A fuel hose does not wear out from being ridden. It wears out from sitting, from heat, and from the chemistry of modern pump gas, which is why a low hour 2010 Sportsman XP 850 EFI can have a line in worse shape than a hard used one. Once you know what is happening to that rubber, replacing it stops feeling optional. This machine is fuel injected with electric power steering, so there is no petcock and the hose carries pump pressure.

What Actually Destroys a Fuel Hose

The rubber is attacked from both sides on separate timelines. Working from the outside in, the plasticizers that give the wall its flexibility gradually migrate out. A hose that once pushed onto a barb with thumb pressure becomes hard and glassy, and once that flexibility is gone the heat cycling of the 850 twin plus the constant shake of a utility chassis over rough ground drives fine cracks into the surface. Working from the inside out, ethanol blended gasoline does the damage. Alcohol attracts water into the fuel and slowly degrades the inner liner, and the effect concentrates during any period when the machine sits and fuel stands motionless in the line, gumming and varnishing the interior. That pairing explains the most frustrating part of fuel hose failure: a line can look entirely acceptable from the outside while its inner wall crumbles and sends material toward the injectors. Age, not appearance, is the honest measure.

Catching It Before It Strands You

  • Gasoline pooled on the skid plate or a stain on the floor beneath a parked machine
  • A strong fuel odor around the seat, peaking in the minute after shutdown while the rail is still pressurized
  • Hairline cracking, a chalky gray surface, or a hardened section you can feel when you pinch the hose
  • Swelling near a fitting, or a caked ring of dust where fuel has been seeping and drying
  • Bogging under load, hesitation on throttle, a lean stumble, or behavior that mimics a nearly empty tank

On this injected platform, a pressure side leak frequently atomizes and evaporates before it can drip, so a persistent smell with nothing visible underneath is still a genuine finding worth chasing.

Confirming the System and Chassis

This Sportsman XP 850 runs electronic fuel injection. A pump module inside the tank pressurizes the supply hose, which carries fuel forward to the rail feeding the injectors, and no manual shutoff valve appears anywhere in that circuit. The filter is part of the in tank pump assembly rather than an inline canister on the visible line. Fittings on this generation are either plain barbs with clamps or self locking quick connect couplers that need a release tool and no clamp, so identify which style you have before ordering hardware. Because this is a 4x4, front differential and driveline components sit close to the routing and the hose works past extra clearance points. The EPS unit and its harness live near the steering post up front, worth keeping clear while the plastics are off.

Tools and a Workspace That Will Not Bite

Gather injection rated replacement hose in the correct inside diameter, new clamps in the right style, line clamping pliers to fill in for the missing shutoff valve, nitrile gloves, eye protection, a sealed fuel rated container, a stack of rags, hand tools for the seat and cab plastics, a razor knife, and a quick disconnect release tool if the fittings require one.

Now the genuine safety note. Gasoline vapor is heavier than air, so it sinks and spreads at floor level where a water heater pilot or the spark from an extension cord can find it. Work outdoors when weather allows, and in a garage open the main door completely with a fan on the ground moving air out of the space rather than stirring it. Turn off heaters, keep flame and grinders entirely away, and disconnect the battery negative cable once system pressure is relieved. Capture drained fuel in a sealed container instead of letting it evaporate off the floor.

Depressurizing and Getting the Old Line Out

Pull the fuel pump fuse, crank until the engine stalls, turn the key off, and disconnect the battery. Remove the seat and side panels to expose the tank outlet and trace the hose forward to the throttle body. Position a catch pan and keep a rag wrapped over each fitting as you break it, because a bled circuit still holds fuel.

Push clamps back along the hose before disturbing any joint. Release a quick connect by pressing its tabs squarely and pulling straight off with no prying, since collars grow brittle with age. Twist a bonded hose gently on the barb to break the varnish grip rather than pulling hard, and if it will not release, slit it lengthwise with the razor and peel it clear. Before the last clip comes off, photograph the routing so the new hose follows the identical path past the front driveline hardware and around the EPS wiring.

New Hose, New Clamps, and a Real Leak Test

Cut the replacement to the original length so no slack remains to chafe or drape onto something warm. Push each end fully onto its fitting until it bottoms out, and keep everything dry. Grease, oil, and silicone on a sealing surface give pressurized fuel a route past the clamp, so they have no place here; hot water softens a stubborn hose end enough to slide on unaided. Set new clamps just behind the raised bead on each fitting and tighten evenly without crushing the hose. On a self locking coupler, push until it clicks, tug to verify the latch, and add no clamp. Reseat the line in every factory clip.

Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the circuit. Wipe both joints with a clean rag and watch for beading. When they stay dry, start the engine, inspect at idle, then check again once warm and the hose has expanded slightly. Reinstall plastics after several leak free minutes and ride a short easy loop before anything longer. If delivery problems continue, the filter inside the tank with the pump is where the search moves next.
