Half the battle in any fuel job is having the right pieces on the bench before you break the first joint. On a 2010 Sportsman 300 the parts list is short and inexpensive, because this machine is carbureted: gasoline flows by gravity from the tank, through a petcock you can shut off, down a soft hose, and into a carburetor with a drainable float bowl. No pump pressure, no locking couplers, no fuse to pull.

Parts and Tools to Lay Out

  • Gasoline-rated fuel hose in the original inside diameter, cut a little long and trimmed to fit
  • New clamps matching the style on the machine, either small worm-gear or pinch type
  • A replacement inline filter if the run includes one
  • Nitrile gloves and eye protection
  • A drain pan and an approved sealed container for the fuel you catch
  • Line-clamping pliers, handy for holding back the hose while you work the carburetor end
  • A stubby flat-blade driver, sockets, a sharp razor blade, and plenty of clean rags

Before any of it comes out of the box, deal with ventilation. Gasoline vapor is heavier than air, so it sinks off the machine and collects along the floor instead of drifting out of a window. That puts it at the exact height of a shop heater, a grinder, or the pilot light on a water heater. Work outdoors or with the door rolled fully up and air moving low through the space, keep the fuel container capped between pours, and let the exhaust cool before you begin.

Confirming What Feeds the Carburetor

Trace the run with a light before you disturb it. Fuel leaves the tank at the petcock, follows a soft hose downhill, and enters the carburetor inlet. Because nothing pressurizes that hose, both ends are simple barbs secured with clamps, and closing the petcock is all it takes to stop the flow. This is a meaningfully easier setup than an injected quad, where you would first pull the pump fuse and run the engine dry to bleed pressure, then deal with a self-locking quick-connect at the tank and a filter buried inside the tank with the pump. Here the filter, if fitted, sits out in the open along the hose where you can replace it in a minute.

What Puts a Hose Out of Service

Two things age fuel rubber, and neither has to do with how many hours you ride. Heat cycles drive the plasticizers out of the hose wall until it stiffens, stops flexing with the frame, and starts to craze. Dry climates make that happen faster, because arid air constantly pulls moisture from the outer surface. Meanwhile ethanol-blended gasoline sitting in the line during a quiet stretch draws in water and slowly degrades the inner liner, softening it and leaving gum that can migrate into the carburetor. A hose can look presentable and still be brittle enough to split the next time the chassis flexes hard.

Warning Signs Before It Splits

Check for the following whenever the seat is off:

  • Fuel staining or a puddle beneath the frame after the quad has sat overnight
  • A gasoline smell that lingers in a closed shed or garage
  • Fine cracks, a chalky surface, or a hardened section that feels glassy under your fingers
  • A ring of caked dust at either fitting where fuel has been weeping and drying
  • Bogging on climbs, stumbling off idle, or the engine behaving as though the tank is nearly empty

Because gravity is the only thing moving fuel here, leaks tend to show as honest drips rather than the vanishing mist you get on a pressurized system. A wet spot means something needs attention now.

Breaking the Joints Loose

Close the petcock and pull the seat plus any panel in the way. Slide the drain pan into position and open the float bowl drain screw to empty the carburetor before you disturb the hose. Slide both clamps well back along the hose, away from their fittings, then break each end loose with a gentle twist to release the varnish bond. If an end has effectively glued itself on, slit it lengthwise with the blade and peel it off rather than prying on the petcock spigot or the carburetor inlet, both of which are more fragile than they look. As the hose comes out, note the path and photograph the retaining clips. On a 4x4 chassis like this one the line passes closer to front differential hardware and extra frame structure than it would on a two-wheel-drive machine, and reusing the original path keeps it clear of heat and rotating parts.

Fitting Up and Final Checks

Trim the new hose to the same length as the old and route it so it falls steadily downhill from the petcock to the carburetor, without a high loop that could trap a vapor bubble. Press each end onto its barb dry until it bottoms against the shoulder, using a few seconds in hot water to soften a reluctant end. Keep grease, oil, and silicone completely off the fittings — any lubricant on a sealing surface hands fuel a route out from under the clamp. Set new clamps just behind the raised bead on each fitting and tighten them firmly without deforming the hose. If you are installing an inline filter, point its flow arrow toward the carburetor and support it so its weight does not hang on the hose.

Open the petcock and watch both connections for a full minute with the engine off. Static fuel head will find a bad joint on its own, which is a genuine advantage of this system. Dry the fittings, inspect again with good light, then start the engine and check at idle before blipping the throttle a few times. Reinstall the bodywork only after several minutes of leak-free running, then ride slowly and look underneath one more time. Should the 2010 Sportsman 300 still stumble with a fresh hose and dry joints, turn your attention to the filter and the carburetor itself.
