Changing the Fuel Line on a 2011 Outlander MAX 650

Half of this repair happens before you pick up a wrench. Replacing the fuel line on a 2011 Outlander MAX 650 means opening a pressurized fuel circuit, because the Rotax V-twin here is fuel-injected with its pump mounted inside the tank. There is no petcock to close, and having the right hose, clamps, and workspace ready is what keeps the job clean.

Laying Out Parts and Tools

Stage all of this within arm's reach before the first fastener moves:

  • Nitrile or rubber gloves along with eye protection
  • A shallow drain pan and a sealed container approved for gasoline
  • Fuel hose rated for injection pressure, in the same inside diameter the machine came with, bought long enough to trim
  • Fresh clamps in the correct size for your fittings, and a quick-disconnect release tool if a locking coupler sits at the tank outlet
  • Line-clamping pliers, which do the job a petcock would on a carbureted quad
  • Hose cutter or new razor blade, flat screwdriver, sockets for the seat and side panels, and a stack of rags

Ventilation deserves specific handling. Gasoline vapor is heavier than air, so it drains toward the floor and spreads across it rather than rising out a window at head height. Work outdoors when you can, or with the overhead door raised completely so air moves at ground level. Shut off water heaters, furnaces, and anything else with a pilot light, unplug chargers, keep a fire extinguisher close, and let the V-twin cool fully before opening a fitting.

Injection Rather Than a Carburetor

Confirm the system before you start pulling hose. This MAX 650 is fuel-injected, so there is no petcock beneath the tank, no float bowl drain, and no gravity feed to interrupt. Fuel leaves an electric pump inside the tank under pressure and travels a single line to the throttle body, and pressure lingers in that line after shutdown.

The consequences are practical. Pressure gets relieved on purpose, the shutoff comes from clamping pliers, and the hose must carry a pressure rating rather than being general purpose carburetor line, which will swell and eventually seep here. The tank outlet may also use a self-locking quick-connect coupler that releases with tab pressure and needs no clamp at reassembly.

How the Rubber Loses Its Integrity

Fuel line stiffens as the plasticizers that keep it pliable migrate out of the rubber, and on a machine in service since 2011 that process is well along. Once the wall hardens it no longer flexes with the chassis, so heat cycling from the engine and the frame flex that comes with real trail work turn stiffness into fine cracks at the bends.

Dry climates accelerate this, since low humidity draws moisture out of the hose and hardens it from the outside inward. Ethanol-blended pump gas works the other direction, attracting water and gradually degrading the inner liner so it softens and sheds even as the exterior grows brittle. A MAX 650 that spends months parked with fuel standing in the line gets both, and loosened material heads toward the injectors when the pump next spins up.

Symptoms of a Line Ready to Fail

  • A puddle or damp patch under the machine after a few hours parked
  • Gasoline odor around the seat and tank area, strongest right after shutdown
  • Cracking, crazing, or a chalky bloom on the hose surface
  • A hardened section that will not compress when pinched
  • Bogging under throttle, lean running, or an engine acting as if it is low on fuel when it is not
  • Dust caked into a dried fuel ring at a fitting, which reveals slow weeping

Because a pressurized leak often atomizes before it drips, a persistent smell with nothing visible underneath still warrants pulling the bodywork for a proper look.

Depressurizing and Removing the Old Hose

Pull the fuel pump fuse, crank the engine a second or two until it stalls for lack of fuel, turn the key off, and disconnect the battery negative cable. Then remove the seat and enough side bodywork to expose the tank outlet, and trace the hose all the way forward before disturbing it.

Slide the pan into position and lay a rag over the first joint you open, since a depressurized line still holds a slug of fuel. Push existing clamps well back along the hose before touching the connection. A quick-connect releases when its tabs are pressed squarely and it is pulled straight off — prying sideways cracks collars that have gone brittle. On a barb, twist the hose gently to break the varnish bond, and if it will not release, slit the old line lengthwise and peel it away instead of forcing the fitting.

Note the path on the way out. The MAX frame is stretched to accommodate the passenger seat, lengthening the run and adding retaining clips, and the 4x4 driveline puts front differential hardware and extra frame crossmembers in the way that a two-wheel-drive quad does not have. Photograph each clip before the hose is fully free.

Installation, Clamping, and the Leak Check

Cut the replacement to exactly the length you removed. Excess hose chafes on frame tubes or catches on hardware; a short piece keeps both fittings under permanent tension. Push each end onto its barb dry until it bottoms out. Grease, oil, and silicone stay out of this job completely — lubricant on a sealing surface gives pressurized fuel a path to creep out past a hose that looks properly seated. Dip a stiff end in hot water for a few seconds and it will slide on unaided.

Set new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to hold pressure without cutting into the wall. Where a self-locking quick-connect is used, push until it clicks and then tug hard to confirm the latch engaged; that fitting takes no clamp. Route the hose back through every original clip so it stays clear of exhaust heat and the front driveline.

Finish by proving the repair. Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off five or six times without cranking so the pump pressurizes the line while everything is still dry. Inspect both joints, wipe them with a clean rag, and inspect again. Start the engine, check at idle, then check once more after several minutes of warm running before the panels & seat go back on.

Keep filtration in perspective as you close up. On this injected Outlander the filter lives inside the tank as part of the pump assembly, not inline on the hose you just replaced. A new line ends leaks and cracking, but restriction is a separate matter, so continued hesitation after a clean install points at that in-tank module.
