A soft rubber hose is the only thing standing between the gas in your tank and the ground under your boots, and on a 2010 Brute Force 650 that hose has been flexing, heating, and soaking in pump gas for well over a decade. Replacing it is one of the cheapest jobs on the machine and one of the most satisfying, because a fresh line takes an entire category of running problems off the table at once.

Confirming What You Are Working With

The solid rear axle Brute Force 650 is a carbureted machine. Under the tank you will find a manual petcock that shuts fuel off at the source, and the hose runs from that valve down to the carburetor inlet on the 633cc V–twin, fed by gravity rather than by a pump. That is good news for a home repair: you can stop the flow with a twist of your fingers instead of chasing down fuse panels or bleeding pressure out of a sealed circuit. The carburetor also gives you a float bowl drain screw, which is the tidiest way to empty the last of the fuel out of the low end of the system before you start pulling hose.

This is a 4x4 chassis, so the plumbing shares its space with front driveline hardware and the extra frame bracing that comes with it. The line itself is short and simple, but expect at least one clip or guide holding it clear of a crossmember on its way down.

How Good Hose Turns Brittle

Fuel hose does not wear out the way a bearing does. It loses the plasticizers baked into the rubber during manufacturing, and as those migrate out the wall goes from pliable to stiff and eventually glassy. Heat cycling from the V–twin accelerates it, and so does simple calendar time. Riders in dry inland and high–desert regions tend to see the hardening arrive years earlier, because low humidity pulls moisture out of the hose wall and leaves it shrunken and hard around the barbs.

Ethanol–blended fuel works the opposite direction, chewing at the inner liner from the inside. A Brute Force that sits through a long off–season with E10 in the line often develops a gummy, swollen interior while the outside continues to harden. The combination is what produces the classic failure: an outwardly acceptable hose that has quietly been shedding debris toward the carburetor and is one cold morning away from splitting at a fitting.

Symptoms That Should Send You Under the Fenders

  • A damp patch or a slow drip on the skid plate, or a small stain on the garage floor beneath the engine
  • A raw gasoline smell that lingers around the machine even after it has been parked a while
  • Visible fine cracking, a chalky gray surface, or a section that feels hard and unyielding when you pinch it
  • Bogging under load, a stumble when you roll the throttle open, or an engine that behaves as though the tank is nearly empty when it is not
  • A dust–caked ring at either fitting, which is dried fuel residue collecting grit

Any single one of these is enough reason to replace the line. Two together and you should not be riding the machine until the hose is off the bench.

Setting Up the Job Safely

Stage the following before anything comes apart:

  • Nitrile or rubber gloves, since gasoline strips skin oils fast
  • A sealed metal or approved fuel container plus a shallow drain pan
  • Replacement fuel line matched to the original inside diameter, cut generously and trimmed to fit
  • New hose clamps or pinch clamps sized to the hose, rather than reusing tired originals
  • A flat blade screwdriver, pliers, and a socket set for seat and plastic fasteners
  • Shop rags and a small brush for cleaning the barbs

Do this work outside or with the garage door fully open. Gasoline vapor is heavier than air and settles at floor level, so airflow low in the room matters far more than a cracked window overhead. Keep away every ignition source you can think of, including battery chargers, work lights with hot bulbs, and pilot lights on a nearby water heater.

Pulling the Old Hose

Turn the petcock to the off position first, then remove the seat and whatever plastic panels stand between you and the tank outlet. Slide the drain pan under the carburetor, open the float bowl drain screw, and let the bowl empty into the pan. That removes most of the fuel sitting downstream of the valve and keeps the mess to a rag rather than a puddle.

Work the old clamps well back along the hose before you touch the fittings. Aged rubber grips a barb with a varnish bond, so twist the hose gently to break that seal rather than yanking it straight off. If a section will not release, slice it lengthwise with a razor blade and peel it away in strips. Sacrificing the hose is always better than distorting a petcock spigot or cracking the carburetor inlet. Before the line is fully out, note how it sits in its clips and where it clears the front differential housing, then take a photo for reference.

Routing and Seating the Replacement

Lay the old line beside the new one and cut to the same length. Extra hose is not a bonus — a long line sags into moving parts or rubs a frame tube until it wears through. Push each end fully onto its barb until the hose bottoms out, and do it dry. Grease, oil, and silicone all give fuel a path to creep along under the clamp, so nothing goes on the fittings. If the hose is stubborn, dip the end briefly in hot water to soften it and it will slide on with hand pressure.

Set new clamps just behind the raised bead on each fitting and snug them until firm, not crushed. Overtightening a worm gear clamp cuts into the rubber and creates the leak you were trying to prevent. Return the line to its original guides so it stays clear of exhaust heat and the driveline components crowding the lower frame on this 4x4 layout.

The Leak Check That Ends the Job

Close the float bowl drain, wipe every joint bone dry, and turn the petcock back on. Because this is a gravity feed system, fuel reaches both connections within seconds and any weakness shows itself immediately. Watch each fitting for a full minute, then run a clean fingertip around the hose ends and check it for wetness. Start the engine, let it idle, and inspect again while the V–twin is warming and the frame is vibrating — that is when a marginal clamp reveals itself. Only when everything reads dry should the plastics and seat go back on. Take a slow lap of the yard, shut down, and give the line one last look before the Brute Force goes back to real work.
