This generation of the Rancher 420 is carbureted, which works strongly in your favor: there is a manual petcock beneath the tank, fuel reaches the engine by gravity alone, and both ends of the line are secured with simple clamps. Nothing on this quad holds fuel under pressure, so there is no pump circuit to bleed down before you start cutting hose.
What Age Does to a Rubber Fuel Hose
Fuel hose does not wear out the way a tire or a chain does. It slowly loses the plasticizers that keep the rubber pliable, and a hose that once flexed easily between your fingers turns stiff, glossy, and brittle. Every heat cycle off the 420 single accelerates that migration, and the constant vibration of a utility quad working in low range flexes the hardened rubber until fine fissures open up at the ends where the hose is stretched over a barb.
Climate matters more than most owners expect. A Rancher living in dry, high-desert air loses moisture out of the hose wall faster and hardens noticeably sooner than the same machine kept in a humid climate. Ethanol-blended pump gas pushes from the opposite direction, attacking the inner liner and leaving gum and varnish behind whenever the quad sits for a season with fuel still in the line. The result is a hose that hardens outside while softening and shedding material inside.
Catching a Bad Line Before It Strands You
Almost every fuel line failure gives warning first. Look for these signs during a routine wash or grease job:
- A damp patch or small puddle of gasoline on the skid plate or shop floor after the Rancher has been parked overnight
- A gasoline smell that lingers around the bodywork even hours after shutdown
- Fine cracks, a chalky gray surface, or a hardened section you can feel when you pinch the hose
- Bogging under load, a stumble when you roll into the throttle, or the engine acting starved as though the tank is nearly empty
- A ring of caked dust at either clamp, which is the classic fingerprint of fuel weeping and drying repeatedly
- A spongy, swollen feel near the carburetor inlet, where heat exposure is highest
Because this Rancher is gravity fed, a compromised line can also draw air instead of leaking outward, which produces a lean stumble with no visible drip at all.
Tools, Parts, and a Word About Gasoline
Set everything out before the first clamp comes loose:
- Nitrile or rubber gloves, since gasoline pulls the oils straight out of bare skin
- A drain bucket or approved fuel container with a wide mouth
- Replacement fuel hose matched to the original inside diameter and rated for continuous gasoline contact
- New clamps or a small clamp assortment, plus pliers suited to the spring clips this quad uses
- A short length of clear tubing for the carburetor float bowl drain
- Basic hand tools for the seat and fender fasteners, a razor knife, and a stack of rags
Do this job outdoors or with the garage door fully open. Gasoline vapor is heavier than air and settles at floor level, so ventilation low in the space matters far more than a cracked window above the bench. Keep torches, heaters, grinders, and anything with a pilot light out of the area entirely.
Draining Down and Pulling the Old Hose
Turn the petcock to its off position first, then disconnect the battery negative cable so a stray tool cannot arc near fuel vapor. Slip your clear tubing onto the carburetor float bowl drain, run it into your container, and open the drain screw to empty the bowl and the hose above it. That single step removes most of the gasoline you would otherwise be catching in rags.
Pull the seat and whatever fender or side panel fasteners block your view of the tank outlet. Slide each clamp well back along the hose before disturbing the fittings, then twist the hose gently on the barb to break the varnish bond rather than yanking it straight off. A hose that has hardened onto the petcock spigot should be slit lengthwise with the razor and peeled away, because levering on that spigot risks cracking a part far more expensive than the hose. Photograph the routing as you go. On this 4x4 chassis the line and its clips share space with front differential plumbing and extra frame crossmembers that a two wheel drive quad simply does not have, and getting the run back into its original path is much easier with a reference picture.
Seating the New Line Correctly
Cut the replacement to the same length as the original and resist adding slack. Excess hose chafes against the frame or drifts toward the exhaust, and a line that is too short pulls on both barbs every time the engine rocks on its mounts. Push each end fully onto its fitting until it bottoms out, and install it dry. Grease, oil, and silicone spray all give fuel a slick escape path along the barb and can migrate into the carburetor, so nothing goes on those surfaces. If the hose is stubborn, dip the end in hot water for fifteen seconds and it will slide on unaided.
Set the new clamps just behind the raised bead on each fitting so they cannot walk off, and snug them evenly without crushing the rubber. Return the hose to every original clip, keep it clear of the front driveline and the header, and confirm the tank vent hose is still routed and unpinched while you have the bodywork off.
Confirming the Repair Is Dry
Close the float bowl drain, Reconnect the battery, and turn the petcock back on. Give gravity a full minute to fill the line and the bowl, then inspect both connections with a clean dry rag and a good light before the engine ever turns over. Fire it up, let it idle several minutes so the hose warms and the clamps settle, and check again. Only then should panels and seat go back on.
One last note on filtration: a carbureted Rancher like this one uses an accessible inline filter or a screen at the petcock, so you can service it while the line is off. That is a genuine advantage over the fuel injected utility quads that followed, where the filter is packaged inside the tank with the pump and cannot be reached from the visible hose at all.
