Replacing a Tired Fuel Line on a 2010 Grizzly 350 4x4 IRS

Very few parts on a 2010 Grizzly 350 4x4 IRS carry as much consequence for as little money as the fuel hose. It is a short piece of rubber, it costs almost nothing, and when it hardens or splits it can shut down the machine or drip gasoline onto a hot exhaust. Getting ahead of it is simple work with an easy payoff.
Confirming the Delivery Setup
Start by establishing what kind of fuel system you have, because everything else depends on it. This 350 is carbureted. A manual valve sits under the tank with ON, OFF, and reserve positions, a single rubber line drops to the carburetor inlet on gravity alone, and the float bowl at the bottom of the carburetor has a drain screw threaded into it. Nothing in that chain is pressurized. A fuel-injected utility quad would require pulling a pump fuse and cranking the engine to bleed pressure before a fitting came apart, and it might use a self-locking quick-connect coupler rather than a clamp. Neither applies here.
The independent rear suspension has no bearing on the fuel path. The four-wheel-drive hardware does: with a front differential and drive shaft under the frame, the hose runs a little longer than on a 2x4 and threads past an additional clip or clearance point. Note the routing carefully while the original is still installed.
The Physics of a Tired Hose
Fuel line breaks down from both directions. Externally, heat cycling drives the plasticizers out of the rubber, and once they are gone the hose stops flexing and starts cracking, almost always at the tightest bend below the valve. Dry, arid air compounds the problem by wicking moisture out of the hose wall, hardening it from the outside inward faster than a humid environment would.
Internally, ethanol-blended gasoline degrades the liner. Alcohol pulls water into the fuel and attacks the inner surface, which softens and sheds fine particles downstream toward the carburetor jets. Fuel that sits for months while the quad rests leaves gum and varnish behind as the volatile fractions evaporate, restricting the bore and bonding the rubber onto its barbs. A hose can therefore be brittle on the outside, gummy on the inside, and narrowed in the middle all at once, which is why calendar age matters more than how the hose looks.
Signals From the Machine
Look for these before they turn into a breakdown:
- A puddle or wet spot under the quad after it has been parked a while
- A gasoline smell near the tank that will not dissipate
- Cracks, splits, or a dry chalky finish on the hose surface
- Rubber that feels stiff and glassy when squeezed, or soft and swollen at the fittings
- Bogging under throttle, hesitation on climbs, or lean surging that mimics low fuel
- Dust packed into a ring at a barb where fuel has seeped and dried repeatedly
Treat a leak as a reason to stop riding until the hose is replaced. Fuel finding its way toward a hot exhaust is not a problem to postpone, and a crack never gets smaller with use.
What to Stage and How to Stay Safe
Set out the following:
- Fuel-rated hose in the stock inside diameter, cut long so you can trim to match
- Fresh clamps or spring clips, because the originals have lost their tension
- Nitrile or rubber gloves and eye protection
- A sealed, approved fuel can and a shallow catch pan
- Screwdrivers, pliers, sockets for the seat and bodywork, and a sharp blade
- Clean rags and a work light for the area under the frame
The ventilation note here is a genuine one. Gasoline vapor is heavier than air, so it settles at floor level and gathers around water heater pilots, battery chargers, and low outlets. Work outdoors if the weather permits, and if you cannot, open the overhead door completely and shut off anything that sparks or cycles on its own. Seal the drained fuel as soon as you finish pouring, never send it down a drain, and keep a dry chemical extinguisher where you can reach it in one step.
Breaking the Old Hose Loose
Turn the fuel valve to OFF, then remove the seat and any panel blocking the tank underside. Slide the pan beneath the carburetor, open the float bowl drain screw so the bowl empties through its overflow tube, and close the screw. With the valve shut and the bowl drained, the line holds virtually nothing.
Push the clamp at the carburetor inlet well back along the hose. Twist the hose a quarter turn to break the varnish bond, then ease it off the barb with patient, steady pressure. If hardened rubber refuses to release, slit it lengthwise with the knife and peel it away instead of prying on the aluminum fitting. Handle the valve end the same way, working the hose out of each clip and past the front drive components rather than dragging it through in one pull. Inspect the valve screen for sediment while you have the access — that screen is your serviceable filter on this carbureted 350, whereas an injected model locates its filter inside the tank as part of the pump assembly, untouched by a hose replacement.
Cutting, Seating, and Clamping
Lay the removed hose beside the new stock, mark it, and cut square at the same length. Extra hose does not help: on a 4x4 chassis slack can wander toward the front drive shaft or the exhaust, and a raised loop can trap an air pocket in a gravity feed. Slide each end fully onto its barb until it bottoms out against the shoulder, and assemble everything dry. Keep grease, oil, and silicone spray off the fittings entirely, since a lubricated barb will not seal properly and vibration slowly pushes the hose off it. If the new rubber is stiff, warm the end in hot water for a few seconds and it will slide on with thumb pressure.
Position each clamp just behind the raised bead and tighten evenly, snug enough to hold without cutting into the hose. Route the line through the original clips with a continuous downhill slope, confirm clearance from the differential hardware and hot surfaces, then tug both ends to verify they are locked on.
Confirming a Dry System
Open the fuel valve and give it a full minute with a clean dry rag under each connection, watching for the faintest color change. Start the engine, let it idle while the float bowl refills and the motor warms, then inspect both joints and the ground beneath the machine. Give the throttle several quick twists to work the system and check once more with your light, including the stretch near the front driveline. Once everything reads dry, reinstall the bodywork and seat, clean up spilled fuel, and dispose of the drained gasoline and old hose responsibly. Your Grizzly 350 IRS is ready to go back to work.
