Confirm what you are working with before anything comes apart. The 2010 Sportsman 500 H.O. runs a carburetor, not fuel injection, and that single detail defines the whole job. A manual fuel valve at the tank lets you stop flow with your fingers, an inline filter sits in the run where you can see and replace it, and the fuel reaches the carburetor by gravity alone. No pump relay to pull, no residual pressure to bleed, no self-locking coupler to unlatch.
Identifying the Fuel System and Its Layout
Take a flashlight and trace the path end to end before you loosen a clamp. You are looking for four things: the valve position, where the filter splices in, which clips retain the hose, and how the run turns to reach the carburetor inlet. The carburetor itself gives you a float bowl drain screw, and using it early is what keeps fuel off your hands later.
Drive configuration changes access, not method. As a 4x4, this Sportsman carries a front differential and the frame structure that supports it right through the middle of the machine, and the fuel hose threads around that hardware rather than dropping straight down. A two-wheel-drive quad would use the identical procedure with a shorter, simpler path, so the extra work here is purely in documenting and reproducing the routing. Check the tank vent while you are looking, since a blocked vent starves a gravity feed and imitates a bad hose convincingly.
The Aging Process Inside and Outside the Hose
Heat cycling drives the exterior decline. Each warm-up and cool-down pulls a little more plasticizer out of the rubber, and eventually the wall is stiff enough that vibration cracks it instead of being absorbed. Those cracks show up first at clamps and in tight bends where the material is already under strain, and arid climates accelerate everything by continuously drawing moisture out of the outer surface.
Ethanol-blended pump gas handles the interior. Alcohol carries water in suspension, and fuel left standing during an inactive stretch lets that water sit against the inner liner and degrade it, shedding gum and soft debris toward the filter and the jets. The awkward part is that these two processes are invisible to each other: a hose can look fine on the outside while the inside is coming apart, so calendar age carries real weight on a machine of this vintage.
The Warning Signs
- A wet spot or puddle beneath the quad after it has sat with the valve open
- A gasoline smell hanging around the tank area with the engine stone cold
- Dirt packed into a dried stain at either fitting, which marks long-running seepage
- Fine cracking, a chalky surface, or a section that stays rigid when you pinch it
- Bogging on climbs, hesitation under load, or fuel-starved behavior with plenty in the tank
Pay attention when a symptom appears in both categories at once. A hose that both smells and bogs is telling you clearly that it has hardened enough to restrict flow and crack at the same time, and no amount of carburetor adjustment will fix that.
Supplies and Handling Gasoline Properly
Set out gloves, eye protection, gasoline-rated hose in the original inside diameter, fresh clamps in the existing style, a new inline filter, an approved sealed container, a wide drain pan, pliers, screwdrivers, a razor knife, sockets for the seat and bodywork, and a good supply of rags.
Then treat the fuel with respect. Gasoline vapor is heavier than air, so it sinks and travels along the floor until it reaches an ignition source, and pilot lights, shop heaters, and battery chargers all sit at exactly that level. Roll the machine outside if the weather allows. Otherwise open the door completely and run a fan low to move air across the floor, extinguish every flame in the space, keep the container capped between pours, and lay fuel-damp rags outside to dry rather than piling them indoors.
Off With the Old, On With the New
Close the fuel valve, pull the seat, and remove any bodywork in the way. Slide the pan under the carburetor, open the float bowl drain screw, and let the bowl empty. Move each clamp well back along the hose before you disturb the joint, using pliers on spring clamps and a screwdriver on worm-gear types. Fuel varnish bonds old hose to a barb, so twist gently to break it loose instead of pulling straight, and where it will not budge, slit the hose lengthwise and peel it off to protect the valve outlet and carburetor inlet from being bent.
Photograph the routing before the old hose is fully free. Then cut the replacement to the same length, no longer, because slack sags toward the exhaust or chafes a frame tube while a short piece keeps both fittings strained. Push each end on dry, past the raised bead. Grease, oil, and silicone stay completely off the fittings: any lubricant on a sealing surface gives fuel a path out from under a clamp that feels tight. If a hose end resists, dip it in hot water for a moment.
Fit the new inline filter with its flow arrow pointing toward the carburetor. Set fresh clamps just behind each bead and tighten them evenly rather than crushing one side of the hose. Return the run to every original clip so it sits clear of hot components and the front differential area, and verify nothing tugs on a fitting once the panels are back on.
Confirming It Is Dry and Wrapping Up
Open the fuel valve and watch, doing nothing else, for a full minute. Gravity holds steady pressure on every joint, so a weak connection will bead up on its own. Wipe both fittings and the filter ends with a clean rag and look again, then start the engine and inspect at idle. Finish with a short slow lap and a third check while the machine is warm and everything has expanded.
Bodywork goes back on only after all three inspections come back dry. Because this carbureted 500 keeps its filter inline instead of hiding it inside the tank, the whole system stays available for a quick look any time the seat is off, and a habit of pinching the hose while you are down there is the cheapest insurance you will ever buy.
