The 2011 Outlander 800R X XC was built for riders who cover ground fast, with upgraded suspension and a cross-country focus that puts real energy through the chassis. That kind of use is hard on rubber, and the fuel hose is the component most likely to age out without ever announcing itself. Knowing why it degrades is the best way to decide whether yours has more seasons left.
How Fuel Hose Loses Its Life
The failure runs on two clocks. Externally, heat from the Rotax 800R V-twin cycles the hose thousands of times, and each cycle strips a little more plasticizer out of the wall. Flexible rubber gradually becomes rigid and glassy, and once it can no longer absorb movement, the hard-charging suspension travel and chassis flex this XC model sees works that stiffness into checks and cracks. Dry, low-humidity riding country accelerates the whole process by continuously drawing moisture out of the material.
Internally, ethanol-blended fuel does the opposite kind of damage. Alcohol carries water into the system and slowly breaks down the hose liner, softening and swelling the bore while it releases fine particles downstream toward the injectors. Any stretch where the machine sits unridden compounds it, since standing fuel has time to gum and varnish against a weakening wall. The end result on a machine of this vintage is a hose that is simultaneously hard outside and soft inside, which is why a visual check alone is not enough.
Confirming an Injected Fuel System
Your 800R X XC runs electronic fuel injection. The pump is mounted inside the fuel tank, the filter element is part of that same module rather than an inline canister, and the hose feeding the engine stays pressurized after the key is off. There is no petcock on this quad to shut off flow, which is why relieving pressure comes before anything else and why line-clamping pliers belong in your kit. Anticipate a self-locking quick-connect coupler at one or both ends and buy hose rated for injection pressure rather than soft carburetor tubing.
Warning Signs to Take Seriously
- A gasoline smell hanging around the tank and rear bodywork right after shutdown, while pressure is still in the line
- A small puddle beneath the machine or a wet streak across the skid plate after an overnight sit
- Surface checking, a chalky gray tone in place of black, or a section permanently flattened by a clamp
- A crusted ring of dirt at a fitting, the mark of fuel weeping and drying over and over
- Bogging under load, a hesitation as the throttle opens, or the engine acting starved with fuel still in the tank
A pressurized leak often atomizes and evaporates before it can drip, so a clean floor is not proof of a healthy hose on an injected machine.
Tools, Parts, and Gasoline Discipline
- Nitrile or rubber gloves and eye protection
- A shallow drain pan and a sealed, fuel-rated container
- Injection-rated replacement hose in the original inside diameter
- New clamps in the matching style, plus a quick-disconnect release tool if your coupler calls for one
- Line-clamping pliers, since no fuel valve exists on this model
- Hand tools for the seat, racks, and plastics, a sharp razor, and clean rags
Ventilation is the safety item that actually matters here. Gasoline vapor is heavier than air and pools at floor level, so work outdoors or with the garage door wide open rather than trusting a high window. Shut down heaters and pilot lights, keep every spark source clear of the area, and let the exhaust cool fully before your hands go near it.
Freeing the Old Line
Relieve the pressure first. Pull the fuel pump fuse or relay, crank the engine for a few seconds until it dies, turn the key off, then disconnect the battery negative cable. Remove the seat and the side panels to expose the tank and the hose run toward the throttle body. Slide the pan underneath and cover each joint with a rag as you open it, because a depressurized line still holds fuel that runs out on separation.
Move clamps well clear before disturbing the hose. Locking couplers need their tabs pressed square and a straight pull, never a sideways pry, since aged plastic collars crack instead of flexing. Twist the hose gently on its barb to break the varnish bond rather than hauling on it, and if it will not release, slit it lengthwise with a razor and peel it off so the fitting stays intact. Photograph the routing before the last clip comes free. The X XC is a 4x4, so the hose has to clear the front differential and additional frame crossmembers, and duplicating that path on the new line keeps it away from moving driveline parts and hot pipe.
Fitting the New Hose and Testing It
Cut the replacement to the same length as the piece you removed. Extra hose seems harmless until it rubs a frame tube or drifts toward the exhaust. Push each end fully home on its barb, dry, with no grease, oil, or silicone anywhere on the sealing surfaces, because lubricant is exactly what allows pressurized fuel to creep out past a clamp. Hot water for a few seconds softens a tight end enough to slide on. Place new clamps just behind the raised bead at each fitting and tighten them evenly rather than crushing the rubber. Where the machine uses a self-locking coupler, push it until it clicks and then tug firmly to confirm the latch, adding no clamp. Return the hose to every original guide and retainer.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle spins the pump and loads the line with pressure, letting you study both joints while the machine is stationary. Wipe them with a clean rag and watch for darkening. Start the twin, let it idle, and inspect again with the engine running. When several minutes pass dry, put the plastics and seat back on and ride close to home first. If fuel delivery still feels soft, turn your attention to the in-tank pump and filter module rather than the hose you just replaced.
