Know the system before you take it apart. The 2011 Outlander MAX 500 XT uses electronic fuel injection on its Rotax 500 V-twin, and that architecture is genuinely different from the carbureted quads many riders learned on. There is no fuel valve to shut off, no float bowl to drain, and the hose between tank and engine is live with pressure until you deliberately release it.

What the Fuel Circuit Looks Like

Fuel on this Outlander is pushed, not dropped. An electric pump lives inside the tank along with the filter, and it charges a single supply hose that runs forward to the throttle body. Because the filter is part of that in-tank module, nothing on the visible hose is a serviceable filter element – what you can reach is hose, clamps, and fittings, and that is all.

The absence of a petcock is the practical consequence. When you need to stop fuel from moving, you either drain the tank or pinch the hose with proper line-clamping pliers. And because pressure lingers after shutdown, the sequence for opening a fitting always begins with bleeding the system down rather than simply turning a tap.

Age, Heat, and Ethanol

The hose itself fails for reasons that have nothing to do with mileage. Rubber fuel line depends on plasticizers to stay flexible, and heat from the V-twin drives those out over years of riding. What was once soft becomes firm and eventually glassy, and a glassy hose splits when the frame flexes across rough ground. Dry-climate machines get there faster, since low humidity leaches moisture from the hose wall and hardens it from the outside.

Ethanol-blended fuel works the other surface. Alcohol attracts water, and gas that sits in the line for weeks slowly attacks the inner liner, softening it and shedding material downstream. That combination — brittle outside, deteriorating inside — is why a hose on a machine of this vintage deserves replacement on principle rather than on symptoms.

Signals That the Line Is Failing

  • Fuel puddled or smeared beneath the machine after it has been parked
  • A gasoline smell that hangs around the tank area and does not clear
  • Cracking, chalkiness, or a section that has gone hard to the pinch
  • A dirt ring at a fitting, the residue of fuel seeping and drying repeatedly
  • Bogging under load, a lean stumble, or the engine acting like the tank is empty when it is not

Do not dismiss a fuel smell just because the floor is clean. On a pressurized system, escaping fuel frequently atomizes and evaporates rather than collecting into a drip.

Preparation, Tools, and Ventilation

Set out the following before starting: rubber or nitrile gloves, eye protection, injection-rated hose in the original inside diameter, new clamps in the matching style or a quick-connect release tool, line-clamping pliers, a shallow catch pan, a sealed fuel container, a razor blade, sockets and drivers for the seat and side panels, and a generous supply of rags.

Take ventilation seriously. Gasoline vapor is denser than air and settles into a layer at floor height, which is exactly where you will be kneeling. Roll the machine outdoors when you can, or open the shop up so there is real cross-flow low down. Kill any pilot light in the building, keep sparking tools away, and stage a fire extinguisher within reach of the job rather than across the room.

Getting the Old Line Off

Bleed the pressure: pull the fuel pump fuse, run the engine until it starves and dies, key off, then disconnect the battery negative cable so the pump stays dead. Remove the seat and enough plastic to reach both hose ends without straining.

Slide the catch pan into place and lay a rag over the first joint, since the hose is still full of gasoline. Push clamps back along the hose before you disturb a fitting. On a locking quick-connect, squeeze the tabs squarely and pull the coupler straight off; sideways force splits collars that have hardened over a decade outdoors. If dried varnish has cemented the hose to a barb, twist gently to break the bond, and where that does not work, slit the hose lengthwise and peel it free rather than prying.

Trace and record the routing as it comes out. On this selectable 4x4 chassis, the front differential and its hardware push the supply line through a slightly longer path with additional clips and clearance points that a two-wheel-drive quad avoids. A few photos save real frustration during reassembly.

Installation and Final Leak Check

Cut the new hose to the same length as the piece you removed. Slack is not a benefit — a long hose chafes on the frame or interferes with steering. Push each end fully onto its barb past the retention bead and do it dry. Keep grease, oil, and silicone entirely away from sealing surfaces; lubricant is what lets pressurized fuel escape from under an otherwise properly tightened clamp. Warm water on a stubborn hose end is the safe alternative.

Fit new clamps just behind the bead and snug them evenly. Where a self-locking quick-connect is used, no clamp belongs on it – push until it clicks and confirm with a firm pull. Seat the hose in every original clip so it stays clear of exhaust heat and the front driveline.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line. Inspect both joints while the area is still dry, wiping each with a clean light-colored rag to reveal any stain. Start the V-twin next and look again at idle, because vibration finds seals that pass a static test. After several minutes of dry running, put the bodywork back on. If the machine still feels short on fuel afterward, the in-tank pump and filter assembly is the logical next place to look.
