A 2010 Sportsman Touring 850 EPS 4X4 is old enough now that its original fuel hose has been aging for well over a decade. Rubber that old behaves nothing like rubber on a new machine, and understanding exactly what has happened to it explains why replacement is maintenance rather than repair on a quad of this vintage.
A Decade and a Half of Chemical Aging
Fuel hose stays flexible because of plasticizers blended into the rubber compound. Heat drives those out, and the ProStar 850 twin has put this hose through an enormous number of heat cycles since 2010. As the plasticizers leave, the hose stiffens in stages: soft and squeezable becomes firm, then glassy and unforgiving. A hose in that final state cannot absorb the flex a two-up chassis sees on rocky ground, so cracks develop at the bends and in the compressed bands directly behind each clamp. Riders in dry, arid country see the timeline shorten considerably, because low ambient humidity draws moisture out of the hose wall and hardens it from the surface inward.
Ethanol-blended pump gas has been working on the same hose from the inside for just as long. Alcohol content pulls in atmospheric moisture and gradually degrades the inner liner, softening and swelling it while the exterior continues to harden. Every stretch this machine spent parked with fuel standing in the line gave that chemistry an uninterrupted run. Combined, the two mechanisms mean a fifteen-year-old hose can look serviceable while shedding material toward the injectors.
Confirming How This One Delivers Fuel
Even in 2010, the 850 Touring was fuel injected, so the carbureted routine does not apply. There is no petcock to rotate off and no float bowl to drain. An electric pump inside the tank feeds a pressurized line forward to the throttle body, and that line holds pressure long after the key comes out. Your opening move is electrical — bleed the pressure down before loosening anything. The fuel filter is also part of the in-tank pump module rather than an inline canister, so replacing hose does nothing for filtration on this machine.
Symptoms on an Older Machine
Age-related failure gives plenty of warning if you know what to look for:
- A gasoline smell around the seats and console, sharpest in the first minute after shutdown while the system still holds pressure
- A damp spot or thin puddle on the skid plate or floor under the front half of the chassis
- Chalky gray discoloration, fine surface crazing, or a rigid section revealed by pinching along the hose
- Dust caked into a ring at a fitting, the classic fingerprint of fuel that seeped and evaporated many times
- Bogging as the throttle opens with a passenger aboard, or a lean stumble that appears and clears
On a pressurized system, a small weep frequently atomizes before it can drip. A strong odor with a dry floor beneath the machine is still a real finding.
Tools, Parts, and Fume Control
Set out nitrile or rubber gloves, an approved sealed container for captured fuel plus a shallow pan, replacement hose rated for fuel-injection pressure in the original inside diameter, new clamps of the correct style, a quick-disconnect release tool if the tank coupler uses a locking collar, line-clamping pliers to substitute for the petcock this machine never had, and the usual sockets, trim tool, rags, and razor blade.
Take ventilation seriously. Gasoline vapor is heavier than air, so it sinks and collects at floor level, precisely where you kneel and where your head goes when you reach under the front end. Work outdoors if the weather allows, or with the garage door raised all the way for the entire job. Shut off water heater pilots, unplug chargers, and remove grinders and other spark sources from the space before the first fitting opens.
Removing Hose That Has Been in Place for Years
Pull the fuel pump fuse or relay, crank the engine until it stalls, key off, and disconnect the battery negative cable. Both seats and the surrounding bodywork come off so the run from the tank flange to the throttle body is fully accessible. The two-up Touring frame is longer than a standard Sportsman, so there is more hose and more retaining clips to work through, and as a 4x4 machine the routing has to clear front differential hardware and extra frame crossmembers that a two-wheel-drive layout would not have. Electric power steering hardware occupies real estate up front as well, so trace the path carefully and photograph every clip before anything moves.
Slide the pan under the first joint and drape a rag over it, since a bled line still holds fuel. Push clamps well back along the hose before you disturb a barb. On a machine this age, plastic quick-connect collars have grown brittle: press the tabs squarely and pull straight off, never levering sideways. Where varnish has bonded the hose to a fitting, slit it lengthwise with a blade and peel it away rather than twisting, which risks breaking a fitting you would rather not replace.
Installing and Confirming a Leak-Free Result
Cut the new hose to the original length. Slack chafes on frame edges or drifts into hot exhaust shielding, and either eventually wears through. Push each end fully onto its barb, dry. Grease, oil, and silicone stay off fuel fittings entirely, since lubricant on the sealing surface gives pressurized fuel a path out of a joint that would otherwise hold. Softening a tight hose end in hot water is the correct approach. Set new clamps just behind the raised bead on each barb and tighten evenly rather than crushing one side. If the tank uses a self-locking quick-connect, push until it clicks and tug firmly to confirm engagement; that joint takes no clamp. Reinstall every original clip so the hose sits clear of the driveline and heat sources.
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, allowing an inspection of both joints with the engine cold and still. Wipe them with a clean rag and watch for fuel beading. Then start the twin, let it idle, and check once more while it is hot and vibrating. Several minutes of confirmed dry running earns the bodywork its way back on. If fuel delivery remains weak after a clean install, the in-tank pump and filter assembly is the next thing to evaluate on a machine of this age.
