Fuel hose is the quietest wear item on a 2011 Outlander 650 XT-P. Tires wear visibly, brakes squeal, chains and belts announce themselves, but a fuel line degrades silently for a decade and then picks an inconvenient moment to fail. Knowing what is happening inside that hose is the difference between replacing it on a Saturday morning and dealing with it on the side of a trail.
Two Kinds of Decay Working at Once
From the outside, heat is the enemy. Every ride cycles the hose through a wide temperature range, and each cycle carries a little more plasticizer out of the rubber compound. The hose loses flexibility gradually until it is effectively rigid, at which point the vibration of the Rotax twin and the flexing of the chassis over rough ground convert fine surface checking into cracks that go somewhere. Dry, low-humidity climates make this happen sooner by pulling moisture out of the hose wall.
From the inside, ethanol-blended pump gas does the damage. Alcohol content attracts and holds water, and that mixture slowly attacks the inner liner, especially during long stretches when the machine sits and the fuel in the line goes stale. The bore softens, swells slightly, and releases fine particles into a system with injector passages far tighter than the jets in an old carburetor. A hose that reads fine to the eye can be well past its useful life internally.
Hard Evidence on the Machine
Before you commit to the job, look for confirmation:
- A gasoline smell that hangs near the tank and is strongest immediately after you shut the engine off
- Fuel staining or an actual puddle beneath the skid plate after the XT-P sits for a day
- Cracks, a chalky finish, or a section that will not compress when you pinch it
- Bogging under load, hesitation on hard acceleration, or fuel starvation symptoms with plenty in the tank
- Dust and grit welded into a ring at a connection, the residue of fuel seeping and evaporating over and over
Keep in mind that a pressurized leak often sprays a mist that evaporates before reaching the ground. A dry floor is not evidence of a sound hose.
Injection Changes the Ground Rules
This model is fuel-injected, and every step downstream depends on that. No petcock sits under the tank, so flow is stopped by cutting power to the in-tank electric pump rather than turning a valve. There is no float bowl to drain, and the fuel filter is part of the pump module inside the tank instead of hanging inline where you could reach it. The circuit also stays pressurized after shutdown, which is why bleeding it down is the first physical step. Some fittings on this generation are self-locking quick-connect couplers rather than plain barbs, so inspect both ends and buy accordingly.
Bench Setup and Fuel Safety
- Injection-rated replacement hose in the original inside diameter
- Fresh clamps in the factory style, plus a quick-disconnect tool if your fittings require one
- Line-clamping pliers to close off a low-pressure section in the absence of a fuel valve
- Gloves, eye protection, an approved sealed fuel container, and a shallow drain pan
- A socket set, a small flat-blade screwdriver, a new razor blade, and a pile of rags
Ventilation deserves genuine attention rather than a token nod. Gasoline vapor is denser than air, so it flows downhill and pools at floor level exactly where a water heater pilot or a shop heater lives. Open the door completely or work outdoors, shut off anything with a standing flame in the space, keep spark-producing tools out of the area, and have an extinguisher in reach.
Draining Down and Disconnecting
Remove the fuel pump fuse or relay and crank the engine briefly until it dies, which burns off most of the trapped pressure. Turn the key off and disconnect the battery negative terminal. Take off the seat and the side panels that block the tank outlet and the hose run heading toward the throttle body. Set the drain pan below and cover each joint with a rag before you open it, since residual fuel remains in the line.
Slide clamps back along the hose first. Twist the hose on the nipple to break the varnish that has bonded it, then work it off in line with the fitting rather than at an angle. Quick-connect couplers release when both release tabs are pressed squarely and the fitting is drawn straight off, and levering one sideways will crack a collar that has spent years in the heat. A hose that refuses to move should be slit lengthwise and peeled. Because the XT-P is a 4x4, the run threads past front differential hardware and additional frame clearance points, so map the routing and every retaining clip before the old hose is fully free.
Seating and Securing the Replacement
Match the new hose to the original length precisely. A line cut long will eventually find a driveline part or an exhaust surface to rest on. Press each end completely onto its barb until it bottoms out, and install it dry. Lubricant of any kind on a fuel fitting is a mistake, since a film on the sealing surface gives pressurized fuel a channel to escape through and creates a leak that is difficult to trace. Soften a tight end in hot water if it fights you.
Place clamps just inboard of the raised bead and tighten evenly, firmly but without cutting into the rubber. A quick-connect fitting needs a push until it clicks and a hard tug to verify the latch has caught, and no clamp belongs on it. Reinstall every clip so the hose follows its factory path clear of the front driveline, the steering hardware, and heat.
Final Checks Before You Load It Up
Put the fuse back, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle runs the pump and pressurizes the circuit, which lets you evaluate a dry system under working pressure. Wipe both fittings and watch for the first bead of fuel. Then fire the twin and inspect again at idle, because vibration can expose a joint that held perfectly while everything was still.
Give it several minutes of leak-free running before the bodywork goes back on, and dispose of the drained fuel and soaked rags outside a closed space. If a bog under load was the original complaint and it lingers after a clean install, the in-tank filter is the next logical suspect. New hose upstream cannot fix a restriction downstream of the pump inlet.
