Replacing a Cracked Fuel Line on a 2011 Can-Am Outlander MAX 650 XT

Every rubber component on a worKing Quad has a service life, and on a 2011 Outlander MAX 650 XT the fuel line has reached the far end of its. This is a fuel–injected machine, so the Rotax V–twin draws from a pump mounted inside the tank instead of relying on gravity through a petcock. That single design detail shapes the entire job, from how you shut fuel off to how you test your work when the new hose is on.

What Actually Destroys a Fuel Hose

Age is the primary culprit, and it works from the outside in. The compounds that keep hose flexible slowly migrate out, especially under the repeated heat cycles a V–twin puts into the surrounding air. What you are left with is a hose that has gone hard and brittle, and brittle rubber cracks the first time it gets flexed during other maintenance.

Dry climates speed that clock up considerably. Low ambient humidity draws moisture out of the hose wall, so machines that live in high desert or plains country tend to show crazing years earlier than the same quad kept in a humid region. Meanwhile ethanol–blended gasoline attacks the inner liner, particularly when a MAX 650 XT sits between seasons with a partly full tank. The alcohol pulls in moisture and slowly breaks down the liner, leaving gum in the passages and weakening the hose from within while the exterior stiffens.

The Clues That Point at the Line

Fuel hose failures rarely arrive without notice. Look and sniff for these:

  • A gasoline puddle or dark wet stain under the machine after it has been parked overnight
  • Fuel odor that will not clear from the rear of the quad, strongest right after shutdown
  • Fine cracks, a hardened feel, or a spongy soft spot anywhere along the hose
  • An engine that bogs under throttle, feels lean at higher rpm, or behaves like it is running out of fuel with plenty in the tank
  • Grime built up into a ring at a fitting where seeping fuel has been trapping dust

On an injected system, a leak on the pressure side can atomize and vanish before it ever hits the ground. If your nose says fuel and your eyes say nothing, believe your nose and inspect the hose closely.

Setting Up the Job Safely

Collect your supplies first: gloves, eye protection, hose rated for fuel injection pressure in the original inside diameter, a set of correctly sized clamps, line–clamping pliers to substitute for the petcock this model lacks, an approved fuel container, plenty of rags, and the sockets and drivers needed to pull the seat and side plastics.

Then deal with the fumes honestly. Gasoline vapor is heavier than air, so it collects at floor level exactly where you will be kneeling. Work outdoors when you can, or open the garage fully and put a fan low to sweep air out. Kill every ignition source in the space, including chargers and any appliance with a standing flame, and keep a dry chemical extinguisher nearby.

Depressurizing and Getting the Hose Out

Remove the fuel pump fuse or relay and crank the engine until it dies, which drops the pressure in the line to nearly nothing. Shut the key off, disconnect the negative battery lead, and pull the seat and side panels to expose the hose run from the tank fitting to the throttle body. Slide a catch pan underneath, then lay a rag over the fitting you intend to open first, because residual fuel always finds its way out.

Back the clamps well away from the joint before you move the hose. A locking quick–connect coupler releases when you squeeze both tabs evenly and pull straight along the axis of the fitting; a sideways pry will crack a collar that has spent a decade in the weather. For hose that has bonded to a barb, a lengthwise cut with a razor and a peel is far safer than force. Note the routing as it comes free, since the 4x4 chassis on this XT threads the line past front driveline hardware and extra frame structure that must stay clear of the hose.

New Hose On, Leaks Off

Cut the replacement to the original length so it neither sags into anything nor pulls at its ends. Slide each end fully onto its barb, dry, until it seats against the shoulder. Skip grease and lubricant entirely; any film left on a sealing surface is a channel for pressurized fuel to escape through. Warm water is the only assistance a tight hose end should get. Position new clamps just behind the raised bead on each fitting and snug them evenly, and where a self–locking quick–connect is used at the tank, push until it clicks and pull to confirm the latch rather than adding a clamp.

Return the hose to every clip and guide it originally used, keeping it off exhaust surfaces and away from the front differential area. Then reinstall the fuse, Reconnect the battery, and cycle the key on and off several times. Each cycle pressurizes the circuit so you can inspect both joints before the engine ever runs. Wipe them clean, watch for beads of fuel, then start the V–twin and check once more at idle with the system at full working pressure.

One Component You Cannot Reach From Outside

Worth knowing before you close everything up: the fuel filter on this generation of injected Outlander sits inside the tank as part of the pump assembly, not inline where a wrench can reach it. That means a fresh hose fixes leaks and cracks but does nothing for restricted flow caused by a plugged filter screen. If your 2011 MAX 650 XT still stumbles or loses power at higher rpm after a clean, leak–free hose installation, the in–tank module is where the investigation continues. Reinstall the plastics, take a short shakedown loop, and check under the seat one final time for any sign of dampness.
