why Hoses Give Up
Fuel line ages from both surfaces at once. Outside, the plasticizers that keep the rubber pliable slowly escape, leaving hose that has gone hard and lost its ability to flex. Heat cycling off the twin and constant chassis movement on rough ground then work cracks into that stiffened material. Riders in dry regions see it happen sooner, because low humidity steadily draws moisture out of the hose wall.
Inside, ethanol blended pump gas does its own work. Alcohol attracts water and degrades the inner liner, producing a soft, gummy layer that flakes off toward the injectors. A Renegade left standing with old E10 in the system can deteriorate internally with no outward sign at all, which is why a hose more than a few years old deserves replacement on age alone rather than appearance.
The Warning Signs Worth Acting On
Symptoms typically build over weeks:
- A puddle or damp smear of gasoline under the machine after it has been sitting
- Fuel odor around the tank that will not clear, most obvious immediately after shutdown
- Fine cracks, a chalky bloom, or a hard spot you can feel by pinching the hose
- The engine bogging, surging lean, or acting fuel starved under load and at higher rpm
- A dirt caked ring at a fitting where fuel has repeatedly seeped and evaporated
Injection pressure can atomize a pinhole leak into vapor before it ever drips, so treat a strong smell as evidence even when the floor stays dry.
What to Have Ready, and How to Stay Safe
Collect gloves, a sealable fuel container, replacement hose rated for injection pressure in the correct inside diameter, a clamp kit, line clamping pliers to substitute for the fuel valve this model lacks, a razor knife, sockets for the seat and panels, and more rags than you think you need.
Then handle the fuel properly. Gasoline vapor is heavier than air and pools at floor level, where pilot lights and power tool sparks live. Open the garage door all the way, or better, roll the Renegade into the driveway. Keep the drain container upright and lidded between pours, and disconnect the battery so nothing can energize the pump while you have a line open.
Getting the Old Hose Out
Pull the fuel pump fuse or relay and crank the engine until it dies, which vents the pressure still held in the line. Turn the key off and disconnect the negative battery cable. Remove the seat and side plastics, then follow the hose from the tank fitting to the throttle body so nothing surprises you halfway through.
Slide a pan underneath and drape a rag over each connection before you break it. Move the clamps back along the hose first, then twist the end to release the varnish bond rather than pulling hard. Quick connects come apart by depressing both tabs evenly and drawing the fitting straight off; angling them puts a crack in plastic that has spent a decade in the heat. A hose fused solid to a barb can be slit lengthwise and peeled off with no harm done.
Being a 4x4 chassis, this Renegade routes its line around front differential hardware and additional frame structure that a two wheel drive machine does not carry, so the path is a little longer and involves more retaining clips. Photograph each one before the old hose leaves the frame.
Fitting and Securing the New Line
Match the new hose to the old one for length. Excess tubing will find something to chafe on. Seat both ends completely onto their barbs, dry, with nothing applied to the sealing surface – grease and silicone create precisely the leak path you are trying to eliminate. Hot water softens a stubborn end enough to push it home.
Place fresh clamps just behind the bead on each fitting and tighten them evenly rather than cranking one screw down hard. Push any self locking quick connect together until it clicks, then tug it to prove the latch is engaged; no clamp belongs there. Return the hose to every original clip, keeping it clear of the front driveline and away from exhaust heat.
Leak Check and Wrap Up
Refit the fuse, Reconnect the battery, and cycle the key on and off five or six times. Each cycle pressurizes the circuit without running the engine, which is the ideal condition for spotting a weep. Wipe both fittings clean, then look closely and run a finger around each joint. Fire it up, let it idle for a few minutes, and check once more before the bodywork goes back on.
Finally, remember that new hose does nothing for a restricted filter, and on this Renegade the filter is part of the in-tank pump assembly. If the machine still feels short on fuel after a dry, leak free install, that module is where the investigation continues.
