Replacing a Worn Fuel Line on Your 2011 Can-Am Outlander 800R XT

A fuel line swap on a 2011 Outlander 800R XT is a genuinely approachable job, but it rewards a rider who sets up before wrenching. Everything about working on a pressurized fuel system gets easier when the parts, the container, and the ventilation are already sorted and you are not walking across the shop with an open line in your hand.
Setting Up the Workspace and the Bench
Pick a spot with real airflow. Gasoline vapor is heavier than air, so it sinks and collects at floor level, which means an open garage door or working outside does far more good than a window six feet up. Shut off any water heater, shop heater, or pilot light in the space, put the grinder away, and let the Rotax V-twin and its exhaust cool completely. Park the Outlander on level ground and set the brake so it cannot roll while you have panels off.
Then lay out what you need:
- Nitrile or rubber gloves and safety glasses
- A shallow drain pan plus a sealed, fuel-rated container for captured gas
- Replacement hose rated for fuel injection pressure in the original inside diameter
- New clamps in the correct style, and a quick-disconnect release tool if your fitting uses a locking collar
- Line-clamping pliers to pinch a soft section closed
- Sockets and drivers for the seat, rack, and side panels, a sharp razor, and a stack of clean rags
Know the Fuel System Before You Start
Your 2011 800R XT runs electronic fuel injection. The pump sits inside the fuel tank, feeding the Rotax 800R twin through a hose that stays pressurized after shutdown, and there is no petcock anywhere on this machine to shut fuel off. That is why the line-clamping pliers appear on the list above and why the first step of removal is relieving pressure rather than closing a valve. Expect the possibility of a self-locking quick-connect fitting instead of a plain barb, and remember that the fuel filter on this platform is built into the in-tank pump module rather than sitting inline where you can see and change it.
How These Hoses Deteriorate
Fuel hose has a working life measured in years, not miles. Heat from the V-twin cycles the rubber over and over, gradually driving out the plasticizers that keep it supple, and what remains turns stiff and glass-hard. Add the constant flex of a chassis pounding through ruts and the surface starts to check and split. Dry, low-humidity regions accelerate all of it, because the ambient air actively pulls moisture out of the hose wall.
Inside the bore, ethanol-blended fuel works the opposite direction. Alcohol carries water into the system and eats slowly at the liner, so the inner surface softens, swells, and begins releasing fine particles downstream toward the injectors. Machines that sit between rides fare worst, since parked fuel has time to gum and varnish against a wall that is already compromised. A hose in this condition can pass a casual glance and still be near the end.
Reading a Failing Line
- Persistent fuel odor around the tank and rear bodywork, strongest shortly after shutdown
- A visible puddle or a wet smear on the skid plate after the Outlander has been parked overnight
- Hairline cracking, a chalky gray surface, or a permanently pinched spot beneath a clamp
- A crusty dirt ring at a fitting where fuel has wept and dried repeatedly
- The engine bogging under load, hesitating on hard throttle, or behaving as though the tank were nearly empty
Injected machines can leak without dripping. Pressurized fuel escaping a pinhole often atomizes and evaporates on the spot, so a dry floor is not proof of a healthy hose.
Taking the Old Line Off
Relieve pressure by pulling the fuel pump fuse or relay and cranking the engine for a few seconds until it quits. Switch the key off and disconnect the battery negative cable. Pull the seat and the side plastics to reach the tank and the hose run toward the throttle body. Slide your pan under the work area and cover each joint with a rag before you open it, since a depressurized hose still holds fuel.
Move clamps well back along the hose before disturbing the fitting. On a locking coupler, press the release tabs squarely and pull straight; levering sideways cracks collars that have gone brittle with age. Twist the hose to break its varnish bond to the barb rather than pulling hard, and if it stays welded on, slit it lengthwise and peel it away to protect the fitting underneath. Take photos of the routing while it is still in place. This is a 4x4 chassis, so the front differential and the extra frame members around it create clearance points a two-wheel-drive quad simply does not have, and the new hose needs to follow the same path.
New Line In, Then Prove It Dry
Cut the new hose to the same length as the old one. Extra slack chafes against frame tubes and can drift toward hot exhaust. Push each end fully home on its barb, working dry, with no grease, oil, or silicone anywhere near the sealing surface, because lubricant is exactly what lets pressurized fuel creep out past a clamp. A few seconds in hot water softens a stubborn end enough to slide on. Position new clamps just behind the raised bead on each fitting and snug them evenly rather than crushing the hose. A self-locking quick-connect gets pushed until it clicks, then tugged firmly to confirm the latch, and takes no clamp. Route the hose back through every original clip and guide.
Reinstall the fuse and Reconnect the battery, then cycle the key on and off several times without starting. Each cycle spins the pump and pressurizes the circuit, giving you a chance to inspect both connections while the machine sits still. Wipe each joint with a clean rag and watch for darkening. Fire the twin, let it idle, and check once more with vibration in the system. When several minutes pass with nothing weeping, put the bodywork and seat back on and take a short local shakedown before committing to a long ride.
