This model runs electronic fuel injection, so an electric pump mounted inside the tank keeps the supply line pressurized whenever the key is on, and there is no hand valve to close before you work. Getting the sequence right — relieve pressure, isolate the pump, then open the fitting — is the difference between a tidy repair and a gasoline shower.
Recognizing a Line That Is Failing
- Gasoline odor around the machine that is strongest immediately after shutdown, while the circuit still holds pressure
- Fuel staining, a damp patch on the skid plate, or a small puddle beneath the frame after parking
- Surface cracking, a chalky gray finish, or a stiff, glassy section you can feel by pinching
- Stumbling on hard acceleration, bogging under load, or a hesitation at higher rpm that feels like starvation
- Grit caked into a ring at a fitting where seeping fuel has been drying
On a pressurized system, a small leak can atomize and evaporate before it ever drips, so the absence of a visible puddle proves nothing. Your nose is the better instrument on this machine.
What Wears the Rubber Out
Fuel hose stiffens with age as the plasticizers that keep it pliable escape the rubber. Once that has happened, the hose fractures at the bends where it used to flex, and heat cycling off the big twin accelerates the change. Dry, arid air compounds the problem by pulling moisture out of the hose wall and hardening it from the surface inward, which is why riders in high-desert country replace fuel line sooner than the mileage would suggest.
Ethanol-blended pump gas comes at the liner from inside, breaking it down and drawing water into the system. Fuel that sits unused for a season leaves gum behind that can restrict flow toward the injector. Because this circuit carries real pressure rather than gravity head, a weakened hose wall has considerably more force behind it looking for an exit.
Preparation, Parts, and Fume Control
- Rubber or nitrile gloves and safety glasses
- A lidded fuel-rated container plus a shallow catch pan
- Hose rated for injection pressure in the original inside diameter, not general-purpose carburetor line
- Fresh clamps to match the fittings you find, plus a quick-disconnect tool if the coupler requires one
- Line-clamping pliers, which do the job a petcock would if this machine had one
- Flat screwdriver, sockets, razor blade, and clean rags
Set up outdoors or with the shop door open wide. Gasoline vapor is denser than air and gathers at floor level, right where pilot lights, chargers, and power tools sit, so ventilation low to the ground is what actually protects you. Shut down every ignition source in the space and keep an extinguisher beside you.
Bleeding Pressure and Pulling the Hose
Pull the fuel pump fuse or relay, then crank the engine briefly until it stalls to bleed the line down. Switch the key off and disconnect the battery negative cable before you touch a fitting. Take off the seat and enough bodywork to reach both the tank outlet and the throttle body end, then place a pan below and lay a rag over the first joint you open, since residual fuel remains even after pressure is relieved.
If the fitting uses a clamp on a barb, slide the clamp well back, twist the hose to break the varnish bond, and pull straight off. If it uses a self-locking quick-connect, press both tabs squarely and pull straight without prying to the side, because aged plastic collars crack when levered. Slit and peel a hose that refuses to let go rather than forcing it. As a 4x4, this Grizzly routes the line past front differential hardware and extra frame crossmembers, so photograph every clip and clearance point on the way out.
Fitting the New Line
Cut the replacement to the original length — extra slack sags into the frame or drifts toward exhaust heat. Seat each end fully onto its barb working completely dry. Grease, oil, and silicone are the enemy of a pressurized fuel joint; lubricant on a sealing surface hands fuel a path past the clamp that tightening cannot close. Soften a tight end in hot water for a few seconds instead.
Place clamps just behind the raised bead on each fitting and tighten them evenly. Where a quick-connect is used, push until the collar clicks and then tug firmly to verify it has latched, adding no clamp of any kind. Route the hose back into its factory clips, clear of the front driveline and any hot surface.
Pressurizing and Checking for Leaks
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and loads the line with pressure, giving you a chance to inspect both joints while the surrounding area is still dry. Blot each connection with a clean pale rag and look for amber staining rather than waiting for a drip to appear.
With static checks clean, start the engine and inspect again at idle, then take a short loop and look once more before the bodywork goes back on. One thing worth remembering: the filter on this injected Grizzly is part of the pump assembly inside the tank, not an inline element you can reach on the visible hose. A fresh line will not cure a clogged filter, so if delivery still feels weak after a clean install, the in-tank unit is your next stop.
