Fuel line work on a 2011 Outlander MAX 400 XT begins with a controlled drain, and everything else follows from doing that part properly. Rush it and you spend the rest of the afternoon mopping gasoline off the floor; take four minutes and the job stays tidy from start to finish. Here is the sequence that keeps it clean.
Starting With a Controlled Drain
Turn the fuel valve on the tank to off. That single action stops supply on this machine, and it is the biggest practical advantage of a carbureted quad. Next, back out the carburetor float bowl drain screw and let the bowl empty into an approved container rather than onto the ground. Leave the screw loosely threaded so it does not wander off. Expect residual fuel to remain in the low spots of the hose regardless, so a rag under each fitting is not optional. Injected owners have a different opening move entirely, pulling the pump fuse and cranking until the engine stalls to bleed a pressurized rail, but none of that applies here.
Pulling the Old Hose Out
Remove the seat and whichever side panel blocks your view of the run from tank to carburetor, then slide a catch pan into place. Photograph the routing and every retaining clip before you disturb anything. This is a 4x4 chassis, so the hose passes front differential hardware and picks up frame clearance points that a two-wheel-drive layout would not have, and the two-up MAX frame gives the run a bit more distance than a single-seat Outlander.
Slide each clamp well back along the hose rather than fighting it right at the fitting. Old hose commonly varnishes itself to the barb; when it does, slit it lengthwise with a razor blade and peel it away instead of twisting hard, which is how carburetor inlets crack and valve outlets get bent. Work one end at a time and keep the rag positioned as each joint releases.
Confirming the Fuel System on This XT
The XT package changes what bolts to the outside of the machine, not what feeds the engine. Underneath, the Rotax 400 single is carbureted and gravity fed, with a shutoff valve at the tank, a float bowl drain on the carburetor, and plain barb fittings secured by clamps. There is no pump in the circuit and nothing is under pressure. Fuel injected Outlanders differ at every one of those points: no valve exists, an electric pump inside the tank keeps the supply line charged, some fittings are self-locking quick-connect couplers that take no clamp, and the filter lives inside the tank rather than being a serviceable inline piece. Knowing which family your machine belongs to determines the first three steps of the job and whether fuel drips or sprays.
The Two Ways Hose Deteriorates
Rubber gives up chemically, not from friction. From the outside, heat cycles off the engine plus long exposure to sun and weather leach out the plasticizers that keep the hose supple, and the wall progressively hardens until it cannot follow chassis flex. Surface checking turns into fissures that pass fuel. Dry climates arrive at that point sooner, because low humidity draws moisture from the material continuously.
From the inside, ethanol-blended pump gas holds water in suspension and slowly attacks the liner, softening the bore while the exterior grows brittle. Gasoline that oxidizes over a long idle stretch also leaves gum behind, which either restricts flow or flakes loose and lodges in the carburetor's tiny passages. Calendar age, not hours ridden, is usually what condemns a fuel line.
Symptoms Worth Investigating
- A wet patch or puddle beneath the machine after it has been parked, typical of a low-pressure gravity system
- Gasoline smell that lingers in a closed garage with no obvious source
- Hairline cracks, chalky surface texture, or hardened spots you can feel when pinching the hose
- A dried, dirt-caked ring at either fitting where fuel has seeped and evaporated
- Bogging under load, lean surging at cruise, or a stumble that mimics an empty tank
Fuel dripping anywhere near a hot cylinder or the exhaust is enough to park the machine until the hose is replaced, regardless of how well it runs otherwise.
Tools, Parts, and Vapor Awareness
Have on hand fuel hose in the correct inside diameter, new clamps or a clamp assortment, a replacement inline filter if the run has one, nitrile gloves, eye protection, a flat-blade screwdriver, sockets for the seat and panels, an approved sealed fuel container, and plenty of rags. Line-clamping pliers help hold fuel back in a section, though the valve does most of that work here.
The ventilation point is genuine. Gasoline vapor is heavier than air and settles at floor level rather than escaping through a high window, which puts it exactly where pilot lights and heater intakes sit. Open the door completely or work outdoors, keep the fuel container capped between pours, and remove every flame and spark source from the space while the system is open.
Fitting the New Line and Verifying It
Cut the replacement to match the original length. Excess hose chafes on frame tubes or drifts toward exhaust heat, and a short piece loads both fittings whenever the chassis flexes. Push each end onto its barb dry and drive it fully past the raised bead, softening a tight end in hot water for a few seconds if it resists. Keep every lubricant off the fittings, since grease and oil prevent the rubber from gripping and give fuel a channel to migrate along. Place new clamps immediately behind the bead at both ends and tighten evenly, snug enough to seal without biting into the wall. If an inline filter goes in, mind the flow arrow and support its weight so it is not hanging on the hose, then route the finished line through every original clip.
Snug the float bowl drain screw, open the fuel valve, and let gravity fill the line and bowl while you watch both fittings closely. Dry them with a clean rag and look again, because a slow weep is easy to see on clean rubber and nearly impossible on damp rubber. Start the engine, let it idle for several minutes, and inspect a third time with everything hot and vibrating, then take a slow lap and check underneath one final time before you consider it done.
