Everything on the 2010 Sportsman XP 550 EFI goes smoothly if you have the right hose, the right clamps, and a plan for the gasoline before you open the first fitting — and it goes badly if you improvise partway through. Because this machine is fuel injected, there is no valve under the tank to close, and the line you are replacing carries pump pressure rather than gravity flow.

Gathering Parts, Tools, and a Safe Place to Work

Set out the following before touching the machine:

  • Fuel injection rated replacement hose in the original inside diameter — carburetor grade line will not hold up to pump pressure
  • New clamps of the correct style and size, or a small assortment kit so you are not stuck mid job
  • Line clamping pliers, which take the place of the petcock this XP 550 does not have
  • Nitrile gloves and eye protection
  • A sealed fuel safe container and a generous supply of rags
  • Hand tools for the seat, cab plastics, and tank hardware, plus a razor knife for a hose that will not release

Now the part people skip. Gasoline vapor is heavier than air, so it pools around your feet rather than drifting out an open window. Work outdoors when you can, and if you must be in a garage, open the main door fully and put a fan on the floor moving air out. Kill every ignition source: no work lights with exposed bulbs, no space heaters, no charger on the battery. Once system pressure is relieved, disconnect the battery negative and leave it off until the job is finished.

Confirming What Feeds This Engine

The 550 twin in this Sportsman XP is fed by electronic fuel injection, and the practical consequences matter at every step. There is no fuel valve to shut, the pump sits inside the tank rather than on the frame, and the circuit stays under pressure for a while after the key comes off. The filter is built into that in tank pump module, so you will not find a serviceable inline filter partway along the hose. Fittings on this generation may be simple barbs with clamps or self locking quick connect couplers, so look at what you actually have before ordering hardware. Being 4x4, this chassis also carries front differential and driveline hardware that a two wheel drive quad does not, and the fuel line routing threads past that structure through factory clips placed to keep it clear.

How Hose Fails on a Machine This Age

Two processes work on the same piece of rubber from opposite sides. From the outside, the plasticizers that keep the wall flexible slowly leave, and the hose stiffens until vibration and heat cycling crack it. Dry, dusty riding country speeds this along, because low humidity accelerates the loss of suppleness and leaves the surface brittle. You can usually feel it: healthy hose squeezes soft and springs back, while a tired one feels like a plastic tube.

From the inside, ethanol blended fuel does its own damage. Alcohol attracts water and slowly breaks down the inner liner, especially during stretches when the machine sits unused and fuel stands in the line gumming and varnishing. That combination is why a hose can look presentable and still be shedding debris toward the injectors. After more than a decade of service, replacement is maintenance rather than repair.

Reading the Symptoms

Riders usually notice one of these before a line quits entirely. A puddle or a wet smear under the frame after the quad has been parked is the clearest sign. A persistent gasoline smell around the seat, sharpest right after shutdown, is next. Look closely at the hose itself for fine cracking, hardened patches, swelling near a fitting, or a ring of caked dust where fuel has seeped and dried. Then there is how the engine behaves: a fuel supply problem shows up as bogging under load, hesitation when you get on the throttle, a lean stumble, or the machine acting starved when the tank is half full. On an injected Sportsman a pressure side weep can evaporate before it drips, so a strong fuel smell with no visible puddle still deserves a careful look.

Getting the Tired Hose Out

Relieve pressure first. Pull the fuel pump fuse, crank until the engine stalls, switch the key off, then disconnect the battery. Take off the seat and the side panels so you can see the full run from the tank outlet to the throttle body. Position a drain pan under the work area and keep a rag wrapped around each fitting as you break it loose.

Slide clamps back along the hose before you twist anything. For a quick connect, press the release tabs evenly and pull straight out with no side load, since the plastic gets brittle with age. Old hose bonds itself to the barb with varnish, so twist to break that grip rather than pulling hard, and if it still will not come, cut it lengthwise and peel it off. Before the last section is free, photograph the routing and every clip location. That record saves guesswork when you route the new line past the front driveline hardware and frame crossmembers on this 4x4 chassis.

Fitting the New Line and Proving It Dry

Match the length of the original exactly. A hose cut long will chafe or drape into something it should not touch. Push each end fully home on its barb, dry, with nothing on the sealing surface. Grease and lubricant seem helpful and are not – they give pressurized fuel a path to escape past the clamp. Warm water on the hose end is the correct assist if it fights you. Place new clamps just behind the bead on each fitting and snug them evenly. If your machine uses a self locking coupler, push until it clicks and tug to verify it latched, and leave the clamp off that connection.

Reinstall the pump fuse and Reconnect the battery, then cycle the key several times to prime the system without starting it. Wipe both joints and watch for beading. When the connections stay dry under pressure, fire the engine and inspect again at idle, then once more after it warms. Reinstall the plastics only after several leak free minutes, and take a short low speed loop before trusting it on a long ride.
