How to Replace the Fuel Line on a 2010 Sportsman 400 H.O. 4x4

Confirming what you are working on comes first. The 2010 Sportsman 400 H.O. 4x4 is a carbureted machine, so the fuel system operates at atmospheric pressure and a manual valve at the tank is your shutoff. That is genuinely good news for a home repair. There is no fuel pump relay to pull, no residual rail pressure to bleed, and no locking connector requiring a release tool. Everything you touch is hose, clamp, and barb.
Following the Fuel Circuit End to End
With the seat and left side panel removed you can see the whole path. Fuel leaves the tank outlet, passes through the valve, and travels down and back through rubber hose to the carburetor inlet, held in place by a clip or two along the way. Trace your own machine rather than assuming a single length, because some carbureted Sportsman configurations include a short second section feeding a small vacuum-operated pulse pump, which adds a thin vacuum hose to the engine as well. Map every clip and clearance point now while the original line is still in place to show you the correct geometry.
The 4x4 hardware affects only routing. A front differential and its associated components occupy space up front, so the line takes a slightly longer path with one more clearance point than a two-wheel-drive layout requires. The procedure is identical; the new hose simply has to follow the same course.
The Reasons Fuel Hose Fails
Rubber fuel line loses its plasticizers gradually, and once those additives are gone the hose is hard, slightly undersized, and no longer springs back against a barb. Heat cycling from the H.O. single works fastest on the carburetor end, and trail vibration keeps flexing the same bends until fine cracks appear.
Climate accelerates it. Dry air draws moisture out of the hose wall and hardens it from the outside in, which is why arid-region machines show chalky, checked surfaces years earlier than the same quad kept somewhere humid. Ethanol-blended pump gas comes at the liner from within, absorbing moisture during idle periods and breaking the inner surface down into a gum that eventually reaches the float bowl and jets.
Symptoms You Should Not Ignore
- A fuel puddle beneath the machine or a damp, stained skid plate
- A strong gasoline smell lingering near the tank well after shutdown
- Cracking or checking on the hose, especially where it bends off the valve
- A stiff, glassy feel when you squeeze the line instead of soft resistance
- Grit caked in a ring at a fitting, which is dried fuel from a slow seep
- Bogging under load, a lean stumble, or behavior that mimics an empty tank
The running complaints deserve equal weight. A hardened hose can pinch closed under demand or draw air at a tired clamp, and the resulting lean condition looks exactly like a carburetor fault from the seat.
Tools, Supplies, and Fuel Handling
Set out fuel-rated hose in the matching inside diameter, new clamps, nitrile gloves, an approved fuel container, a razor knife, a flat-blade screwdriver, small pliers, and rags.
Ventilation is a real requirement, not a footnote. Gasoline vapor is heavier than air and collects along the floor, so open the shop door fully and place a fan on the ground moving air outward. Shut off pilot lights and any heater with an exposed element in the building. Disconnect the battery negative cable before the first fitting comes apart, keep drained fuel sealed rather than sitting in an open pan, and carry soaked rags outside as you go.
Removal Followed by a Dry Installation
Turn the fuel valve off, open the float bowl drain, and let the carburetor empty into your container so the hose is not full when you break it loose. Walk both clamps back along the line, then twist each end gently to shear the varnish bond holding rubber to brass. When a fitting will not let go, slit the hose lengthwise and peel it away instead of prying at a barb that can crack after this many years.
Cut the new hose to the original length and no more. Push each end all the way onto its barb until it bottoms out, and install it dry. Grease, oil, and silicone spray must never touch a fuel fitting, because the film they leave stops the rubber from sealing and hands fuel a path under the clamp. If a hose end resists, thirty seconds in hot water will soften it enough to slide on. Set new clamps just behind the raised bead on each barb, tighten evenly without cutting the rubber, and route the line through its original clips so it sweeps cleanly, clear of the front driveline area and away from exhaust heat.
Checking Your Work Before the First Ride
Open the valve and let gravity test both joints while a clean rag sits underneath each one. Watch for two or three minutes before starting anything, since a poor seal on a gravity-fed system shows itself quickly. Reconnect the battery, run the engine at idle and inspect again, then rev it briefly because vibration exposes a marginal clamp that a static check will not catch. Wipe the fittings dry, wait, and look once more so you are judging fresh fuel rather than old residue.
Finish by inspecting the strainer inside the fuel valve and any inline filter in the run. Both collect the debris a deteriorating hose sheds, and a new line will not solve fuel starvation caused by a filter packed with sediment. Once the connections stay dry through a full warm-up and a short test loop around the property, reinstall the side panel and seat and the 2010 Sportsman 400 H.O. is ready for whatever you point it at.
