Replacing the Fuel Line on Your 2011 Can-Am Outlander MAX 650 XT-P

Buy the right parts once and this repair goes smoothly. Show up with generic hose and mismatched clamps and you will be standing over a 2011 Outlander MAX 650 XT-P with the tank exposed, wishing you had checked first. This is a fuel–injected machine: a pump inside the tank pressurizes the line feeding the Rotax V–twin, there is no petcock to close, and the hose you install has to be rated for that pressure.
What to Have Before You Start
- Fuel hose rated for injection pressure, matching the original inside diameter and wall thickness
- New clamps in the correct size, plus a clip pick if your machine uses spring clamps
- Line–clamping pliers, which take over the job the missing fuel valve would do
- Nitrile or rubber gloves and eye protection
- A catch pan plus a sealed container approved for holding gasoline
- A hose cutter or fresh razor for square ends, and more rags than you expect to need
- Sockets and screwdrivers for the seat, side plastics, and tank hardware
Square cuts matter more than most riders realize. An angled hose end seats unevenly on a barb and leaves a spot where pressurized fuel can work its way out over time.
Ventilation and Fuel Handling
Gasoline vapor is heavier than air, which means it sinks and collects at floor level, right where you will be kneeling with your hands under the seat. Roll the XT-P outside if you can, or open the garage door fully and run a fan low to push air out along the ground. Unplug chargers, keep grinders and torches out of the picture, and remember that any appliance with a standing pilot flame counts as an ignition source. Keep a dry chemical extinguisher close enough to grab without standing up.
Wear the gloves the whole time. Gasoline pulls the natural oils out of skin quickly, and a pressurized fitting can spit sideways as it releases, which is why eye protection belongs on your face. Captured fuel goes into the sealed container, and soaked rags go outdoors rather than into a closed bin.
Why Old Hose Has to Go
Fuel line deteriorates in two directions at once. On the outside, the plasticizers that keep rubber supple gradually migrate out, and heat cycling from the V–twin accelerates the loss until the hose turns stiff and starts to craze. Dry climates hurry that along by drawing moisture out of the hose wall continuously through the year.
On the inside, ethanol–blended gasoline is the aggressor. When an XT-P sits for a season with fuel in the system, that blend absorbs moisture and slowly breaks down the hose liner, softening it and leaving gum behind. Because the interior damage is invisible, judging a hose purely on how it looks is unreliable on a machine of this age; the calendar is the more honest guide.
Symptoms Riders Notice First
Most owners come to this job after seeing or smelling one of these:
- A gasoline puddle or dark stain under the tank area after the quad has been parked
- A fuel odor around the rear plastics that lingers, sharpest just after shutdown
- Cracks, chalky discoloration, or hardened sections along the hose and at its ends
- Bogging under load, a lean stumble, or behavior suggesting an empty tank when it is full
- Caked dirt in a ring at a fitting where fuel has been slowly weeping
Because the system runs under pressure, small leaks often mist and evaporate rather than dripping, so an unexplained fuel smell counts as evidence on its own.
Removal, Installation, and Testing
Pull the fuel pump fuse or relay and crank the engine for a second or two until it stalls, venting the pressure in the line. Key off, negative battery cable disconnected. Remove the seat and side plastics to expose the hose run from the tank fitting to the throttle body, slide the catch pan under, and lay a rag over the connection you plan to open first.
Slide clamps well back before disturbing a joint. Squeeze both tabs evenly on a locking quick–connect and pull straight off along the fitting axis instead of prying sideways, since aged collars break. Twist hose that has varnished onto a barb gently, and cut it lengthwise with a blade if it refuses to release. Photograph the routing before the hose is fully out; the 4x4 layout on this XT-P puts front differential hardware and additional frame structure near the line, and the original clips are what keep it clear of exhaust heat and moving parts.
Cut the replacement to the same length, then press each end onto its barb until it bottoms out against the shoulder. Install it dry, with no grease, oil, or silicone spray anywhere near the fitting, because any lubricant film becomes a leak path once the pump builds pressure. Hot water softens a stubborn end if you need it. Set new clamps just behind the raised bead at each fitting and snug them evenly. Where a self–locking quick–connect is used, push until it clicks and pull firmly to confirm the latch; no clamp goes there.
Return the hose to its clips, reinstall the fuse, and Reconnect the battery. Cycle the key on and off several times without cranking so the pump pressurizes the circuit, then inspect both joints while everything is dry. Wipe them, watch for beading, then start the engine and check again at idle under working pressure. Before reinstalling the plastics, keep in mind that the fuel filter on this injected Outlander lives inside the tank with the pump rather than inline on the hose, so continued fuel starvation after a clean, dry installation points at that module and not the line you just replaced.
