How to Change the Fuel Line on a 2010 Bayou 250 2x4

Late-production Bayou 250s have quietly become some of the most useful small utility quads on farms and hunting properties, largely because there is so little on them to go wrong. The 2010 model is carbureted and gravity fed, with a manual petcock under the tank and a single run of rubber hose carrying fuel down to the float bowl. That hose is now well over a decade old on most of these machines, and it is one of the few components on the quad that fails purely with the passage of time.
Why Old Hose Stops Being Trustworthy
Rubber fuel line is a consumable. The plasticizers that make it flexible gradually escape, leaving hose that is stiff, glassy, and unable to flex with the vibration a single-cylinder engine produces. Because the Bayou 250 is air-cooled, the hose sits in a hot pocket with no radiator plumbing to buffer it, and that heat cycling drives the hardening along. Owners in arid country see it soonest, as low humidity draws moisture out of the rubber wall and leaves it brittle enough to crack when nudged.
Ethanol-blended fuel contributes from the inside. Alcohol attracts water and slowly breaks down the hose liner, so a line can pass a visual inspection while quietly shedding rubber particles toward the carburetor. Long idle stretches with fuel standing in the line leave gum and varnish behind, which restricts flow and welds the hose ends to their fittings.
Signals Your Bayou Is Sending
Look for these before the hose forces the issue:
- A wet spot or small gasoline puddle on the ground under the engine after the quad sits
- A strong, lingering fuel smell around the tank and carburetor area
- Hairline cracking or a chalky, dried-out appearance on the hose, worst at the bends
- Hose that feels hard rather than springy when you pinch it between two fingers
- Bogging on climbs, hesitation under acceleration, or a lean stumble that mimics an empty tank
- A dust-caked ring at either fitting where seeping fuel has been drying
Understanding the Delivery Path First
On this machine, gravity is the fuel pump. Fuel leaves the tank, passes the petcock, runs down the hose, and fills the carburetor float bowl, where the float and needle control the level. Closing the petcock actually stops flow, which makes the job considerably simpler than on a fuel-injected quad that has no shutoff valve and requires pinch-off pliers instead. The 2010 Bayou 250 is also a two-wheel-drive chassis, so there is no front differential or front driveshaft in the way and the hose takes a short, uncluttered path that a 4x4 utility quad of the same era cannot match.
Prep Work and a Word About Gasoline
Set out gloves, a sealed fuel-rated container, replacement hose in the correct inside diameter, fresh clamps, a small flat-blade screwdriver, a socket set for the seat and bodywork, rags, and a razor blade. A new inline filter is a sensible addition given what an aging hose sends downstream.
Now the safety part, and it matters more than any torque figure in this job. Gasoline vapor is heavier than air, so it collects at floor level where an appliance pilot light or a spark from a cord can reach it. Work outside or with the garage door fully open rather than cracking a window. Let the engine and exhaust cool completely, disconnect the battery negative, keep heaters and hot work lamps out of the space, and have an extinguisher where you can grab it without moving your feet.
Off With the Old Line
Rotate the petcock to OFF and give it a moment to confirm flow has stopped; a valve that has never been closed can seep past a gummed seal. Take the seat off and remove the bodywork covering the tank and carburetor. Slide a drain pan under the carburetor and back out the float bowl drain screw, which empties the fuel already sitting in the bowl and the lower hose and keeps the spill to a minimum.
Slide both clamps back along the hose before disturbing either end. Twist the hose on its barb to break the varnish seal instead of yanking straight back. If it will not release, run the razor lengthwise down the hose and peel it off the fitting, because a cracked petcock spigot costs far more than a length of hose. Before the old line is fully out, note which clips and frame guides it passed through so you can duplicate the routing.
Fitting and Securing the Replacement
Match the new hose to the old one for length. A line cut long will sag toward the exhaust or chafe on the frame; one cut short pulls constantly on both fittings. Slip the clamps on first, then press each end fully onto its barb until it seats past the raised ridge, working the hose on dry. Skip grease, oil, and silicone entirely — lubricant on a barb is exactly how fuel finds its way past a clamp, and clean rubber holds better anyway. Warm the hose end in hot water if it fights you.
Place each clamp just behind the bead on the fitting and tighten until the rubber begins to compress slightly. Going further cuts into a new hose and creates the leak you were trying to prevent. Feed the line back through its original guides so it hangs clear of the cylinder head and header.
Proving the Repair
Close the float bowl drain, open the petcock, and simply watch. Gravity puts fuel against the new joints immediately, so a poor connection shows itself within seconds. Dry both fittings with a rag and check again a minute later for fresh dampness. Reconnect the battery, start the engine, and inspect once more while it idles, since vibration exposes joints that look perfect at rest. Take a short slow ride, then park the 2010 Bayou 250 and give both ends and the ground beneath a last look. Lingering fuel starvation after a clean install points to debris in the petcock screen or carburetor jets, both of which are worth checking while you are already in there.
